  • End-milling have been used widely in industrial system because it is effective to a material manufacturing with various shape. Recently the end-milling processing is needed the high-precise technique with good surface roughness and rapid time in precision machine part and electronic part. The optimum surface roughness has an effect on end-milling condition such as, cutting direction, spindle speed, feed rate and depth of cut, etc. Therefore this study was carried out to presume for mutual relation of end-milling condition to get the optimum surface roughness by regression analysis. The results shown that coefficient of determination($R^{2}m$) of regression equation has a fine reliability over 80% and regression equation of surface rough is made by regression analysis.

  • In cutting system, relative displacement between rool and workpiece is very important. Even though there have been so many works for modeling cutting process of end-milling, most of them have considered only one displacement of either tool or workpiece instead of both. In this paper, the relative displacement between tool and workpiece is considered for modeling cutting process of end-milling using simple experimental modal analysis and cutting force simulation program is developed. In cutting force model, instantaneous uncut chip thickness model is used and Runge-Kutta method is used for the simulation of time varying cutting system.

  • Transillumination system used by radiation is widely applied to industrial imaging system. In this study, the linear detector array constructed with scintillator and pin diode, and a multi-channel data acquisition system was developed for precision inspection of end-milling. The detector module consists of $16-CdWO_4$crystal scintillator and photodiode array. The detector and data acquisition system was applied to precision inspection of end-mill and the images of the end-mill were successfully reconstructed. The total system can analyze the Detector Quantum Efficiency(DQE) of each system. The performance of developed photodiodes equipment was compared with each other for different crystal geometry and its characteristics. Finally fine details of the end-mill phantom were constructed for industrial application. The image acquired contains several objects on a real time data transfer and the linear X-ray scanning system can be applied to many fields of a industry.

  • This paper presents development of a practical tool deflection compensation system in order to reduce the machining error from the tool deflection compensation system in order to reduce the machining error from the tool deflection in the end-milling process. The devised system is a tool adapter which includes 1-axes force sensor for detecting tool deflection and 2-axes tool tilting device for adjusting tool position through computer interface on line process. Experimental in investigations for typical shaped workpieces representing various end milling situations are performed to verify the ability of the system to suppress the surface errors due to tool deflections. With the system, it is possible to get precise machining surface without any excessive machining error due to increased cutting force in more productive machining conditions.

  • As small size and complex metal machining components demand increases, cutting processes in microscale become necessary. Ball-end milling is a commonly used finishing process, which nowadays can be applied in the microscale size. Surface quality and dimensional accuracy are two basic parameters that affect small size components in their assembly and functionality. Thus, good quality can be achieved by optimizing the cutting conditions of the procedure. This study presents a 3D simulation model of ball-end milling in microscale developed in a commercial CAD software and its optical and computing results. These carried out results are resumed to surface topomorphy, surface roughness, chip geometry and cutting forces calculations that arising during the cutting process. A great number of simulations were performed in a milling machine centre, applying the discretized kinematics of the procedure and the final results were compared with measurements of Al7075-T651 experiments.

  • This paper describes a design process of end-milling cutters: solid model of the designed cutter is constructed along with computation of cutter geometry, and the wheel geometry as well as wheel positioning data f3r fabricating end-mills with required cutter geometry is calculated. In the process, the main idea is to use the cutting simulation method by which the machined shape of an end-milling cutter is obtained via Boolean operation between a given grinding wheel and a cylindrical workpiece (raw stock). Major design parameters of a cutter such as rake angle, inner radius can be verified by interrogating the section profile of its solid model. We studied relations between various dimensional parameters and proposed an iterative approach to obtain the required geometry of a grinding wheel and the CL data for machining an end-milling cutter satisfying the design parameters. This research has been implemented on a commercial CAD system by use of the API function programming, and is currently used by a tool maker in Korea. It can eliminate producing a physical prototype during the design stage, and it can be used for virtual cutting test and analysis as well.

  • In end milling process the undeformed chip thickness and the cutting force components vary periodically with phase change of the tool. In this study, up end milling process is transformed to the equivalent oblique cutting. The varying undeformed chip thickness and the cutting force components in end milling process are replaced with the equivalent average ones. Then it can be possible to analyze the chip-tool friction and shear process in the shear plane of the end milling process by the equivalent oblique cutting system. According to this analysis, when cutting Inconel 718, 61, 64 and 55% of the total energy is consumed in the shear process with the helix angle 30$^{\circ}$, 40$^{\circ}$ and 50$^{\circ}$ respectively, and the balance is consumed in the friction process. With the helix angle of 40$^{\circ}$ the specific cutting energy consumed is smaller than with the helix angle 30$^{\circ}$ and 50$^{\circ}$.

  • High speed machining system have been used in industrial because it is effective to a material manufacturing with various shape. Recently the end-milling processing is needed the high-precise technique with good surface roughness and rapid time in aircraft, automobile part and molding industry. Therefore this study proposed to decide best manufacturing cutting condition for surface roughness and rapid manufacturing tune by using computer Image processing system and 3D modelling. Until the 16,000 rpm, the surface roughness is decreased rapidly, but it is not over that. The 22,000 rpm is the spindle speed with the optimum surface in the high speed end-milling. In the case of the feed rate with 2,000 mm/mm and 8,000 mm/mm, the surface roughness is better than 4,000 mm/min and 6,000 mm/min. By using the 3D modelling, it is effectively represented shape characteristics of working surface m high speed end-milling.

  • This paper presents the in-process runout compensation methodology to improve the surface quality of circular contouring cut in end milling process. The runout compensation system is based on the manipulation of workpiece position relative to cutter in minimizing the cutting force oscillation at spindle frequency. the basic concept of this approach is realized on a end milling machine whose machining table accommodates a set of orthogonal translators perpendicular to the spindle axis. The system performed that measuring the runout related cutting force component, formulating PI controlling commands, and the manipulating the workpiece position to counteract the variation of chip load during the circular contouring cut. To evaluate the runout compensation system performance, experimental study based on the implementation of two-axes PI force control is presented in the context of cutting force regulation and part surface finish improvement.

  • In order to regulate the cutting force at a desired level during peripheral end milling processes a feedrate override Adaptive Control Constraint (ACC) system was developed. The feedrate override function was accomplished through a development of programmable machine controller (PMC) interface technique on the NC controller, Nonlinear model of the cutting process was linearized as an adaptive model with a time varying process parameter. An integral type estimator was introduced for on-line estimation of the cutting process parameter, Zero order hold digital control methodology which uses pole-assignment concept for tuning of PI controllers was applied for the ACC system. Performance of the ACC system wsa confirmed on the vertical machining center equipped with fanuc OMC through a large amount of experiment.
