FE-simulation of Drawing Process for Al-1%Si Bonding Wire Considering Fine Si Particle (미세 Si 입자를 고려한 Al-1%Si 본딩 와이어의 신선공정해석)

  • Drawing process of Al-1%Si bonding wire considering fine Si particle is analyzed in this study using FE-simulation. Al-1%Si boding wire requires electric conductivity because Al-1%Si bonding wire is used for interconnection in semiconductor device. About 1% of Si is added to Al wire for dispersion-strengthening. Distribution and shape of fine Si particle have strongly influence on the wire drawing process. In this study, therefore, the finite-element model based on the observation of wire by continuous casting is used to analyze the effect of various parameters, such as the reduction in area, the semi-die angle, the aspect ratio, the inter-particle spacing and orientation angle of the fine Si particle on wire drawing processes. The effect of each parameter on the wire drawing process is investigated from the aspect of ductility and defects of wire. From the results of the analysis, it is possible to obtain the important basic data which can be guaranteed in the fracture prevention of Al-1 %Si wire.

  • Much labor, an exceedingly long lead time, and the skills of experienced engineers are required for press tool design. To reduce such problems, several CAD systems for blanking or piercing have been developed. This paper describes a computer-aided design for blanking or piercing of irregularly shaped sheet metal products. An approach to the system is based on knowledge base rules. The process planning & die design system is designed by considering several factors, such as complexity of blank geometry, punch profile, and availability of press equipment and standard parts. Therefore, after checking a production feasibility for irregular shaped sheet metal products, this system which is implemented strip layout module can carry out a process planning and generate the strip layout in graphic forms. Also this system implemented die layout module can carry out a die design for each process which is obtained form the result of an automated process planning and generate parts and assembly drawing of a die set.

  • A shield connector is an automotive electrical component that is used to connect electrical wiring in a vehicle. This part is made by progressive pressing using a phosphor bronze material with high electrical conductivity. The shape of the product is not complicated, but plastic forming techniques are required, such as deep drawing and bending, as well as shearing techniques such as piercing and notching. The finite element method was used to model the process. The strip layout design stage of the progressive die makes it possible to examine the thickness change, the stability of the forming process, and the spring-back. As a result of this analysis, it is possible to predict the correction values for the tendency of cracks, wrinkles, and incomplete plastic deformation, and to identify possible problems in advance. As a countermeasure against the forming error caused by the drawing process analysis, the drawing shape was modified and applied in the process design. For effective material utilization, a 3D strip layout was designed using an optimized blank shape based on nesting. The results improve the crack stability and spring-back of shield connector products produced through progressive pressing.

  • Surface hardening treatment is required to improve the wear-resistance of press die because severe abrasion of die occurs during the drawing process in which the forming of the automotive body is completed and during the trimming process in which the unnecessary parts are cut. In this study, experiments on the laser surface treatment of press die are performed. Specimens are heat-treated separately at certain plate and edge position by using a diode laser to carry out suitable surface hardening treatment to reduce the wear during the drawing and the trimming processes, and the proper conditions for heat treatment are found. Spheroidal and flake graphite cast iron specimens are used, and the heat treatment characteristics of the two materials are compared. From the results of the study, it is confirmed that the heat treatment characteristics differed depending on the materials.

  • Warm, forming technique which is one of the new forming technologies to improve formability of sheet metal is applied to the cylindrical cup drawing of stainless-aluminum. clad sheets. In experiments the temperature of die and blank holder is varied from room temperature to 18$0^{\circ}C$, while the punch is cooled by circulation of coolant to increase the fracture strength of workpiece on the punch corner area. Test materials chosen for experiments are STS304-A1050-STS304, STS304-A1050-STS430 clad sheets and A1050-0 aluminum sheet. Teflon film as a lubricant is used on both sides of a workpiece. The limit drawing ratio as well as quality of drawn cups(distribution of thickness and hardness)are investigated and validity of warm drawing process is also discussed.

  • Deep drawing is a forming process in which a blank of sheet metal is radially drawn into a forming die by the mechanical action of a punch and converted to required shape. Deep drawing involves complex material flow conditions and force distributions. Radial drawing stresses and tangential compressive stresses are induced in flange region due to the material retention property. These compressive stresses result in wrinkling phenomenon in flange region. Normally blank holder is applied for restricting wrinkles. Tensile stresses in radial direction initiate thinning in the wall region of cup. The thinning results into cracking or fracture. The finite element method is widely applied worldwide to simulate the deep drawing process. For real-life simulations of deep drawing process an accurate numerical model, as well as an accurate description of material behavior and contact conditions, is necessary. The finite element method is a powerful tool to predict material thinning deformations before prototypes are made. The proposed innovative methodology combines two techniques for prediction and optimization of thinning in automotive sealing cover. Taguchi design of experiments and analysis of variance has been applied to analyze the influencing process parameters on Thinning. Mathematical relations have been developed to correlate input process parameters and Thinning. Optimization problem has been formulated for thinning and Genetic Algorithm has been applied for optimization. Experimental validation of results proves the applicability of newly proposed approach. The optimized component when manufactured is observed to be safe, no thinning or fracture is observed.

A Study on the Estimation of Friction Coefficient in Drawing Process (인발가공에 있어서 마찰계수의 결정에 관한 연구)

  • Tube drawing process is more sensitive to the friction coefficient but it is a hard task to analyze it's disposition qualitatively. This paper aims to calculate the mean friction coefficient from author's direct equation which amended from general rod drawing process, and compare the result with SACHS' or WILLIAM'S. From this study, the thickness change was inspected in multi-pass drawing. The thickness affected with the mean friction coefficient and the thickness was deformed more thicker than initial thickness on the condition of good lubrication. For the sake of a good estimation of mean friction coefficient, the radial force of die must be considered when the drawing process has some more area reduction about more than 10 percents.

  • The mechanical properties including forming limit and deep-drawability of commercially-used sheet metals were experimentally estimated in this study. Uniaxial tensile test to obtain basic mechanical properties was carried out, followed by limiting dome height (LDH) test and forming limit diagram (FLD) test to quantitatively evaluate the sheet-formability. Deep drawing and reverse drawing tests were also performed to find out the critical values of the blank holding force and the gap between the die and the blank holder which enabled the deep drawing and reverse drawing of a successful cop without any wrinkle or fracture. The thickness of the cup wall along the rolling-, transeverse- and $45^{\circ}$-directions was measured and compared with one another. And the punch force-stroke curve and the critical punch force expected from the theory coincided with the experimental result very well for mild steel while not for aluminium alloy.

Finite Element Analysis of Multi-Stage Deep Drawing Process for High Precision Rectangular Case with Extreme Aspect Ratio (세장비가 큰 사각컵 디프 드로잉의 유한요소 해석)

  • Deep drawing process for rectangular drawn section is different with that for axisymmetric circular one. Therefore deep drawing process for rectangular drawn section requires several intermediate steps to generate the final configuration without any significant defect. In this study, finite element analysis for multi-stage deep drawing process for high precision rectangular cases is carried out especially for an extreme aspect ratio. The analysis is performed using rigid-plastic finite element method with an explicit time integration scheme of the commercial program, LS-DYNA3D. The sheet blank is modeled using eight-node continuum brick elements. The results of analysis show that the irregular contact condition between blank and die affects the occurrence of failure, and the difference of aspect ratio in the drawn section leads to non-uniform metal flow, which may cause failure. A series of experiments for multi-stage deep drawing process for the rectangular cases are conducted, and the deformation configuration and the thickness distribution of the drawn rectangular cases are investigated by comparing with the results of the numerical analysis. The numerical analysis with an explicit time integration scheme shows good agreement with the experimental observation.

  • This paper describes a research work of developing computer-aided design of a product with bending and piercing for progressive working. An approach to the system for progressive working is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in Auto-LISP on the Auto-CAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, strip layout, and die layout modules. The system is designed by considering several factors, such as bending sequences by fuzzy set theory, complexities of blank geometry, punch profiles, and the availability of a press equipment. Strip layout drawing generated in the strip layout module is presented in 3-D graphic forms, including bending sequences and piercing processes with punch profiles divided into for external area. The die layout module carries out die design for each process obtained from the results of the strip layout. Results obtained using the modules enable the manufacturer for progressive working of electric products to be more efficient in this field.
