Development of the Hybrid Laser Welding Carriage for Shipbuilding (조선 적용을 위한 하이브리드 레이저 용접 캐리지 개발)

  • Hybrid laser welding technology is a good process to reduce a thermal distortion and increase the productivity. However, it requires a high investment and a massive modification of the fabrication line such as a gantry system, milling machine for the edge preparation, high power laser system and weld machine. Therefore the development of an economical laser welding system is a crucial point to apply this system in shipbuilding yard. In this study, a portable hybrid laser welding carriage was developed for I-butt joint without edge milling. It is expected that the carriage type system could reduce investment cost.

  • In this paper we propose an directional analytic approach in image data space for X-ray image which is detected from the X-ray projection system. Such a radiographic nondestructive testing has long been used for steel-tube inspection and weld monitoring. The welded area and thickness of steel-tube are detected from gradient radiating mechanism based on the evaluation of biased X-ray source position. The welded area is an ellipse type on low contrast X-ray image including noise. Noise originates from most of elements of the system. such as shielding CCD camera, imaging screen, X-ray source, inspected object, electronic circuits and etc.. Projection incorrectness and noise influence on imaging quality is to be represented by vertical pixels' distribution. Space analysis due to vertical direction also shows the segmental possibility between regions by visual edge evaluation.

A Study on Stree Analysis and Bending Fatigue Strength of One Side Fillet Welded T-joint (T형 평면용접이음재의 응력해석과 굽힘피로강도에 관한 연구)

  • In this study, one side fillet welded T-joint, used in box type girder and other welding structure, was investigated by stress analysis and bending fatigue test without edge preparation, with variation of joint shape. The purpose of this study is to give the welding condiltion and design standard on manufacturing one side fillet welded T-joint. As a result, the following conclusions were obtained. 1) In one side fillet welded T-joint, the larger the leg length and the penetration depth, the greater the bending fatigue strength because reduction of stress and strain on toe and root. The increase of the longitudinal leg length rather than vertical leg length contributed to the increase in bending fatigue strength. 2) In one side fillet welded T-joint without edge preparation, both general manual welding and general automatic welding were carried out with same condition. In this case, automatic welding showed deeper penetration and more increased longitudinal leg length than manual welding, so that automatic welding offers greater bending fatigue strength. 3) For one side fillet welded T-joint without edge preparation with automatic welding, the ratio(h/t) of the leg length(h) and the main plate thickness(t) in which toe crake can occur was 1.0 over.

  • This study examines the forming properties and forming loads needed to increase the edge thickness on the external face of a plate using finite element analysis(FEA). Recently, forming optimization techniques within FEA are being extensively used in designing the optimal forming conditions for processes like forging, extrusion, rolling, and spinning. Most of these existing forming operations involve reducing the volume per unit length, but research for increasing volume per unit length is not very extensive. For this study we chose an automotive engine flywheel which is a welded assembly of a plate and a gear with each component having a different thickness. We considered a forming technique to increase the thickness in order to allow the machining of the gear directly on the external face of plate alleviating the need for a weld. To study various forming techniques, we used the finite element method with the flow stress of material and incremental forming steps. We conclude from this study that the analysis of forming properties and forming loads by using the finite element analysis and testing is useful as a method to increase the thickness per unit length.

Development of automatic inspection system of defects on inner surface of pneumatic cylinder-tubes by electronic endoscope (전자내시경을 활용한 공압실린더 튜브 내면의 결함 자동검사시스템 개발)

  • The system developed inspects automatically defects existing on an inner surface of anodically treated aluminum cylinder-tubes. This system consists of automatic inspection software, and electronic endoscope and a conveyor moving device. By applying the optimal brightness conditions to searching for various defects on the inner surface of cylinder tube, the recognition rate of major defects, such as scratch, oxide and weld line reached 99%. If the present visual inspection process is replaced with the automatic defects inspection system, the physical fatigue of the operator could be reduced and the productivity could be increased. The automatic inspection system developed could also improve the quality of the products.

  • In nano-imprint lithography (NIL) process, which has shown to be a good method to fabricate polymeric patterns, several kinds of pattern defects due to thermal effects during polymer flow and mold release operation have been reported. A typical defect in NIL process with high aspect ratio and low resist thickness pattern is a resist fracture during the mold release operation. It seems due to interfacial adhesion between polymer and mold. However, in the present investigation, FEM simulation of NIL molding process was carried out to predict the defects of the polymer pattern and to optimize the process by FEA. The embossing operation in NIL process was investigated in detail by FEM. From the analytical results, it was found that the lateral flow of polymer resin and the applied pressure in the embossing operation induce the weld line and the drastic lateral strain at the edge of pattern. It was also shown that the low polymer-thickness result in the delamination of polymer from the substrate. It seems that the above phenomena cause the defects of the final polymer pattern. To reduce the defect, it is important to check the initial resin thickness.

Resistance, electron- and laser-beam welding of zirconium alloys for nuclear applications: A review

  • The review summarizes the published data on the widely applied electron-beam, laser-beam, as well as resistance upset, projection, and spot welding of zirconium alloys for nuclear applications. It provides the results of their analysis to identify common patterns in this area. Great attention has been paid to the quality requirements, the edge preparation, up-to-date equipment, process parameters, as well as post-weld treatment and processing. Also, quality control and weld repair methods have been mentioned. Finally, conclusions have been drawn about a significant gap between the capabilities of advanced welding equipment to control the microstructure and, accordingly, the properties of welded joints of the zirconium alloys and existing algorithms that enable to realize them in the nuclear industry. Considering the ever-increasing demands on the high-burnup accident tolerant nuclear fuel assemblies, great efforts should be focused on the improving the welding procedures by implementing predefined heat input cycles. However, a lot of research is required, since the number of possible combinations of the zirconium alloys, designs and dimensions of the joints dramatically exceeds the quantity of published results on the effect of the welding parameters on the properties of the welds.

  • Ni-base superalloys are used extensively in industry, both in aeroengines and land based turbines. About 60% by weight of most modern gas turbine engine structural components are made of Ni-base superalloys. To satisfy practical demands, the efficiency of gas turbine engines has been steadily and systematically increased by design modifications to handle higher turbine inlet or firing temperatures. However, the increase in operating temperatures has lead to a decrease in the life of components and increase in costs of replacement. Moreover, around 80% of the large frame size industrial/utility gas turbines operating in the world today were installed in the mid-sixties to early seventies and are now 25 to 30 years old. Consequently, there are greater opportunities now to repair and refurbish the older models. Basically, there are two major factors influencing the weldability of the cast alloys: strain-age cracking and liquation cracking. Susceptibility to strain-age cracking is due to the total Ti plus AI content of the alloy; Liquation cracking is due either to the presence of low melting constituents or constitutional liquation of constituents. Though Rene 41 superalloy has 4.5wt.% total Ti and Al content and falls just below the safe limit proposed by Prager et al., controlled grain size and special heat treatments are needed to obtain crack-free welds. Varying heat treatments and filler materials were used in a laboratory study, then the actual welding of service parts was carried out to verity the possibility of crack-tree weld of components fabricated from Rene 41 superalloy. The microstructural observations indicated that there were two kinds of carbides in the FCC matrix. MC carbides were located along the grain boundaries, while M$_{23}$C$_{6}$ carbide was located both inter and intra granularly. Two kinds of filler materials, Rene 41 and Hastelloy X were used to gas tungsten arc weld a patch into the sheet metal, along with varying pre-weld heat treatments. The microstructure, hardness and tensile tests were determined. The service distressed parts were categorized into three classes: with large cracks, with medium cracks and with small or no visible cracks. No significant difference in microstructure among the specimens was observed. Specimens were cut from the corner and the straight edge of the patch repair, away from the corner. The only cracks present were found to be associated with inadequate surface preparation to remove oxidation. Guidelines for oxide removal and the welding procedures developed in the research enabled crack-free welds to be produced.d.

  • The welded metal bellows is commonly manufactured by welding pairs of washer-shaped discs of thin sheet metal stamped from strip stock in thickness from 0.025 to 0.254 mm. The discs, or diaphragms, are formed with mating circumferential corrugations. In this study, the diaphragms were welded by using a CW Nd: YAG laser to form metal bellows. The bellows was fixed on a jig and compressed axially, while Cu-rings were installed between belows edges for intimate contact of edges. The difference between the inner diameter of bellows and jig shaft causes an eccentricity, while the tolerance between motor shaft and jig shaft causes a wobble type motion. A vision sensor which is based on the optical triangulation was used for seam tracking. An image processing algorithm which can distinguish the image by bellows edge from that by Cu-ring was developed. The geometric relationship which describes the eccentricity and wobble type motion was modeled. The seam tracking using the image processing algorithm and the geometric modeling was performed successfully.

  • The railroad cars or the commercial vehicles are generally manufactured by the spot welding. Among various kinds of spot welded lap joints, multi-lap joints are one of popular joints in manufacturing their body structures. But, fatigue strength of these joints are lower than that of base metal due to high stress concentration at the nugget edge of the spot weld and are known to considerably be influenced by welding conditions as well as the mechanical and geometrical factors. Thus, it is necessary to establish a reasonable and systematic fatigue design criterion for spot welded multi-lap joints. In this paper, the $\Delta$P-N$_{f}$ curves has been rearranged in the $\Delta$$\sigma$-N$_{f}$ relation with the maximum stress at the nugget edge of spot welded multi-lap joints subjected to tensile shear load. Consequently, the fatigue data were evaluated in terms of fracture mechanics by plotting on the $\Delta$OP-N$_{f}$ curves. From the results obtained, both of them have been revealed to be applicable to fatigue design of spot welded multi-lap joints. However, the fracture mechanical approach is found to be more effective than the maximum stress approach in the range on N$_{f}$$\geq$2x10$^{5}$ . .
