This paper provides an experimental analysis on the breakage of the coated tool using the face-milling cutter of the machining center due to changes in the cutting speed and the feed rate. The experimental studies were conducted using STS 304 materials and the damage to the tool was analyzed according to the change in machining time. The experiments confirmed that the cutting speed and feed rate affected the tool damage and the mechanical impact and thermal shock were determined to severely damage the tool. From the production engineering point of view, it has been experimentally investigated that the increased feed rate significantly influences the material removal rate more than the increased cutting speed.
Five-axis NC machining, in general, is utilized in fabricating impellers, turbine blades, marine propellers that can be machined more effectively rather than three-axis machining. There have been many researches concerning tool interference avoidance, optimization of tool orientation. The C-space or Configuration-space was originated from the robotics area, which depicts interference-free joint-values in motion planning. In the paper we propose an optimizing scheme by which the maximum effective-radius of a face-milling cutter can be achieved for each CC(cutter-contact) point. Also the concept of a C-space for a CC point, the effective-radius map for 5-axis face-milling, and some illustrative examples of marine propeller machining, are presented.
In order to improve the cutting ability of face mill, a model for optimal cutter shape was developed to minimize resultant cutting force by combing cutting force model and optimal technique. Wear test and surface roughness test for optimized and conventional cutter were performed. The new optimized cutter shows longer tool life of 2.29 times than conventional cutter in light cutting condition and 2.52 times in heavy cutting condition. The surface roughness of workpiece by optimized cutter is improved in heavy cutting condition, but deteriorated in light cutting condition in comparison with conventional cutter. The surface profiles of workpiece were analyzed by Fourier transformation. The distribution of cut lay left on workpiece by optimized cutter is more regular than that by the conventional cutter.
The ball-end milling process is widely used in the die/mold industries, and it is very suitable for the machining of free-form surfaces. However, this process is inherently inefficient process to compared with the end-milling or face milling process, since it relays upon the machining at the cutter/surface contact point. The machined part is the result of continuous point-to-point machining on the free-form surface. And cusps (or scallops) remain at the machined part along the cutter paths and they give the geometrical roughness of the workpiece. Thus, for the good geometrical roughness of the workpiece, it is required very tightly spaced cutter paths in this ball-endmilling process. However, with the tight cutter paths, the geometrical roughness of the workpiece is not regular on the workpiece since the cusp height is variable in the previously developed ISO-parametric or Cartesian machining methods. This paper suggests a method of tool path generation which makes the geometrical roughness of workpiece be constant through the machined surface. In this method, Ferguson Surface design Model is used and cusp height is derived from the instantaneous curvatures. And, to have constant cusp height, an increment of parameter u or v is estimated along the reference cutter path. In ball-end milling experiments, the cusp pattern was examined, and it was proved that the geometrical roughness could be regular by suggested tool path generation method.
In this study, the effect of tool rake angles and the change of cutting conditions on specific cutting pressure in face milling is investigated. The cutting force in face milling is predicted from the double cutting edge model in 3-dimensional cutting. Conventional specific cutting pressure model is modified by considering the variation of tool rake angles. Effectiveness of the modified cutting force model is verified by the experiments using special face milling cutters with different cutter pockets and various rake angles. From the comparison of the pressented model and the specific cutting pressure, it is shown that the axial force can be predicted by the tangential and redial forces without the knowledge of friction angle and shear angle. Also, the relation between specific cutting pressure and cutting cindition including feedrate, cutting velocity and depth of cut is studied.
In this paper present a new technique (strain-telemetering)for detection of coated tool failure in face milling processes. In the cutter body the strain signals received fro the transmitter is transformed in to frequency modulation(FM) signals in face milling processes. A receiver which is place near by the Vertical milling machine receives the FM signals, then the signals will be sent to a computer which determines whether th tool is failure. And machined surface of workpiece is detected by the SEM. In this paper, A on-line monitoring of the tool failure detection system based on the strain -telemetering apparatus has bee represented.
Face milling is required to study cutting process with a view of multipoint cutter. This experimental study mainly deals with the single and multi-insert cutting characteristics using coated tool. Because metal cutting of the single and multi-insert has a large relation to the improvement of productivity, the economic cutting process can be achieved by the analysis of proper metal cutting mechanism. Therefore, machining characteristics of face molling in this paper has been studied by investigating the role of different insert number which is concerned with mean cutting force, the RMS values of AE(acoustic emission) signal, tool life and surface roughness in milling SS 41 and SUS 304. The cutting force and AE signal are monitored to make an analysis of cutting process. The surface roughness of the specimens machined by inserts of different numbers is measured at different speeds, feeds and depth of cut. The width of flank wear is also observed.
In this study, investigated are the effects of tool rake angles and the change of cutting conditions on the specific cutting pressure in face milling. The cutting force in face milling is predicted from the double cutting edge model in3-dimensional cutting. Conventional specific cutting pressure model is modified by considering the variation of tool rake angles. Effectiveness of the modified cutting force model is verified by the experiments using special face milling cutters with different cutter pockets and various rake angles. From the comparison of the presented model and the specific cutting pressure, it is shown that the axial force can be predicted by the tangential force, radial force and geometric conditions. Also, the rela- tionship between specific cutting pressure and cutting conditions including feedrate, cutting velocity and depth of cut is studied.
