  • Unlike the drawing of round section from round bar, the shaped drawing like polygonal section is known to have influence not only drawing stress but also corner filling. Therefore. this study analyze the drawing process of suqare rod from round bar using nonsteady state rigid-plastic FEM. To investigate effects of process variables of the drawing process of square rod from round bar, FE-simulations with variety of reduction in area and semi-die angle for a given frictional condition have been conducted. By this results, it has to suggest optimal process condition on the drawing stress and the corner filling. In addition, it has determined forming limit considering necking and bulging.

  • Since the material flow near the die part in CONFORM (Continuous Extrusion Forming) process is similar to that of side-extrusion, the side-extrusion model of tube shaped aluminum profiles was studied for the die design in CONFORM process. In this paper, the effects of process parameters in the side -extrusion through a two-hole die face, such as material flow, height and thickness of the tube, velocities of punch and lengths of bearing land were investigated using UBET program and DEFORM commercial FEM code. The optimum lengths of the bearing lands and punch velocities for obtaining the straight shape products required were determined.

  • A plane-strain finite element analysis of sheet metal forming is carried out by using the rigid-plastic FEM based on the membrane theory. The sheet material is assumed to possess normal anisotropy and to obey Hill's new yield criterion and its associated flow rule. A formulation of initial guess generation for the displacement field is derived by using the nonlinear elastic FEM. A method of contact treatment is proposed in which the skew boundary condition for arbitrarily shaped tools is successively used during iteration. In order to verify the validity of the developed method, plane-strain drawing with tools in analytic expression and with arbitrarily shaped tools is analyzed and compared with the published results. The comparison shows that the present method can be effectively used in the analysis of plane-strain sheet metal forming and thus provides the basis of approximate sectional analysis of panel-like sheet forming.

  • The development of the equal channel angular pressing(ECAP) process in metals has recently provided a feasible solution to produce ultra-fine or nano-grained bulk materials with tailored material properties. However, ECAP process is difficult to scale up commercially due to requirements of an excessive load. In this paper, a new Hybrid-ECAP process with torsional die is considered to obtain materials of ultra-fine grain structure under low forming load. An upper bound analysis and numerical simulation (DEFORM 3D, a commercial FEM code) are carried out on the torsional die. By the upper bound analysis, analytical expression for the compression force and rotation speed are obtained. By the FEM analysis, the distribution of strain, stress and deformation are obtained. These results show that the Hybrid-ECAP is a useful process because this process can obtain the homogeneous deformations with relatively low forming load. Additionally, due to decreased forming load, die life can be improve.

  • This study is concerned with the analysis of the forming characteristics of radial-forward extrusion. Angle between radial and forward extrusion, gap height, and friction factor are considered as important design factors to affect forming characteristics in radial-forward extrusion. The rigid-plastic finite element method is adopted to analyze the effects of design factors on forming loads. The incremental rates of loads are nearly constant except the deformation zone from radial to forward extrusion. The smaller angle induces lesser force increment, therefore forming load increases as the angle increases. Maximum load also increases as gap-height decreases and friction factor increases.

  • Precision forming of electronic components has appeared to be competitive according to manufacturing cost and dimensional tolerances. Now domestic electronic companies have been involving in utilization of the finite element method in process design of precision forming. A forming process to produce an electronic component, aperture, has been inbestigated to find out forming defects during multi-operations. The applications of the commercial FEM software MARC show a possibility of defect in precision coining process among the whole multi-process. Thus the coining process of three-dimensional deformation is analyzed using DAMF-3D which has been developed in this lab with the rigid-plastic algorithm. The result f simulations by DAMF-3D provides clear description of the defect involved in the coining process.

  • In order to examine the springback of aluminum alloy sheets, AL1050 and AL5052, in the warm forming which forms the sheet above room temperature, the stretch bending and draw bending tests in various working temperatures were carried out. While the springbacks of AL5052 and AL1050 are tremendously reduced over 150$^{\circ}C$ in the stretch bending test, the springbacks in the draw bending test are rapidly reduced in 150$^{\circ}C$-200$^{\circ}C$ for AL5052 and 200$^{\circ}C$-250$^{\circ}C$ for AL1050. Using the FEM program, the forming and springback processes are analyzed. Though springback amounts of analysis result are slightly bigger than those of experiment, they showed the same trend in the decreasing springback as the forming temperature increases.

  • A rigid visco-plastic finite element method has been developed for modeling superplastic forming processes. The optimum pressure-time relationship for a target strain rate and thickness distributions was predicted using two-node line element based on membrane approximation for plane strain and axisymmetric condition. Analysis of superplastic forming was carried out using the developed program and the numerical results were compared to the values available in the literature for plane strain problems. For description of the contact between the dies and sheet, the direct projection method was applied to the complicated problem and the validity of the scheme was tested. Experiments for the various geometries such as hemisphere and cone were performed with the developed forming machine using the calculated optimum pressure-time curves. Comparison between analysis and experiments showed good agreement.

  • Springback after drawing and trimming is regarded as one of the most influential factors during forming structural frames since the part dimensions have dominant effect on assembly quality at later stages. In this study, analytical results were obtained from a commercial FEM package for an outer rear frame of an automobile. In terms of springback and twist the effect of forming process is compared and discussed between open and closed-ends forming

  • Milli-structure components are classified as component group whose size is between macro and micro scale. that is, about less than 20mm and larger than 1mm. The forming of these components has a typical phenomenon of bulk deformation with thin sheets because of the forming size. In order to conventional metal forming, where numerical process simulation is already idly applied, the micro-forming process is characterized by some scale effects which have to be considered in an advanced process simulation. milli-structure rectangular cup drawing is analyzed and designed using the finite element method and experiment. The result of the finite element analysis is confirmed by a series of experiment.
