  • Neural networks, which have learning and self-organizing abilities, can be advantageously used in the pattern recognition. Neural network techniques have been widely used in monitoring and diagnosis, and compare favourable with traditional statistical pattern recognition algorithms, heuristic rule-based approaches, and fuzzy logic approaches. In this study the fault diagnosis of the face-milling using the artificial neural network was investigated. After training, the sample which measure load current was monitored by constant output results.

  • This paper provides an experimental analysis on the breakage of the coated tool using the face-milling cutter of the machining center due to changes in the cutting speed and the feed rate. The experimental studies were conducted using STS 304 materials and the damage to the tool was analyzed according to the change in machining time. The experiments confirmed that the cutting speed and feed rate affected the tool damage and the mechanical impact and thermal shock were determined to severely damage the tool. From the production engineering point of view, it has been experimentally investigated that the increased feed rate significantly influences the material removal rate more than the increased cutting speed.

  • The vibratory modal for the face milling operation is assumed as a multi degrees of freedom system. The parameters of the system are determined based on the cutting experiment. From the relative displacements of this system the dynamic cutting forces were derived and simulated by the double modulation principle. The simulated cutting forces and measured cutting forces have a good agreement in time and frequency domains.

  • Five-axis NC machining, in general, is utilized in fabricating impellers, turbine blades, marine propellers that can be machined more effectively rather than three-axis machining. There have been many researches concerning tool interference avoidance, optimization of tool orientation. The C-space or Configuration-space was originated from the robotics area, which depicts interference-free joint-values in motion planning. In the paper we propose an optimizing scheme by which the maximum effective-radius of a face-milling cutter can be achieved for each CC(cutter-contact) point. Also the concept of a C-space for a CC point, the effective-radius map for 5-axis face-milling, and some illustrative examples of marine propeller machining, are presented.

  • A cutting force model for face milling operation using 3-directional specific cutting force coefficients is developed. The model is taken into consideration factors such as cutter geometry, machining conditions, spindle eccentricity, insert initial postion errors, etc. The simulated force in X, Y, Z directions from the model are subsequently compared with measured forces in the time and frequency domains. The simulated forces have a good agreement with measured forces.

  • Burrs formed during face milling operations are very hard to characterize because there are many parameters that affect the cutting process. Many researchers have tried to predict burr characteristics including burr size and shapes with various experimental conditions such as cutting speed, feed rate, in-plane exit angle, number of inserts, etc., but it still remains as a challenging problem for the complex combined effects between the parameters. In this paper, the Taguchi method, which is a systematic optimization application in design and analysis of experiments, is introduced to acquire optimum cutting parameters for burr minimization in face milling. Also, analysis of variance (AVOVA) is employed to study the performance characteristics in more detail. Experimental verifications are provided to show the effectiveness of this approach.

  • In order to design and improve a new machine tool, there is a need for a better understanding of the dynamic cutting force. In this paper, the computer programs were developed to predict the dynamic cutting force by the mean specific cutting pressure in the face milling process. The simulated cutiing forces in X, Y, Z directions resulted from the developed dynamic cutting force model are compared with the measured cutiing forces in the time and frequency domains. The simulated cutting force model have a good agreement with the measured forces in comparison with those resulted from the existing cutting force model.

  • In order to regulate cutting torque in milling, monitoring system should be set to a certain threshold. Radial immersion ratio is an important factor to determine the threshold and should be estimated in process for automatic regulation. In this paper, on-line estimation of the radial immersion ratio using spindle motor current in face milling is presented. When a tooth finishes sweeping, a sudden drop of cutting torque occurs. This torque drop is equal to the cutting torque acting on a single tooth at the swept angle of cut and can be acquired from cutting torque signals. Average cutting torque per revolution can also be calculated from cutting torque signals. The ratio of cutting torque acting on a single tooth at the swept angle of cut to the average cutting torque per revolution is a function of the swept angle of cut and the number of teeth. Using the magnitude of this ratio, the radial immersion ratio is estimated. Identical algorithm is adopted to estimate the immersion ratio based on the spindle motor current measurement. The experiments performed under different cutting conditions show that the radial immersion ratio can be estimated within 10% error range by the proposed method using spindle motor current. Varying immersion ratio is also estimated well using the presented algorithm.

  • The effect of tool angles on the surface roughness in face milling is studied. First, the relation between tool angles and rotation angles is identified. Using this relationship, it is obtained that the projection of insert nose shape on cutting profile, which is a part of ellipse. The effect of spindle tilt is also considered for the tool angles. It si shown that tool angles along with nose radius and feed rate have an effect on surface roughness.
