This paper was designed to fabricate the micro-spur gear by the LIGA and hybrid powder extrusion process. It is important to manufacture a micro-die with a high aspect ratio and determine appropriate extrusion conditions for a microforming. Ni has been used to fabricate micro-dies. LIGA process was capable to produce micro-extrusion dies with close tolerance, longer bearing length and adequate surface quality. Superplastic Al-78Zn powders have the great advantage in achieving deformation under low stresses and exhibiting good micro-formability with average strain rate raging from $10^{-3}$ to $10^{-2} s^{-1}$ and constant temperature ranging from 503 to 563K. Al-78Zn powders were compacted into a cylindrical shape ($\Phi3\times$h10mm) under compressive force of 10kN and, subsequently, the compacted powders were extruded by the hybrid powder extrusion process controlling of the temperature holing time for a improvement on formability of Al-22Zn powder. Micro-extrusion has succeeded in forming micro-gear shafts.

A novel severe plastic deformation process named half channel angular extrusion (HCAE) is proposed in order to produce bulk UFG materials. In HCAE process, equal channel angular extrusion (ECAE) and conventional forward extrusion process is integrated to increase the strain per pass and effectiveness of the SPD process. Three-dimensional finite element analysis was carried out to study the deformation behavior of the materials in the HCAE process. HCAE process was performed experimentally on commercially pure aluminum (AA1050) and micro-Vickers hardness test was used to measure the distribution of hardness on the section of normal to the extrusion direction. The results show that HCAE is able to impose more intensive strains per pass and give rise to higher micro-hardness than ECAE.

In this study, a extrusion process with torsion of the bottom die is investigated to improve the forming performance of conventional extrusion process. In the experiment, plasticine is used as a model material. The results of experiments are compared with the two numerical methods, the Experiment and the Finite Element Method(FEM). An attempt is made to link programs incorporating with the process variables obtained by commercial FEM software, DEFORM-3D a useful package. Numerical result is compared with experimental one. These results show that the torsional extrusion process is very useful process because this process can obtain the homogenous deformations.
Porthole die extrusion has a great advantage in the forming of long hollow section tubes. It is difficult to produce long hollow section tubes with complicated section by the conventional extrusion process with a mandrel on the stem Because of the limit of the length of mandrel and the complexity of cross section. Porthole die extrusion is affected by many parameters, such as extrusion ratio, extrusion speed, die geometry, porthole number, bearing length etc. Up to now, most of studies about porthole die extrusion have been investigated by experiments or steady state FE-analysis. However, in this paper, porthole die extrusion is analysed by the unsteady state 3D FE-simulation. And the result of unsteady state analysis is compared with the experimental result. Also, the surface state of extruded tubes are examined for the various process conditions.

A new extrusion process of the circular section product with helical fins could be developed by using rotating extrusion dies. The twisting of extruded product is caused by the twisted conical die surface connecting the die entrance section and the die exit section linearly. But, until now, because the process has used fixed extrusion dies, it needs high pressure in order to twist billet and form fin shape on the surface of billet. So, during extruding billet, in order not to twist billet, the extrusion dies is needed to rotate itself instead of twisting billet. And in order to rotate dies, the shape of inside contour of extrusion dies must have conical type with twisted Inclined die surface connecting the die entrance section and the die exit section linearly. The results of experiments show that, in spite of using twisted extrusion dies, twisting of the billet should not happen because of rotating dies in the opposite direction of twisting direction of billet during extruding billet, and, from the results, it shows that it can decrease the power of extrusion pressure and could prevent crack of teeth for fin forming.

Condenser tube which is used for a cooling system of automobiles is mainly manufactured by conform extrusion. However, direct extrusion using porthole die in comparison with conform extrusion has many advantages such as improvement of productivity, reduction of production cost etc. In general, the porthole die extrusion process is useful for manufacturing long tubes with hollow sections and consists of three stages(dividing, welding and forming stages). Especially, Porthole die for producing condenser tube is very complex. Thus, in order to obtain the detailed mechanics, to assist in the design of proper die shapes and sizes, and to improve the quality of products, porthole die extrusion should be analyzed in as non-steady state as possible. This paper describes FE analysis of non-steady state porthole die extrusion for producing condenser tube with multi-hole through 3D simulation in the non-steady state during the entire process to evaluate detailed metal flow, temperature distribution, welding pressure and extrusion load. Also to validate FE simulation of porthole die extrusion, a comparison of simulation and experiment results was presented in this paper.

The effect of exit temperature on the thickness of recrystallization layer during Al extrusion process was investigated. The recrystallization layer of an extruded Al alloy is an important feature of the product in a wide range of applications, particularly those within the automotive industry. The thicker recrystallized layer in the Al alloys can give rise to a number of problems including reduced fatigue resistance and orange peel during cold forming. But the interaction of extrusion process variables with the thickness of recrystallization layer is poorly understood, and there is limited information available regarding the role of the main hot extrusion variables. Using the 3650 US ton extrusion press, this paper describes the effect of the main process variables such as billet temperature, ram speed, and exit temperature on the thickness of recrystallization layer for the A6XXX Al alloy.

In order to reduce the forming load of backward extrusion to a feasible level a new backward extrusion processes are proposed. In these process the shape of punch and die for conventional backward extrusion are change to open backward extrusion. To analyse the process numerical simulations by the finite element method has been performed, This simulation gave good results concerning the prediction of the forming load material flow and the corresponding shape of forged products, . These predictions set the limits of the preform shape and forming load depending on the punch and die geometry. The results show that the forming load is reduced significantly when the conventional backward extrusion change to open backward extrusion.
There are many problems in wire fabrication of long length Bi-2223 superconductor by using conventional extrusion method. They are mainly due to high surface resistance and inhomogeneous distribution of inner stress. Hydrostatic extrusion process will not only decrease the extrusion pressure but also enhance homogeneous deformation of material by reducing friction force between billet and container Hydrostatic extrusion method is considered to be useful fur fabrication of the homogeneous wire with high density. In this paper, hydrostatic extrusion process is introduced to fabricate Bi-2223 superconducting tape, and also discussed are the interface homogeneity and microstructural aspects of extruded BSCCO/Ag billet.

Since the material flow near the die part in CONFORM (Continuous Extrusion Forming) process is similar to that of side-extrusion, the side-extrusion model of tube shaped aluminum profiles was studied for the die design in CONFORM process. In this paper, the effects of process parameters in the side -extrusion through a two-hole die face, such as material flow, height and thickness of the tube, velocities of punch and lengths of bearing land were investigated using UBET program and DEFORM commercial FEM code. The optimum lengths of the bearing lands and punch velocities for obtaining the straight shape products required were determined.
