A machine tool generally has some serious stability problems in the form of tool chatter during the cutting process. Chatter vibration deteriorates the surface finish, reduce tool and machine life, accelerates machine tool system component wear, and may lead to an unacceptable noise sound in the working environment. In this study, the behavior of spectral density of AE signal and principal cutting force signal in order to monitor the chatter vibration in the cutting process has been investigated. From the results, the reliability of proposed monitoring method has been confirmed.

Various machining methods are being studied to improve the processing quality of the spherical R shape in press die. In this paper, we confirmed that changes in machining quality were associated with changes in cutting direction, path, and cutting angle, which are commonly used in the machining of molds. We obtained a surface roughness graph with each condition change in one specimen using an instrument that measured geometry and surface roughness simultaneously. The results of the study showed that the best surface roughness in the finish cut of the spherical surface was obtained using upward pick feed machining.

Hard facing overlay welding in high chromium carbide is a representative way of extending the fatigue life or recompensing damage, because workpiece surface is uniformly overlay-welded by alloy material. In general, grinding process is currently used for finish due to hardness of weld material. The development of tool material, such as PCBN, has made it possible to use turning instead of grinding. There are many advantages of hard Owning, as lower equipment costs, shorter setup time, fewer process steps, higher material removal rate, better surface integrity and the elimination of cutting fluid. In this paper, machining characteristics and cutting performance are examined to investigate turning possibility of overly welding in high chromium carbide.

In highly automated milling process, in-process monitoring of the malfunction is indispensable to ensure efficient cutting operation. Among many malfunctions in milling process, chatter vibration deteriorates surface finish, tool life and productivity. In this study, the monitoring system of chatter vibration for face milling process is proposed and experimentally estimated. The monitoring system employs two types of sensor such as cutting force and acceleration in sensory detection state. The RMS value and band frequency energy of the sensor signals are extracted in time domain for the input patterns of neural network to reduce time delay in signal processing state. The resultes of experimental evaluation show that the system works well over a wide range of cutting conditions.

In mold machining, there are many concave machining regions where chatter and tool deflection occur since MRR(material removal rate) increases as curvature increases even though cutting speed and depth of cut are constant. Boolean operation between stock and tool model is widely used to compute MRR in NC milling simulation. In finish cutting, the side step is reduced to about 0.3mm and tool path length is sometimes over loom, so Boolean operation takes long computation time and includes much error if the resolution of stock and tool model is larger than the side step. In this paper, curvature of CL (cutter location) surface and side step of tool path is used to compute the feedrate for constant MRR machining. The data structure of CL surface is Z-map generated from NC tool path. The algorithm to get local curvature from discrete data was developed and applied to compute local curvature of CL surface. The side step of tool path was computed by point density map which includes cutter location point density at each grid element. The feedrate computed from curvature and side step is inserted to new tool path to regulate MRR. The resultants were applied to feedrate optimization system which generates new tool path with feedrate from NC codes for finish cutting. The system was applied to the machining of speaker and cellular phone mold. The finishing time was reduced to 12.6%, tool wear was reduced from 2mm to 1.1mm and chatter marks and over cut on corner were reduced, compared to the machining by constant feedrate. The machining time was shorter to 17% and surface quality and tool was also better than the conventional federate regulation using curvature of the tool path.

The STD11 and KP4 are important steels and applied to the manufacturing of the die and mold. The purpose of this study is to investigate the machinability of tool steels of STD11(HRC60) and KP4(HRC32) when machining them by using ball end milling tools coated with TiAlN. Cutting forces by using a Kistler piezo-cell type tool dynamometer, surface roughness and tool wear by using tool microscope are used in the tests. The results from the cutting tests of KP4 specimens show that 85m/min. of cutting speed and 0.32mm/rev. of feed per revolution are optimum conditions for the higher productivity and 0.26mm/rev. with the same cutting speed are optimum conditions for better surface finishing. The results from machining STD11 workpiece at 30m/min. of cutting speed and 0.17m/rev. of feed per revolution show recommended for the higher productivity. The KP4 shows relatively smaller cutting forces than STD11 and STD11 shows the better surface finish than KP4.

The purpose of this study is to improve the machining of free-formed NURBS surfaces using newly defined G-codes which can directly deal with shapes defined from CAD/CAM programs on a surface basis and specialize in rough and finish cut. To this purpose, a NURBS surface interpolation system is proposed in this paper. The proposed interpolation system includes online tool-path planning, real-time interpolation and feedrate regulation considering an effective machining method and minimum machining time all suitable for unit NURBS surface machining. The corresponding algorithms are simultaneously executed in an online manner. The proposed NURBS surface interpolation system is integrated and implemented with a PC-based 3-axis CNC milling system. A graphic user interface (GUI) and a 3D tool-path viewer which interprets the G-codes for NURBS surfaces and displays whole tool-paths are also developed and included in our real-time control system. The proposed system is evaluated through actual machining in terms of size of NC data, machining time, regulation of feedrate and cutting force focused on finish cut in comparison with the existing method.

Generally, a metal slitting saw is plain milling cutter with thickness less than 3/16 inch. This is used for cutting a workpiece that high dimensional accuracy and surface finish is necessary. A small thin milling cutter like a metal slitting saw is useful for machining a narrow groove. In this case, built up edge(BUE) is severe at each tooth and affects the surface integrity of the machined surface and tool wear. It is well known that tool geometry and cutting conditions are decisive factors to remove BUE. In this paper, we optimized the geometry of the milling cutter and selected cutting conditions to remove BUE by the experimental investigation. The experiment was planned with Taguchi method based on the orthogonal array of design factors such as coating, rake angle, number of tooth, cutting speed, feed rate. Response table was obtained from the number of built-up edge generated at tooth. The optimized tool geometry and cutting conditions could be determined through response table. In addition, the relative effect of factors was identified bh the analysis of variance (ANOVA). Finally, coating and cutting speed turned out important factors for BUE.

The deep hole drilling has an increasing demands because of its wide range applications and its good productivity. The BTA drills are capable of machining for having a large length to diameter ratio in single pass to higher degree of accuracy and surface finish. It's really necessary that the investigation for the deep hole drilling by the BTA drill because its required quality should be satisfied with single pass. This thesis deal with the experimental results obtained during single tube BTA system machining on SM55C steel for different machining conditions. The results of the investigation on the optimum cutting condition selecting and tool life reveals as follows. (1) The optimum cutting condition was cutting speed, V = 42 m/min and feed speed. F = 90 mm/min and the tool life was about 10 meters. (2) Surface roughness was $12\mum$ and the roundness was less using $16mum$single edge BTA drill in testing cutting condition.
