  • The term High Speed Machining has been used for many years to describe end milling with small diameter tools at high rotational speeds, typically 10,000 - 100,000 rpm. The process was applied in the aerospace industry for the machining of light alloys, notably aluminium. In recent year, however, the mold and die industry has begun to use the technology for the production of components, including those manufactured from hardened tool steels. With increasing cutting speed used in modern machining operation, the thermal aspects of cutting become more and more important. It not only directly influences in rate of tool wear, but also will affect machining precision recognized as thermal expansion and the roughness of the surface finish. Hence, one needs to accurately evaluate the rate of cutting heat generation and temperature distributions on the machining surface. To overcome the heat generation, we used to cutting fluid. Cutting fluid play a roles in metal cutting process. Mechanically coupled effectiveness of cutting fluids affect to friction coefficient at tool-work-piece interface and cutting temperature and chip control, surface finish, tool wear and form accuracy. Through this study, we examined the behavior of heat generation in high-speed machining and the cooling performance of various cooling methods.

Evaluation of Ultrasonic Vibration Cutting while Machining Inconel 718

  • Hard and brittle materials, such as Ni- and Ti-based alloys, glass, and ceramics, are very useful in aerospace, marine, electronics, and high-temperature applications because of their extremely versatile mechanical and chemical properties. One Ni-based alloy, Inconel 718, is a precipitation-hardenable material designed with exceptionally high yield strength, ultimate tensile strength, elastic modulus, and corrosion resistance with outstanding weldability and excellent creep-rupture properties at moderately high temperatures. However, conventional machining of this alloy presents a challenge to industry. Ultrasonic vibration cutting (UVC) has recently been used to cut this difficult-to-machine material and obtain a high quality surface finish. This paper describes an experimental study of the UVC parameters for Inconel 718, including the cutting force components, tool wear, chip formation, and surface roughness over a range of cutting conditions. A comparison was also made between conventional turning (CT) and UVC using scanning electron microscopy observations of tool wear. The tool wear measured during UVC at low cutting speeds was lower than CT. UVC resulted in better surface finishes compared to CT under the same cutting conditions. Therefore, UVC performed better than CT at low cutting speeds for all measures compared.

엔드밀에 의한 슬롯가공의 최적화에 관한 연구 (A Study on the Optimization of Slot Cut in the End Milling Processes)

  • A slot cut in end milling processes is one of the laborious works because the cutting force is likely to deflect the tools excessively, then to make large errors or to fracture the tool. This difficulty is owing to the poor stiffness of slender shaped end mills. Though, in most cases, additional finish cuts are followed after rough cuts, the accuracy of rough cuts is still important because it affects the final accuracy after finish cuts and productivity. The accuracy in slot cuts depends on the tool stiffness and the cutting conditions including depth of cut and feed. In order to meet the desired accuracy, diameter of end mill and cutting allowance have to be selected carefully. This study suggests several guidances for selecting the end mill diameter and the slot cut allowance to improve machining accuracy and productivity in slot end millings. Some experiments were done with the various cutting parameters of tool diameter, depth of cut and feed.

엔드밀 가공의 정밀도 향상을 위한 최적정삭여유에 관한 연구 (A Study on the Optimum Finish Allowance for Machining Accuracy Improvement in the End Milling Processes)

  • A significant error in the end milling processes is generated due to using slender tools of which the strengths are not sufficient. In order to obtain the desired machining accuracy, therefore, it is general that at first the rough cut is implemented, then the finish cut is followed. The rough cut eliminates large volume and the finish cut does the remained part. This remaining portion after the rough cut is called as the finish allowance. Larger finish allowances make it hard to get precise dimensions at a following finish cut. Smaller finish allowances are helpful for good dimension, but it sometimes is responsible for inferior surface qualities and over cuts. This study suggests a guidance for the optimum finish allowance for machining accuracy improvement, in which the rough cuts are regulated to remain the desired margins without any over cuts. Some experiments were carried out with various cutting conditions including the change of tool strengths and depth of cuts, and also extended to up millings as well as down millings.

타원궤적 진동절삭법을 이용한 미세 면선삭 (Micro Turning on Face using Elliptical Vibration Cutting)

  • Ultra-precision turning is highly needed to manufacture molds for precision lens. In this study, micro-turning combined with elliptical vibration cutting (EVC), which is known to enhance micro- machining quality, was investigated by installing a rotary stage into the micro-grooving machine. From machining experiments involving materials of copper, brass, and aluminum and single and poly crystalline diamond tools, it was found that EVC produced thinner and curlier chips and that better surface finish could be achieved, compared with conventional turning, owing to prohibition of formation of burrs and built-up edges. Therefore, we found EVC micro turning could be readily utilized to manufacture precision mold.

공구경로 곡면을 이용한 이송속도 최적화 (Feedrate Optimization using CL Surface)

  • In mold machining, there are many concave machining regions where chatter and tool deflection occur since MRR (material removal rate) increases as curvature increases even though cutting speed and depth of cut are constant. Boolean operation between stock and tool model is widely used to compute MRR in NC milling simulation. In finish cutting, the side step is reduced to about 0.3mm and tool path length is sometimes over 300m. so Boolean operation takes long computation time and includes much error if the resolution of stock and tool model is larger than the side step. In this paper, curvature of CL(cutter location) surface and side step of tool path is used to compute the feedrate for constant MRR machining. The data structure of CL surface is Z-map generated from NC tool path. The algorithm to get local curvature from discrete data was developed and applied to compute local curvature of CL surface. The side step of tool path was computed by point density map which includes cutter location point density at each grid element. The feedrate computed from curvature and side step is inserted to new tool path to regulate MRR. The resultants wire applied to feedrate optimization system which generates new tool path with feedrate from NC codes for finish cutting. The system was applied to speaker mold machining. The finishing time was reduced to 12.6%. tool wear was reduced from 2mm to 1.1mm and chatter marks and over cut on corner were removed.

  • The needs to machine hardened steels with high productivity and good surface integrity have been increased in the dies & molds industry. This paper presents some experimental results on the CBN ball endmilling for hardened tool steel. This investigation concerns on the effects of cutting speed and cutting fluids on the cutting performance such as cutting forces, tool wear, and surface finish. The wear of CBN ball endmill for each cutting conditions were also examined through the microscopic observation. It has been found out that the higher cutting speeds with cutting fluids result in better cutting performance.

물림조건에 따른 경화강의 절삭저항 특성에 관한 연구 (A Study on the Cutting Resistance Characteristics of Hardended Steel according to Engagement Condition)

  • This thesis is concerned with the study on the characteristics of the cutting resistance occurring in finish machining of hardened steels such as carbon tool steel and alloy tool steel by a ceramic tool with nose radius. For the purpose, the shape of cutting cross-section made at nose part of the tool was analyzed geometrically and the wear mechanism on the flank face of the ceramic tool is investigated. In order to investigate the characteristics of cutting resistance two categories of cutting conditions are suggested, along with geometrical analysis. One category includes the conventional cutting parameters such as feed and depth of cut, another containing new cutting parameters of thickness of cut and width of cut etc. Thickness of cut width of cut and area of undeformed chip section formed by the condition of engagement between workpiece and cutting tool are determined as the function of feed, depth of cut and nose radius of cutting too, And an effective approach angle is determined by depth of cut and nose radius.

자기연마공구의 연마운동방식과 절삭특성에 관한 연구 (A Study on the Polishing Moving Type and the Cutting Characteristics of Magnetic Polished Tool)

  • Recently, with the development of high speed machining technology for difficult-cutting materials, to improve the cutting performance of cutting tool, fine surface finish of complex shape tools using magnetic polishing technology is in high demand. This study is, therefore, discussed and compared the cutting characteristics of polished tools by the adopted various magnetic polishing moving types a point of view the cutting forces and the tool life. Moreover, the practicality of magnetic polished tools in the wide range cutting conditions is investigated. From obtained results, It is confirmed that the CW(clockwise) revolution and oscillation type as the polishing moving type is proper and magnetic polished tool shows the excellence in high cutting speed range.
