A Numerical Study on The Three Point Bending Behavior of Aluminum Foam Filled Stainless Steel Tube (알루미늄 폼으로 충진된 스테인레스 관의 3 점 굽힘 특성에 관한 수치적 연구)

  • A comprehensive numerical study on the three point bending behavior of Aluminum foam-filled stainless steel tube has been performed. Aluminium alloy foams with various densities were produced and their mechanical properites were evaluated. Finite element(FE) analysis of three point bending test was performed to evaluate bending behavior of foam filled cylindrical structures. Results showed that foam filling offered remarkable increase of bending resistance and enhanced the crashworthiness of the structure. It turned out to prevent the inward fold formation at the compression flange, resulted into the multiple propagating folds and increased the load carrying capacity.

Ballistic impact analyses of triangular corrugated plates filled with foam core

  • The usage of sandwich structure is extensively increasing in lightweight protective structures due to its low density and other useful properties. Sandwich panels made of metal sheets with unfilled cellular cores are found to exhibit lower deflections by comparing to an equivalent monolithic plate of same metal and similar mass per unit density. However, the process of localized impact on solid structures involving plastic deformation, high strain rates, temperature effect, material erosion, etc. does not hold effectively as that of monolithic plate. In present work, the applications of the sandwich plate with corrugated core have been extended to develop optimized lightweight armour using foam as medium of its core by explicit finite element analysis (FEA). The mechanisms of hardened steel projectile penetration of aluminum corrugated sandwich panels filled with foams have been numerically investigated by finite element analysis (FEA). A comparative study is done for the triangular corrugated sandwich plate filled with polymeric foam and metallic foam with different densities in order to achieve the optimum penetration resistance to ballistic impact. Corrugated sandwich plates filled with metallic foams are found to be superior when compared to the polymeric one. The optimized results are then compared with that of equivalent solid and unfilled cores structure to observe the effectiveness of foam-filled corrugated sandwich plate which provides an effective resistance to ballistic response. The novel structure can be the alternative to solid aluminum plate in the applications of light weight protection system.

Characterization of Elastic Modulus of Kelvin Foam Using Elastic Structural Model and Ultrasound (초음파와 탄성 구조 모델을 이용한 캘빈 폼 재료의 탄성계수 평가)

  • A Kelvin foam plate - widely used in the energy and transport industries as a lightweight structural material - was examined to estimate its Young's modulus using ultrasound. An isotropic tetrakaidecahedron foam structure was designed in SolidWorks and printed using 3D printer with an ABS plastic material. The 3D printed foam structure was used to build a foam plate with a 14 mm thickness ($50mm{\times}100mm$ in size) for the ultrasonic test. The Kelvin foam plate, a significantly porous medium, was completely filled with paraffin wax to enable the ultrasound to penetrate through the porous medium. The acoustic wave velocity of the wax-filled Kelvin foam was measured using the time of flight (TOF) method. Furthermore, the elastic modulus of the Kelvin foam was estimated based on an elastic structural model developed in this study. The Young's modulus of the produced Kelvin foam was observed to be approximately 3.4% of the bulk value of the constituent material (ABS plastic). This finding is consistent with experimental and theoretical results reported by previous studies.

  • This note presents the main results of an experimental investigation into the mechanical behaviour of a composite sandwich conceived as a lightweight material for naval engineering applications. The sandwich structure is formed by a three-dimensional glass fibre/polymer matrix fabric with transverse piles interconnecting the skins; the core is filled with a polymer matrix/glass microspheres syntactic foam; additional Glass Fibre Reinforced Plastics extra-skins are laminated on the external facings of the filled fabric. The main features of the experimental tests on syntactic foam, skins and sandwich panels are presented and discussed, with focus on both in-plane and out-of-plane responses. This work is part of a broader research investigation aimed at a complete characterisation, both experimental and numerical, of the complex mechanical behaviour of this composite sandwich.

Design and Impact Analysis of Automotive Bumper Beam Using Aluminum Foam (알루미늄 폼을 사용한 자동차 범퍼 빔의 설계 및 충돌해석)

  • In this paper, the automotive beam using aluminium foam is designed and the impact analysis is carried out. The analysis model is the beam of actual size with B- type section structure. At the frontal crash of low speed, ANSYS AUTODYN is used by predicting the behavior of deformation and its internal energy. By the use of 7075-T6 aluminum alloy, the weight is reduced as much as 55% than steel. The deformation at the bumper foam of aluminum is similar with that of steel and the impact energy reduction at aluminum is more than steel. The foam filled with aluminum as much as 50 % has more impact energy absorption than the completely filled aluminum foam.

A Study on Light Weight Hood Design for Pedestrian Safety (보행자 충돌안전 경량후드 형상설계에 관한 연구)

  • In this study, first, child headform model was built up, satisfying requirement in the headform validation test. Also, for decreasing both acceleration peak and deformation, a new hood with dome shaped forming in inner panel was investigated. Next, headform impact, complying with draft of EEVC W/G 17, on the central portion of the newly proposed hood were simulated for a steel hood and three aluminum hoods with different thickness for examining the material and thickness effect on HIC value and inner panel deformation. The analysis results explained that aluminum hoods with dome shaped forming in inner panel were highly promising not only for meeting headform safety regulations but also for leading to weight savings. Finally, hood edge design technology in order to reduce pedestrian injury due to the high stiffness of beam type edge and the rigid support, was discussed. Various types of the foam filled edge were designed and their headform safety performance were evaluated. The edge structure with foam filled in upper one third of section exhibited excellent results.

Vibration analysis of honeycomb sandwich composites filled with polyurethane foam by Taguchi Method

  • In this study, the effect of polyurethane foam filler, in addition to surface layer thickness and core material thickness, on vibration characteristics of sandwich structures was investigated. The manufacturing process was carried out according to the Taguchi method. The natural frequencies and damping ratios of the produced samples were determined experimentally for fixed-free boundary conditions. In addition, solid models were developed for test samples and their finite element analyses were performed with $ANSYS^{(R)}$ to obtain their natural frequencies and mode shapes. An acceptably good agreement was found with the comparison of experimental results with the numerically obtained ones. The most effective parameters on the vibration characteristics of the sandwich structure were determined by the Taguchi method.

  • For the weight reduction of vehicle body up to 20∼30% compared to the conventional monocoque steel body·.in-white, most automotive manufacturers have attempted to develop the aluminum intensive body-in-white using an aluminum space frame. In this paper, the crush tests and simulations for the aluminum extrusions filled with the structural from are performed to evaluate the collapse characteristics of that light weighted material. From these studies. the effectiveness of structural for is evaluated in improving automotive crashworthiness. In order to improve the improve energy absorption capability of the aluminum space frame body, safety design modifications are performed and analyzed based on the suggested collapse initiator concepts and on the application of the aluminum extrusions filled with structural foam. The effectiveness of these design concepts on the frontal and side impact characteristics of the aluminum intensive vehicle structure is investigated and summarized.

Experiment and Analysis on the Heat Transfer Characteristics of a Channel Filled with Metal Form (발포 금속을 사용하는 채널의 열전달 특성 실험 및 해석)

  • Porous media containing complex fluid passage have especially large surface area per unit volume. This study is aimed to identify the heat transfer characteristics of high-porosity metal foams in a horizontal channel. Experiment is performed under various heat flux, velocity and pore density. Nusselt number decreases with higher pore density. Metal foams shows higher heat transfer coefficients than pin-fin structure with the same porosity. This is due to the more complex flow passage and larger heat transfer area based on the structure of the metal foams. The analysis on the pin-fin structure may not be suitable to the metal foam structure but should be identified extensively through further study.

A study on the material mechanical properties and the flexural wrinkling of foam-filled sandwich beams (포옴심재를 갖는 샌드위치 보의 재료 기계적 성질 및 굽힘 국소좌굴에 관한 연구)

  • The experiments are performed to evaluate mechanical properties about foam and face materials of sandwich beams. These results are applied to the flexural wrinkling estimation of sandwich beam. The 3 point bending test shows that it is reasonable to include pre-buckling behavior in flexural wrinkling analysis, which is closer to experimental result. It is also conducted to survey the wrinkling behavior.
