Characterization and Generation of Machined Surfaces

  • In this paper, electrical discharge machined (EDM) surfaces machined with various machining parameters are characterized and simulated. Three-dimensional surface topography of EDM surfaces are measured by a stylus instrument. Surface topography is characterized with auto-correlation coefficient and height probability density functions. Then, EDM surfaces are modeled and computer-simulated by using the non-causal 2-D auto-regressive model. Simulation results show that EDM surfaces are characterized well by a few parameters.

  • Simulation of micro electrical discharge machining (micro-EDM) process using finite element analysis is proposed. Multiphysics model which has three steps; heat transfer analysis, structural analysis and electric field analysis is developed for simulation. Machined surface for successive five discharges is simulated using developed multiphysics model. Machined surface roughness was simulated under two discharge conditions and the simulated results are compared with actual machined surfaces. From the comparison it is demonstrated that the model can accurately predict the machined surface with the error less than $0.5{\mu}m$.

  • Mechanical milling, in association with electrical discharge machining (EDM) for hybrid machining, is presented in this paper. An end mill cutting tool, an electrode of the EDM, was used for the system. That means that some parts were cut by the mechanical cutting process and others by the EDM. The possibility of combining both processes was simulated with the cutting simulation software. In addition, the machining reality was verified by measuring the electrical signal from the EDM power supply, which was measured in time and frequency domains. From this initial research, the hybrid machining system proposed in this paper appears to be well suited for difficult to cut material processing.

  • This paper describes the NC simulator system for Wire-cut electrodischarge machining. Electrodischarge Wire-cut machining is applicable to all materials including metals, alloys, and most carbides. Although CAM system generate the NC code considering electrodischarge conditions, incorrect Wire-cut tool path bring about fatal results. The simplest way of simulating a EDM process is to display the trajectory of Wire-cutter location by line segments. With this kind of simulation, the programmer can get a general idea about whether the wire is moving as planned but cannot locate gouging or excess material because only the wire location will be seen, not the changes in the workpiece as it is machined. The ideal way of simulating the EDM process is to display the solid model of the workpiece as it is machined. Therefore we propose the ideal NC simulator system for Wire-cut EDM.

  • The application of an equivalent drawbead model(EDM) for sheet metal forming analysis, which adopts the forces instead of complex geometries in modeling the drawbead, to the numerical simulation of auto-panel stamping process is introduced in this study. In terms of the thinning and draw-in, better agreement with experimental measurements was found in EDM than in commercial code models so that the excellence of EDM in the accuracy of drawbead forces for the simulation of auto-body stampings was revealed.

  • In the electro-discharge machining the machining performance is closely related to the characteristics of discharge which can be identified from electrical behavior in gap between workpiece and electrode. Therefore, the accurate prediction of electrical behavior in electro-discharge machining (EDM) is useful to process control and optimization. However, any simulation model fur prediction of electrical behavior in EDM process has never been reported until now. In this study, a simulation model is developed to analyze the electrical behavior of electro-discharge plasma which significantly influences electrical behavior in EDM process. For the purpose of this the fundamentals of electro-discharge mechanism such as inception, propagation, formation of plasma channel and termination are investigated to accurately predict the cycle of discharge plasma in EDM. As a result, a mathematical model of electro-discharge plasma is constructed with considering the fundamentals of electro-discharge plasma. Consequently, it is demonstrated that the developed model can predict the electrical behavior of plasma such as electron density in various conditions.

  • An equivalent drawbead model(EDM) for sheet metal forming analysis, which replaces complex drawbead geometries with drawbead forces in modeling the stamping dies with finite elements, is experimentally verified and applied to the numerical simulation of auto-panel stamping process. The drawbead restraining and opening forces of elliptical drawbead, circular drawbead, square drawbead, and step drawbead are obtained by performing the drawbead pulling test and compared with those of EDM and commercial code models(CCM). Better agreement with experimental measurements is found in EDM than CCM. Furthermore, the excellence of EDM is demonstrated in its application to the auto-body stamping analysis.

  • The paper introduces the system AUTO-CUT for the automatic generation of NC tapes for wire-cut EDM(Electrodischarge Machining) parts. The information input to the system is the description of the part geometries, the tool motions and the cutting conditions etc. The system generates CLDATA and machine control data. Also dynamic simulation of tool motions can be performed on the screen.
