Micro Machining by EDM and ECM (방전 가공과 전해 가공을 이용한 미세 가공)

  • Micro electrical discharge machining (EDM) and micro electrochemical machining (ECM) were studied for the fabrication of micro structures. Micro EDM has been used to machine micro structures from metals. However, since the tool wear is inevitable during the machining, the tool wear is drawback for the precision machining. Micro ECM is also used for micro machining and produces better surface quality than that of micro EDM. Moreover, since tool electrodes are not worn out, micro ECM is suitable for the precision micro machining. However, the machining rate is lower than that of micro EDM. In this paper, therefore, the hybrid machining process which uses micro EDM as roughing and micro ECM as finishing is introduced. By using this hybrid machining, a hemisphere with $100\;{\mu}m$ radius was fabricated and the efficiency of the process was investigated experimentally.

Determination of Parameters for 3-Dimensional Electrical Discharge Machining by a Tool Electrode Surface (공구전극곡면에 의한 3차원 방전가공조건의 결정)

  • This paper presents a method for determining machining parameters in 3-dimentional electrical discharge machining(EDM). The parameters are the peak value of currents, the pulse-on time, and the pulse-off time. It is known that they influence the performance of EDM more than the other else. The parameters are determined from the discharge area between a tool electrode and a work piece. The discharge area is directly influenced by the geometry of a tool surface and the tool discharge position. The discharge area on a tool discharge position is calculated from intersection curves between the tool surface and a horizontal plane. The grid search method is applied to determine the intersection curves. An example is introduced to show that the machining parameters are obtained from the surface geometry of a tool electrode.

  • Electrical discharge machining (EDM) is one of the most extensively used non-conventional material removal process. The recent trend in reducing the size of product has given micro EDM a significant amount of research attention. Micro EDM is capable of machining not only micro holes and micro shafts as small as a few micrometers in diameter but also complex three dimensional micro cavities. But, longitudinal tool wear by electrical discharge is indispensable and this affects the machining accuracy in micro EDM process. Therefore, newly developed tool wear compensation strategy called round trip method is suggested and verified by experiment. In this method, machining depth of cut, overlap effect and critical travel length are also considered.

  • Owing to the complexity of electrical discharge machining (EDM) phenomenon, it is very difficult to determine optimal machining parameters fer improving machining performance. This paper proposes a methodology for determining optimal electrical discharge machining parameters, which is maintaining suitable current density for increasing productivity or improving surface roughness. Machining area is closely related on optimal machining parameters in electrical discharge machining process, so calculation of machining area is needed in order to determine optimal machining parameters. In this study machining area, which is corresponding to the machining position, is calculated from intersection curves between the tool surface and a horizontal plane.

  • Recently, the needs of machining technologies of very small parts have been increasing with advent of micro-revolution. These technologies have mostly used the method applied to semi-conductor production process such as LIGA, etc. But they have serious difficulties to settle down in terms of workpiece materials, machining thickness, 3-dimensional structure. Therefore. mciro-machining technology using EDM(Electrical Discharge Machining) was proposed. It is very difficult to machine the micro-parts (microshaft, microhole) using conventional machining. Micro-machining using BDM can machine the micro-parts easily because it requires little machining force. This MEDM(Micro-EDM) need the capabilities to move a electrode and control a discharge energy precisely, and the gap control strategy to maintain the optimal discharge condition is necessary. Therefore, in this study, the new EDM machine with high precision motion stage and high-performance EDM device was developed. Using this MEDM machine, we have machined microshaft and microhole with various shapes and sizes.

  • Electrical Discharge Machining, with its ability to machine hard metals and tough shapes has become a very desirable process. In the past few years, Electrical Discharge Machining (EDM) has been solidly established in tool-room and large-scale production. However, in spite of its indispensability in many areas of metal removal applications, the theoretical basis of EDM process is yet to be established. More importantly, the information regarding essential technology parameters such as machining rate and resulting surface roughness integrity, has not been raised to the level of a general technical science. The paper presents a method, which can be determining approprate machining parameters for the given parameters such as electrode wear and surface roughness based on machining guideline utilizing neural networks.

  • Electrical discharge machining is the method of using thermal energy by electrical discharge. Generally, if the material of workpiece has conductivity even though very hard materials and complicated shape which are difficult to cut such as quenching steel, cemented carbide, diamond and conductive ceramics, the EDM process is favorable one of possible machining processes. But, the process is necessarily required of finish cut and heat treatment because of slow cutting speed, no mirror surface, brittleness and crack due to the residual stress for manufactured goods. In this experimental thesis, the super EDM drilling was developed for high precision semiconductor die steel and for minimization of leadframe width. It was possible to development of EDM drilling machine for high precision semiconductor die with the electrode guide and its modelling and stress analysis. The development of electrode with the copper pipe type was conducted to drill the hole from the diameter of 0.1mm to 3.0mm with the error of from 0.02mm to 0.12mm. From the SEM and EDX analysis, the entrance of the EDM drill was found the resolidification of not only the component of tungsten but also the component of copper.

Determination of Electrical Discharge Machining Parameters from the CMM data of a Electrode (전극의 3차원 측정데이터로부터 방전가공조건 결정)

  • This paper proposes a method for determining optimal EDM parameters based on discharge area from the physical model of a tool electrode. Main parameters, which affect the EDM performance, are peak value of currents, pulse-on time, and pulse-off time. Such parameters are closely dependent on the discharge area in EDM process. In this paper the discharge area is estimated from the CMM scanning data to the tool electrode. The method is very useful when any geometric information to the tool electrode is not provided from tool modeler or producer. The method consists of following four steps. First a triangulation mesh is constructed from the CMM data. Secondly, the z-map is modeled from the triangulated mesh. Thirdly, the discharge area is estimated from intersection between the z-map model and a z-height plane. Finally, the machining parameters are easily calculated by some known EDM equations to the discharge area. An example is introduced to show that the machining parameters are calculated from the CMM data to a tool electrode.

  • In this paper, electrical discharge machined (EDM) surfaces machined with various machining parameters are characterized and simulated. Three-dimensional surface topography of EDM surfaces are measured by a stylus instrument. Surface topography is characterized with auto-correlation coefficient and height probability density functions. Then, EDM surfaces are modeled and computer-simulated by using the non-causal 2-D auto-regressive model. Simulation results show that EDM surfaces are characterized well by a few parameters.

  • In this paper, micro electrical discharge milling using deionized water as dielectric fluid was investigated. In EDM, dielectric fluid is an important factor which affects machining characteristics. When deionized water was used as dielectric fluid, machining characteristics were investigated according to voltage, capacitance, and resistivity of deionized water. Machining gap increased with increasing voltage and capacitance. As the resistivity of deionized water decreased, the machining gap increased. The wear of a tool electrode and machining time can be reduced by using deionized water instead of EDM oil. Surface roughness was also improved when deionized water was used.
