Design of automotive inner panel by sectional forming analysis (단면성형 해석에 의한 자동차 내부 판넬의 설계)

  • A finite element program was developed using line elements for simulating the stretch/draw forming operation of an arbitrarily-shaped plane-strain section. An implicit, incremental, updated Lagrangian formulation is employed, introducing a minimum plastic work path assumption for each time step. Geometric and material nonlinearities are also considered within each time step. The finite element equation is based on the mesh-normal, which compatibly describes arbitrary tool surfaces and FEM meshes without depending on the explicit spatial derivatives of tool surfaces. The membrane approximation is adopted under the plane stress assumption. The sheet material is assumed to obey a rigid-viscoplastic constitutive law. The developed program was tested in the die-tryout of typical automotive inner panels. In order to determine a single friction coefficient and boundary length, FEM results and measurements of thinning for a stretched section of final die were compared. After finding analysis parameters, the sheet forming operations of original and final die designs were simulated. Excellent agreement between measured and computed thickness strains was obtained and the developed program was able to identify die designs which were rejected during die tryout.

  • A combined extrusion process studied here consists of forward and backward extrusion, and it is formed in single operation. The metal flow involved in the operation has appeared to be difficult to analyze accurately because of mixed directions of the flow. In this study, conventional two operations of a forward and a backward extrusions is transformed into one operation of mixed extrusion. A process designed by an industry expert is simulated by the rigid-plastic finite element method to investigate the metal flow and defects. In addition to the FEM simulation, experimental analysis has been carried out to confirm the design in industry, which includes material characterization, preliminary expriment, and whole experimental forming operation. The experimental results show that warm forming of extrusion is more desirable than cold working and hot forming in view of grain growth. Also two conditions of lubrication between workpiece and die has been investigated.

  • In this paper, the workability of flange in the radial extrusion is analyzed in terms of the deformation pattern, the punch load and the forming limit by using simulation and experiment. A single action pressing is applied to both simulation and experiment. The analysis in this study is focused on the transient extrusion into the gap in radial direction with various gap heights and die corner radius. Based on the surface strains where surface cracking occurs, the forming patterns and strain-fracture relationships in producing radially extruded flange are obtained.

  • Superplastic forming/diffusion bonding (SPF/DB) processes were analyzed using a rigid visco-plastic finite element method. The optimum pressure-time relationship for a target strain rate and thickness distributions were predicted by two-node line elements based on the membrane approximation for plane strain. Material behavior during SPF/DB of the integral structures having complicated shapes was investigated. The tying condition is employed for the analysis of inter-sheet contact problems. A movement of rib structure is successfully predicted during the forming.

  • The superplastic forming (SPF) has been widely used in the automotive and aerospace industry because it has great advantages to produce very light and strong components. Finite element method (FEM) is used to model the process of superplastic forming/diffusion bonding (SPF/DB), to predict the pressure-time curve and to analyze the process parameter. In this study, process design of SPF/DB is carried out a 3-sheet sandwich part. SPF/DB process with pressure control was analyzed by using finite element method. For obtaining proper shape, step-by-step pressurization is proposed. The first step of SPD/DB process is obtained by applying of pressure in patches. From the next step it applied pressure to all regions (between inner sheets, between inner and face sheets). By using the proposed pressurization scheme, deficit in part shape is found to be eliminated.

  • Heating and cooling plate are separately used for heating and cooling cast dies for footwear parts. However, this has a disadvantage that it takes a long time to manufacture footwear parts etc.. In the present study, the pipe-inserted cast die for press forming process was proposed to substitute heating and cooling plate. The temperature distribution on the pipe-inserted cast die was analyzed by numerical work using a FEM. And its temperature was measured by LabView. A manufacturing by the pipe-inserted cast die for press forming process was effectively verified, especially in a productivity.

  • This paper describes interactive computer procedures for design the forming sequences in cold forging. This system is implemented on the personal computer and its environment is a commercial AutoCAD system. The programming language. AutoLISP, was used for the configuration of the system. Since the process of metal forming can be considered as a transformation of geometry, treatment of the geometry of the part is a key in process planning. To recognize the part section geometry, the section entity representation, the section coordinate-redius representation and the section primitive geometru were adopted. This system includes six major modules such as input module, forging design module, forming sequence design module, die design module, FEM verification module and output module which are used independently or in all. The sequence drawing wigh all dimensions, which includes the dimensional tolerances and the proper sequence of operations, can generate under the environment of AutoCAD. The acceptable forming sequences can be verified further, using the FE simulation.

  • Roll forming process is a sheet metal forming process where the forming occurs with rolls in several steps, often from an undeformed sheet to a product ready to use. And each pair of forming rolls installed in a forming machine operates a particular role in making up the required final cross-section. This process used to many industry manufactures and recently apply to automotive industry. This study, FEM simulation applied bumper reinforcement using SHAPE-RF software and analyzed about total effective strain, longitudinal strain, thickness according to the roll-pass.

  • A new concept of multi-point dieless elasto-forming method has been developed to make various shape of curved surface without conventional dies. The developed dieless elasto-forming system consists of discrete punches controlled by servo motors and various kinds of elastomers(rubber and foam). To predict optimal position of punch elements, DTF(deformation transfer function) was introduced, and FEM analysis was carried out. The optimal arrangement of elastomer was selected considering characteristics of each elastomer, and a desired concave shape was formed. The experimental results were consistent with the numerical ones.
