Hybrid material(ceramic+metal) processes were developed for micro filter using ceramics coating at metal filter surface by thermal spray method, micro hole drilling at ceramic coated filter surface by femtosecond laser, and fiber laser direct welding of ceramic and metal (SUS304, SM45C) by capillary effect. Thermal spray process was used for ceramic powders and metal filters. The used ceramic powders were $Al_2O_3+40TiO_2$(Metco 131VF) powder of maximum particle size $5{\mu}m$ and ${Al_2O_3}99+$(Metco 54NS) power of maximum particle size 45m. Ceramic coated filters using thermal spray method had a great influence on powder material, particle size and coating thickness but had a fine performance as a micro filter. CW fiber laser was used to drill the top ceramic layer and melt the bottom metal layer for joining applications.
The effects of Cu and Fe additions on the thermal stability, microstructure and mechanical properties of $Al_{85}-Ni_{8.5}-Mm_{6.5},\;Al_{84}-Ni_{8.5}-Mm_{6.5}Cu_1,\;Al_{84}-Ni_{8.5}-M_{m6.5}Fe_1$ alloys, manufactured by gas atomization, degassing and hot-extrusion were investigated. Gas atomization, with a wide super-cooled liquid region, allowed the alloy powders to exhibit varying microstructure depending primarily on the powder size and composition. Al hotextruded alloys consisted of homogeneously-distributed fine-grained fcc-Al matrix and intermetallic compounds. A substitution of 1 at.% Al by Cu increased the thermal stability of the amorphous phase and produced alloy microstructure with smaller fcc-Al grains. On the other hand, the same substitution of 1 at.% Al by Fe decreased the stability of the amorphous phase and produced larger fcc-Al grains. The formation of intermetallic compounds such as $Al_3Ni,\;Al_{11}Ce_3\;and\;Al_{11}La_3$ was suppressed by the addition of Cu or Fe. Among the three alloys examined, the highest Vickers hardness and compressive strength were obtained for $Al_{84}-Ni_{8.5}-M_{m6.5}Cu_1$ alloy, and related to the finest fcc-Al grain size attained from increased thermal stability with Cu addition.
To fabricate porous SiC-Si composites for heating element applications, both SiC powders and Si powders were mixed and sintered together. The properties of the sintered SiC-Si body were investigated as a function of SiC particle size and/or Si particle contents from 10 wt% to 40 wt%, respectively. Porous SiC-Si composites were fabricated by Si bonded reaction at a sintering temperature of $1650^{\circ}C$ for 80 min. The microstructure and phase analysis of SiC-Si composites that depend on Si particle contents were characterized using scanning electron microscope and X-ray diffraction. The electrical resistivity of SiC-Si composites was also evaluated using a 4-point probe resistivity method. The electrical resistivity of the sintered SiC-Si body sharply decreased as the amount of Si addition increased. We found that the electrical resistivity of porous SiC-Si composites is closely related to the amount of Si added and at least 20 wt% Si are needed in order to apply the SiCSi composites to the heating element.
The formation of a thicker hard alloyed layer have been investigated on the surface of aluminum cast alloy (AC2B) by PTA overlaying process with Cr, Cu and Ni motel powders under the condition of overlaying current 125-200A. overlaying speed 150 mm/min and different powder feeding rate 5-20 g/min. In addition the characteristics of hardening and wear resistance of alloyed layer here been examined in relation to the microstructure of alloyed layer. Main results obtained were summarized as follows: 1) There was an optimum overlaying condition to get a good alloyed layer with smooth surface. This good layer became easy to be formed as increasing overlaying current and decreasing powder feeding rate under a constant overlaying speed. 2) Cu powder was the most superior one in metal powders used due to a wide optimum overlaying condition range, uniform hardness distribution of Hv250-350, good oar resistance and freedom from cracking in alloyed layer with fine hyper-eutectic structure. 3) On the contrary, irregular hardness distribution was usually obtained in Cr ar Ni alloyed layers of which hardness was increased as Cr or Ni contents and reached to maximum hardness of about Hv400-850 at about 60wt%cr or 40wt%Ni in alloyed layer. 4) Cracking occurred in Cr or Ni alloyed layers with higher hardness than Hv250-300 at mere than 20-25wt% of Cr or Ni contents in alloyed layer. Porosity was observed in all alloyed layers but decreased by usage of spherical powder with smooth surface.
Four different mechanical alloying(MA) processes were employed to fabricate very fine intermetallic compound $Al_3Zr$ particles dispersed Al composite materials(MMC) with Al-4at.%Zr composition. Phase transformations including phase stability during MA and heat treatment processes were investigated. Part of Zr atoms were dissolved into Al matrix and part of them reacted with hydrogen produced by decomposition of PCA(methanol) to form hydride $ZrH_2$ during first MA process. These $ZrH_2$ hydrides disappeared when alloy powders were heat treated at $500^{\circC}$. Stable $Al_3Zr$ dispersoids with $DO_23$ structure were formed by heat treating the mechanically alloyed powders at $400^{\circC}$. On the other hand, metastable $Al_3Zr$dispersoids with $L1_2$ structure were formed during first MA of powers with Al-25at.%Zr composition. These metastable $Al_3Zr$ dispersoids transformed to stable $Al_3Zr$ with $DO_23$ structure when heat treated above $450^{\circC}$.

Pure WC powders which does not include a binder phase were consolidated by spark plasma sintering (SPS) process at 1600~185$0^{\circ}C$ for 0~30 min under 50 MPa. Microstructure alid mechanical properties of binderless WC prepared by SPS were investigated. With increasing sintering temperature, sintered density and Vickers hardness of binderless WC increased. The fracture toughness of binderless WC was 7~15 MPa $m^{1/2}$ depending on the sintered density and decreased with increasing the Vickers hardness. It is found that the binderless WC prepared by SPS at 175$0^{\circ}C$ for 10 min under 50 MPa showed nearly full densification with fine-grained structure and revealed excellent mechanical properties of high hardness (~HV 2400) and considerably high fracture toughness (~7 MPa $m^{1/2}$).
In order to enhance the rate of th nitridation and to give the high density of reaction-bonded silicon nitride MgO powder as nitriding aid were added to silicon powders and the mixture was pressed isostatically into compacts which were nitrided in the furnace of 1, 35$0^{\circ}C$ where 95% $N_2$-5% $H_2$ gases were flowing. As the other nitriding aid $Mg(NO_3)_2 6H_2O$ was selected, A slip made of magnesium nitrate solution and fine silicon particles was spray-dried and then decomposed at 30$0^{\circ}C$. Magnesium oxide-coated silicon powders were formed into compacts prior to the nitridation on the same condition as the former. Magnesium nitrate (MgO, produced from the decomposition of magnesium nitrate) was more effective for the formation of the $\beta$-phase in the initial stage of the nitridation probably due to the easy formation of $MgO-SiO_2$-metal oxide eutectic melt. It has been confirmed that forsterite was formed as a result of the reaction between MgO and $SiO_2$ film of silicon surface. It was considered that MgO produced from magnesium nitrate may be finer more reactive and more uniformly distributed on the surface of silicon particles than original MgO. The higher the forming pressure was the more the $\beta$-phase was formed.
Fine silica powders were synthesized via w/o emulsion method using sodium silicate, ammonium sulfate, Triton N-57, and cyclohexane as silica source, precipitating agent, surfactant, and oil phase, respectively. The powders were prepared under a conventional process and an ultrasonic process using the same reactants at room temperature for 1 hr varying the concentration of $Na_2SiO_3$ solution and the mol ratio of $H_2O$/surfactant, respectively. The particle size of the silica powder was reduced with decreasing the concentration of sodium silicate solution and with increasing the mol ratio of $H_2O$/surfactant under with and without ultrasounds. The size of powder with ultrasounds was smaller than that without ultrasounds, which indicates that the application of ultrasound in the synthesis of silica powder is an efficient way to reduce particle size.
The particle size of synthesized SiC powders was decreased with increasing carbon content when the mixture of carbon and silica was carbonized at 1, 45$0^{\circ}C$ after hydrolysis of the mixture with the ranges of 3.1 to 3.5 in the mole ratio of Carbon/Alkoxide. The reacted fraction of $\beta$-SiC nearly had nothing to do with the mole ratio of Carbon/Alkoxide. When the reaction was made by adding 0.5wt% additives in the composition of 3.1 in the mole ratio of carbon/alkoxide, the additives decreased the yield of $\beta$-SiC and its sequence was Ba2O3>B>Fe>Al>Al2O3>Si. The effect of additives promoted the transformation of $\beta$-SiC to $\alpha$-SiC form and shwoed the increasing tendency of lattice constant. The two colors of $\beta$-SiC powder came out : one was the black grey with addition of Al, Al2O3 and B the other the light grey with addition of Fe, B2O3 and Si.
