The Effect of the Gate Shape on the Controlled Material the Microstructure of Grain Size (게이트 형상이 결정입 제어 소재의 미세조직에 미치는 영향)

  • In the semi-solid die casting process, the important thing is the flow behaviors of semi-solid material. The flow patterns of semi-solid material can make the defects during die filling. To control of the flow patterns, is very important and difficult. In this paper, the flow behaviors of the semi-solid A356 alloy material during die filling at various die gate shapes has been observed with the grain size controlled material. The effects of the gate shape on the die filling characteristics were investigated. The filling tests in each plunger strokes were experimented, also simulated on the semi-solid material die casting process by MAGMAsofi. According to the filling tests and computer simulation, the effect of the gate shape on liquid segregation had been investigated.

  • In the semi-solid die casting process, an important thing is the flow behavior of semi-solid materials. The flow patterns of the semi-solid material can make the defects during die filling.   • A rotational drawing die which can form a long tube with spiral grooves on the surface is presented. The main feature of the proposed die is a rotation insert that is embedded into the die container for the die to freely rotate with respect to the drawing centerline as the materials are drawn. We employed a three-dimensional finite element model to investigate the effects of the rotational die on the material filling of spiral grooves. The material used in the finite element analysis was stainless 304. We also performed a pilot drawing test to verify the usefulness of the proposed rotational drawing die. Results reveal that the material filling of spiral grooves by the proposed rotational drawing die was in good agreement for both the finite element analysis and the drawing test. We found that the underfill in a conventional drawing die was reduced in the proposed rotational drawing die.

  • The die casting process was used to manufacture a alternator housing for automobile. Specially automobile parts were required light and hight strength. Therefore simulation have been carried out die casting process of the alternator housing. In this paper, we investigated about characteristics of the die casted alternator housing the HPDC(High Pressure Die Casting) process. Also we designed the die casting die with the simulation results of the alternator housing. The MAGMAsoft and Auto-CAD was used as computer simulation and design code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and design of die process of the alternator housing cast. The result obtained about filling behavior and design of die of the cast showed good agreement with test result.

  • Using a simple compression test, the viscosity measurement experiment is carried out with the grain-refined Al-Si alloy(A356). The measured rheological data are expressed with power-law(Ostwald-de Waele) model and using commercial package, MAGMAsoft, coefficients of Ostwald-de Waele model and Carreau-Yasuda model are calculated. To verify the viscosity data, the die is designed to be applicable to the semi-solid die casting of automotive component and filling test is carried out. The filling test and the simulation result are compared and in good agreement. Hereafter, these data are considered to be usefully allied other product in the semi-solid die casting.

  • The die easting process was used to manufacture a motor housing for automobile. Specially automobile parts were required light and high strength. Therefore simulations have been carried out die casting process of motor housing. In this paper, we investigated about characteristics of the die casted motor housing with HPDC(High Pressure Die Casting) process. Also the MAGMAsoft was used as computer simulation code and used material was ADC12(Aluminum Die Casting Alloy). We present the results of filling behavior and solidification process of a motor housing cast. The analysis results obtained about filling behavior and solidification of cast showed good agreement with test results.

  • The die casting process was used to manufacture an automotive alternator housing. Generally automobile parts are required to be light and have high strength. The control of casting defects is important but has usually been depended only on the experience of the foundry engineer. Therefore simulations have been carried out on the die casting process of alternator housing. In this paper. we investigated the characteristics of the die casted alternator housing with the HPDC(High Pressure Die Casting) process. We presented the results of filling behavior and solidification process of the cast, The analysis results obtained from the filling behavior and solidification of cast agreed with test results.

Analysis of Mold Filling Associated with Unsteady Flow in Injection Molding Process (사출성형 공정에서 비정상 흐름에 의한 Mold Filling 현상)

  • Surface defects in injection molded parts due to the unsteady flow are related to the dimension of gate, operational conditions and rheological properties of polymer. In this study we have examined surface defects in injection molding for PC, PBT and PC/ABS alloy with several injection speeds. We have used various cavity shapes that are tensile, flexural and impact test specimens with various gate and cavity thicknesses. Through this study we have observed that the formation of surface defect associated with jetting during filling stage in injection molding is strongly related to not on]v die swell but retardation of die swell. Large die swell eliminates jetting however the large retardation of die swell stimulates jetting. Reducing the thickness ratio of cavity to gate can reduce or eliminate jetting and surface defects. It also enlarges process window that can produce steady flow of polymer melt in injection molding.

  • Water modeling experiments and computer simulation for the predictions of defects of die castings are very important to produce high quality castings with less cost. The relation between the variable air vent system and the characteristics of the fluid flow in the die cavity is studied by using water modeling tests, which give ideas on reasonable designing of die cavity, vent arrangement and gating system. In order to test the water modeling, injection is done by using water containing NaCl. Flow behaviors in cavities are visualized by high speed camera and video tape recorder, and local filling time is measured with electrode sensors. Special attention is paid to the configuration of die cavity. Simulated results by computer are examined and compared with the results of water modeling experiments. There are close correlations between the simulated results and water modeling ones.

  • A relationship between stress and stain is very important to design a die to avoid defects of products during semi-solid forming process. Since the liquid will be of eutectic composition in alloys liquid segregation will result in significant or undesirable situation. The materials used in this experiment are A 357. A390, Al2024 alloys that is fabricated by the electro-magnetic stirring process from Pechiney in France. The compression test was performed by induction heating equipment and MTS. In order to prevent the liquid segregation these measured temperature would be useful to control of strain rate during compression test. The liquid segregation is controlled as change of the strain rate and solid fraction during the compression process, The characteristics of flow between solid and liquid phase considering liquid segregation is examined through the above experiments. In the case of medium and high volume fractions of solid the distribution of strain rate is calculated by using compression test data of semi-solid materials (SSM). The thixoforming experiments with the designed die are carried out successfully. The die filling patterns of SSM for variation of die temperature and pressing force have been investigated. The hardness of the thixoformed scroll products is evaluated in terms of the microstructure for each position.
