Development of stamping analysis process for formability prediction of aluminum alloy sheets (알루미늄판재 성형성 예측을 위한 평면이방성 해석기술개발)

  • A plane stress yield function YLD2000(Yoon et al., 2000) is applied to the finite element analysis S/W Z-Stamp because it is required to conduct proper consideration of aluminum alloy which has anomalous behavior. In the previous study, verification of the yield function and developed S/W is implemented. In this paper, two real parts of automobile body are additionally considered to verify the validity of Z-Stamp. The one is the benchmark problem #2 of Numisheet 2005 and the other is a small member part. In case of benchmark problem, formability simulation result and try-out result are compared with each other. In case of the small member part, formability analysis is implemented to predict the problem during the developing time.

  • The characteristics of sheet metal process are little loss of material during process, the short processing time and the excellent price and strength. It has been widely used in autobody, electronic components, aircraftbody, etc. Lancing is a press operation in which a single-line cut or slit is made on part way across the strip stock, without removing any metal. In this paper, we examined the validity of finite element method analysis on the automobile CTR-PLR -L/R stamping process by using the lancing engineering method. As a result, it has shown that the proper lancing engineering method could prevent fracturing by improving sheet metal flow.

  • HSS (high strength steel) is widely applied to reduce the weight but improve the strength in automobiles. This research has been peformed to secure a methodology to accurately predict the springback of HSS for successful tool and process designs in sheet stamping operations. We first peformed U-draw bending test to evaluate the springback characteristic. We then evaluated forming and springback processes using the 1-row model of the finite element method. Based on the peformance measure and parameters selected, extensive analyses of the factor effects on the springback have been made using experimental design concepts. We specifically selected Taguchi's orthogonal array, $L_{18}(2^1{\times}3^7)$, and the optimal level combination of the factors have been drawn from the analysis.

  • In this study, the guideline for designing the drawbeads used in the stamping dies for advanced high strength steel (AHSS) sheets is investigated. In the drawbead drawing test, the drawbead forces for verifying the equivalent drawbead model(EDM) and the sheet strains for finding marginal strains from $FLC_0$ are measured. In the finite element analysis (FEA), the bending allowance, R/t, is obtained. Based on the forming and bending allowances obtained, the design guideline of the drawbead for determining height and width, which depends on the restraining force and the forming allowance, is prepared by using EDM.

  • By using a three-dimensional finite element program HydroFORM-3D based on a rigid-plastic model, the hydroforming process for automobile subfrmae is analyzed in this study. The goal of this study is to accomplish preform design and determine the level of internal pressure for producing final hydroformed subframe component. Prior to hydroforming, the initial tube blank must be bent to the approximate centerline of the final part to enable the tube to be placed in the die cavity, After then, a preforming operation like stamping is carried out to the prebent tube. Finally, hydroforming process is performed to the preformed tube to get the final production. And through ductile fracture theory, the failure, bursting, is predicted during hydroforming process for tube blank with different diameter.

  • Springback is a common phenomenon in sheet metal forming, caused by the elastic recovery of the internal stresses after removal of the tooling. Recently, advanced high strength steels (AHSS) such as TRIP and DP are finding acceptance in the automotive industry because their superior strength to weight ratio can lead to improved fuel efficiency and assessed crashworthiness of vehicles. The major troubles of the automotive structural members stamped with high strength steel sheets are the tendency of the large amount of springback due to the high yield strength and the tensile strength. The amount of springback is mainly influenced by the type of the yield function and anisotropic model induced by rolling. The discrepancy of the deep drawn product comparing the data of from the product design induced by springback must be compensated at the tool design stage in order to guarantee its function and assembly with other parts. The methodology of compensation of the low shape accuracy induced by large amount of springback is developed by the expert engineer in the industry. Recently, the numerical analysis is introduced in order to predict the amount of springback and to improve the shape accuracy prior to tryout stage of press working. In this paper, the tendency of springback is evaluated with respect to the blank material. The stamping process is analyzed fur the front side member formed with AHSS sheets such as TRIP60 and DP60. The analysis procedure fully covers the binderwrap, stamping, trimming and springback process with the commercial elasto-plastic finite element code LS-DYNA3D.

  • The wrinkling in the flange and wall of a part is a predominant failure mode in stamping of sheet metal parts. In many cases this wrinkling may be eliminated by appropriate control of the blank holding force(BHF), but BHF affects the draw depth. Gotoh had studied the wrinkles under $20{\mu}$ in height. In general, the height of wrinkles could be limited under $200{\mu}$ practically. Therefore small BHF can be allowed so that the depth of drawing could be increased. This paper represents the variation of the wrinkles of flange in the part of cup drawing by using aluminium alloy A1050 and A5052. This simulation is used by the explicit finite elements code $PAM-STAMP^{TM}$. The computed results are compared with the experimental results to show the validity of the analysis.

Analysis-based Die Face Design for the Improvement of Surface Quality for a Heat Protect Panel of an Automobile (차량용 열차단판의 면품질 개선을 위한 성형해석 기반 금형면 설계)

  • This paper concerns the die face design for a heat protect panel aided by the finite element forming analysis in order to eliminate the surface defect and to improve the surface quality. The CAE procedure of the stamping process is introduced in order to reveal the reason of surface inferiorities and to improve surface quality. Complicated shape of the product induces the surface inferiorities such as wrinkling due to the insufficient restraining force of the forming blank and the non-uniform contact of the blank with the tools. This paper proposes a new guideline for the die design which includes the modification of tool shapes and addition of the draw-beads on the tool surface for ensuring the increased the restraining force with the uniform contact condition. The effectiveness of the proposed design is verified by the forming analysis and is confirmed by the tryout operation in the press shop. The analysis and test results show that the modified process parameters such as tool shapes and draw-beads can reduce the tendency of wrinkling and improve surface quality.

  • A new approach has been proposed for the incremental analysis of the nonsteady state large deformation of planar anisotropic elastic-plastic sheet forming. A mathematical brief review of a constitutive law for the incremental deformation theory has been presented from flow theory using the minimum plastic work path for elastic-plastic material. Since the material embedded coordinate system(Lagrangian quantity) is used in the proposed theory the stress integration procedure is completely objective. A new return mapping algorithm has been also developed from the general midpoint rule so as to achieve numerically large strain increment by successive control of yield function residuals. Some numerical tests for the return mapping algorithm were performed using Barlat's six component anisotropic stress potential. Performance of the proposed algorithm was shown to be good and stable for a large strain increment, For planar anisotropic sheet forming updating algorithm of planar anisotropic axes has been newly proposed. In order to show the effectiveness and validity of the present formulation earing simulation for a cylindrical cup drawing and front fender stamping analysis are performed. From the results it has been shown that the present formulation can provide a good basis for analysis for analysis of elastic-plastic sheet metal forming processes.

  • Hot-Press-Forming (HPF), an advanced sheet metal forming method using stamping at a high temperature of about $900^{\circ}C$ and quenching in an internally cooled die set, is one of the most successful forming process in producing crash-resistant parts such as pillars and bumpers with complex shape, ultrahigh strength, and minimum springback. To optimize conditions of a forming quality in HPF process and secure a safe product without any failures, such as fractures and wrinkling, the simulations based on the coupled thermo-mechanical analysis for a hot-press-formed lower control arm are applied with Taguchi's orthogonal array experiment. Three factor variables - the friction coefficient, blank shape, and hole location for burring - are selected to be optimized. The most effective condition of a forming quality for a hot-press-formed lower control arm is suggested. The simulation results are confirmed with experimental ones.
