The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.

The material properties of laser welding zone such as strength coefficient, work-hardening exponent, and plastic anisotropic ratio are analytically obtained from those of base metals based on the tensile tests. . The finite element formulation is developed for predicting strain distributions and weld line movements in the forming processes of laser welded blank. The welding zone(WZ) is modelled with the several, narrow finite elements whose material characteristics are based on the experimental results and the analytical equations. In order to show an application of the developed weld element the stamping process of auto-body door inner panel is simulated. FEM predictions are compared and showed good agreements with experimental observations.
In this paper, a finite element formulation using dynamic-explicit time integration scheme is used for numerical analysis of Hydro-forming processes. The lumping scheme is employed for the diagonal mass matrix and dynamic explicit formulation. Hydro-forming process for auto-body panel forming is analyzed by using dynamic-explicit finite element method. Further, the simulated results of the Hydro-forming processes are shown and discussed. Its application is being increased especially in the automotive industrial area for the cost reduction, weight saving, and improvement of strength.

This paper replaces a conventional austenitic stainless steel sheet to a ferritic stainless steel for the cost reduction of a pulsator cover of a washing machine. However, ferritic stainless steel has poor formability in comparison with austenitic one. The low formability of ferritic steel results in problems during stamping such as fracture, wrinkling, shape inaccuracy and so on. Design modification of the stamping tool is carried out with the aid of the finite element analysis for multistage stamping process of the pulsator cover. The simulation results show that fracture occurs on top of the product while wrinkles are generated by the excess metal near the wing part. Modification of the initial stamping die is performed to improve metal flow and to eliminate problems during the stamping process. Simulation with the modified design fully demonstrates that safe forming is possible without inferiorities.

In the present work computations are carried out for analysis of complicated sheet metal forming process such as forming of a rear hinge. Finite element formulation using dynamic explicit time integration scheme and step-wise combined Implicit/Explicit scheme are introduced for numerical analysis of sheet metal forming process. The rigid-plastic finite element method based on membrane elements has long been employed as a useful numerical technique for the analysis of sheet metal forming because of its time effectiveness. The explicit scheme in general use is based on the elastic-plastic modelling of material requiring large computation time. In finite element simulation of sheet metal forming processes, the robustness and stability of computation are important requirements since the computation time and convergency become major points of consideration besides the solution accuracy due to the complexity of geometry and boundary conditions. The implicit scheme employs a more reliable and rigorous scheme in considering the equilibrium at each step of deformation, while in the explicit scheme the problem of convergency is eliminated at the cost of solution accuracy. The explicit approach and the implicit approach have merits and demerits, respectively. In order to combine the merits of these two methods a step-wise combined implicit/explicit scheme has been developed.
Changes in the accuracy of the geometrical shape after a surface treatment are often very large due to the variation of the deformation mechanisms such as edge draw-in and the variation in springback caused by the reduction in the coefficient of friction between the tool and the blank. In the present study, the resulting shape accuracy due to the changes in deformation is quantitatively examined in order to predict the variation and to remove any undesirable additional tool compensation for the center pillar member made from steel with a UTS of 980MPa. The study examines important process parameters that are closely related with the edge draw-in such as the blank holding force, the contact status between the tool and the blank and the friction coefficient. The proposed method is applied within the finite element analysis of the stamping process for tools after a surface treatment and the amount of edge draw-in and flush values are compared between the analysis and experiments. The results demonstrate that the proposed quantification and finite element scheme are applicable to complicated tool compensation procedures and compensation can be designed effectively.

The drawbead is used to control the material flow into the die and increase the forming quality during the binder wrap process and the stamping process in the sheet metal forming. Drawbead restraining force (DBRF) is controlled by geometrical parameters and influenced by process parameters such as friction coefficient and blank thickness. In order to inspect the effect of process parameters, parameter studies are performed with the variation of parameters using finite element model of drawbead which is utilized reliably for the calculation of the drawbead restraining force. Drawbead analysis is carried out with 2-D plane-strain element and 3-D shell element. After the verification of the accuracy of the drawbead model with 3-D shell element, it is utilized to the prediction and the investigation of the effect of process parameters. The result of parameter studies can be utilized to the die design in the tryout stage.

The finite element analyses of the wrinkling initiation and growth in the sheet metal forming process provide the detailed information about the wrinkling behavior of sheet metal. The direct analyses of the wrinkling initiation and growth, however, bring about a little difficulty in complex industrial problems because it needs large memory size and long computation time. For the description of wrinkling growth, the mesh elements should be sufficiently small and the size of finite element matrix becomes large. In the static implicit finite element method therefore, the direct analysis of wrinkling growth in a complex sheet metal forming process is rather difficult. From the industrial viewpoint of tooling design, the readily available information of possibility and location of wrinkling is sometimes more preferable to the detailed time-consuming information. In the present study, therefore, the wrinkling factor that shows locations and relative possibility of wrinkling initiation is proposed as a convenient tool of relative wrinkling estimation based on the energy criterion. The location and relative possibility of wrinkling initiation are predicted by calculating the wrinkling factor in various sheet metal forming processes such as cylindrical cup deep drawing, spherical cup deep drawing, and elliptical cup deep drawing. The wrinkling factor is also implemented in the analysis of the door inner stamping process to predict wrinkling.
In this paper, finite element stamping analysis was carried out for the front lower arm to examine the applicability of solid element with damage theory to predict shear fracture phenomena induced by sheared edge as well as deformation mechanisms. Mechanical properties related to deformation and damage theory were determined from tensile test. Shear fracture was predicted by normalized Cockcroft-Latham model with initial imposition of the damage value along the sheared edge. Simulation results illustrated that the analysis with solid element and damage theory predicted edge profile, strain distribution, and forming load more accurately than the analysis with shell element. Simulation with solid element can also predict the shear fracture more exactly comparing to analysis with shell element and forming limit curve.
Center pillar, which is installed in the center of flank of car body, supports roof and door and ensures the safety of driver by reducing the damage of car body caused by impact. Recently, high-strength steel is widely used to manufacture the center pillar due to high stiffness and fuel efficiency. In this study, material properties of the high-strength steel, whose tensile strength is more than 780MPa, were obtained to produce the center pillar. Stamping was performed by considering the design parameters (blank holder force, press stroke, blank size and pad pressure) used in the actual filed. The drawbeads were included in the stamping process to reduce the amounts of wrinkling and spring back. Using the commercial software, Autoform R5.2 and Minitab, effects of design parameters of the stamping process upon spring back were analyzed and applied to the design process. The restriking process meets the target of under 0.5mm in the amount of spring back.
