  • Using stainless steel as the cold forged parts especially the outer parts of automobile is gradually increasing because it can bear up against the erosion and the wear. During cold forging of the stainless steel the working pressure acting on die surface are very high therefore the wear on die surface can be greatly increased. In cold forging processes, die failure must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. The die wear affects the tolerances of forged parts, metal flow and costs of processes etc. The only way to to control these failures is to develop methods which allow prediction of the die wear and which are suited to be used in the desing stage in order to optimize the process. In this paper, the rigid-plastic finite element method was combined with the wear prediction routine and then the forward extrusion process using stainless steel was analysed simultaneously. To minimize the die wear the FPS algorithm was applied and the optimal conditions of die configuration are suggested.

  • The objective of this research is to develop a manufacturability measurement model for process and material screening. The process and material screening is the key requirement for implementing the Design for Manufacturability (Concurrent Engineering). A computerized system realizing this model then is developed to aid designers. Identification of the key factors which influence technical manufacturability, decision variables and their characteristics, conceptual framework for implementing the model are suggested. Manufacturability measure for quantifying the consistency of between the product requirements and the manufacturing capability is important contribution of this research. The focus is on net shape manufacturing process such as diecasting, forging, metal forming and injection molding.

  • In this research. we have proposed a new technique to determine .the combination of design parameters for the process design of a hot forged product using artificial neural network(ANN) and statistical design of experiments(DOE). The investigated problem involves the adequate selection of the aspect ratio of billet, the ram velocity and the friction factor as design parameters. An optimal billet satisfying the forming limitation, die filling, load and energy as well as more uniform distribution of effective strain, is determined by applying the ability of artificial neural network and considering the analysis of mean and variation on the functional requirement. This methodology will be helpful in designing and controlling parameters on the shop floor which would yield the best design solution.

  • Lots of products are made in various working conditions, depending on the size and the shape of them. Usually, at first, the die for new items had been designed on the basis of experience and know-how, and then modified through trial and error. At a die design stage most of drawings have been drawn manually. Recently some forging companies save design time by repeated utilization of standardized parts with registered data base. In this study the automated die design technique for forward extrusion of axisymmetric products is developed. A standardized die system is proposed from the investigation of ones employed frequently in the metal forming field and the design rules for cold extrusion die. A design example of forward extrusion die is given and discussed.

1.9wt%C 초고탄소 워크롤 단조 공정 : Part II - 기공압착 및 확산접합 (Forging of 1.9wt%C Ultrahigh Carbon Workroll : Part II - Void Closure and Diffusion Bonding)

  • In the previous work, a new forging process design, which included incremental upsetting, diffusion bonding and cogging, was suggested as a method to manufacture 1.9wt%C ultrahigh carbon workrolls. The previous study showed that incremental upsetting and diffusion bonding are effective in closing voids and healing of the closed void. In addition, compression tests of the 1.9wt%C ultrahigh carbon steel revealed that new microvoids form within the blocky cementite at temperatures of less than $900^{\circ}C$ and that local melting can occur at temperatures over $1120^{\circ}C$. Thus, the forging temperature should be controlled between 900 and $1120^{\circ}C$. Based on these results, incremental upsetting and diffusion bonding were used to check whether they are effective in closing and healing voids in a 1.9wt%C ultrahigh carbon steel. The incremental upsetting and diffusion bonding were performed using sub-sized specimens of 1.9wt%C ultrahigh carbon steel. The specimen was deformed only in the radial direction during the incremental upsetting until the reduction ratio reached about 45~50%. After deformation the specimens were kept at $1100^{\circ}C$ for the 1 hour in order to obtain a high bonding strength for the closed void. Finally, microstructural observations and tensile tests were conducted to investigate void closure behavior and bonding strength.

  • This paper describes the process design and forming limit of the forged hinge produec with the axial protrusion on the sheet metal. Process design is consisted of preform and forging process. In this case, the forged hinge product can be formed in a single workpiece without assembling another axial part to it. Process design of the forged hinge product is analyzed by the commercial FEM program. It is known that process design with perform process, shown by the FEM simulaion, can bring the forming limit of the forged hinge product to a great expansion.

단붙이 로드의 성형에서 소재유동에 관한 해석 (Numerical analysis on the material flow in stepped rod forming)

  • This paper is concerned with the analysis of material flow characteristics of stepped rod forming. The analysis in this paper concentrated on the evaluation of the design parameters for deformation patterns of tube forming, load characteristics, extruded length, and die pressure. The design factors such as punch nose radius, die corner radius, friction factor, and punch face angle are involved in the simulation. The stepped rod forming is analyzed by using a commercial finite element code. This simulation makes use of stepped rod material and punch geometry on the basis of punch geometry recommended by International Cold Forging Group. As radius ratio is large, forming load was reduced but extruded length ratio was increased.

  • The purpose of this study is an optimization of gate valve made by forging method instead of welding method. In this study, we propose an optimal shape design to improve the mechanical efficiency of gate valve. In order to optimize more efficiently and reliably, the meta-modeling technique has been developed to solve such a complex problems combined with the DACE (Design and Analysis of Computer Experiments). The DACE modeling, known as the one of Kriging interpolation, is introduced to obtain the surrogate approximation model of the function. Also, we prove reliability of the DACE model's application to gate valve by computer simulations using FEM(Finite Element Method).

Die design system for deep drawing and ironing of high pressure gas cylinder

  • This paper describes a research work on the die design for the deep drawing & ironing(D. D. I) of high pressure gas cylinder. D. D. I die set is large-sized die used in horizontal press, which is usually composed of a drawing, and an ironing die. Design method of D. D. I die set is very different from that of conventional cold forging die set. Outer diameter of the die set is fixed because of press specification and that of the insert should be as small as possible for saving material cost. In this study, D. D. I die set has been designed to consider those characteristics, and the feasibility of the designed die has been verified by FE-analysis. In addition, the automated system of die design has been developed in AutoCAD R14 by formulating the applied methods to the regular rules.
