자유곡면 볼엔드 밀링공정에서 CUSP PATTERN 조정

  • The ball-end milling process is widely used in the die/mold industries, and it is very suitable for the machining of free-form surfaces. However, this process is inherently inefficient process to compared with the end-milling or face milling process, since it relays upon the machining at the cutter/surface contact point. The machined part is the result of continuous point-to-point machining on the free-form surface. And cusps (or scallops) remain at the machined part along the cutter paths and they give the geometrical roughness of the workpiece. Thus, for the good geometrical roughness of the workpiece, it is required very tightly spaced cutter paths in this ball-endmilling process. However, with the tight cutter paths, the geometrical roughness of the workpiece is not regular on the workpiece since the cusp height is variable in the previously developed ISO-parametric or Cartesian machining methods. This paper suggests a method of tool path generation which makes the geometrical roughness of workpiece be constant through the machined surface. In this method, Ferguson Surface design Model is used and cusp height is derived from the instantaneous curvatures. And, to have constant cusp height, an increment of parameter u or v is estimated along the reference cutter path. In ball-end milling experiments, the cusp pattern was examined, and it was proved that the geometrical roughness could be regular by suggested tool path generation method.

Modeling Cutter Swept Angle at Cornering Cut

  • When milling concave corners, cutter load increases momentarily and fluctuates severely due to concentration and uneven distribution of material stock. This abrupt change of cutter load produces undesirable machining results such as wavy machined surface and cutter breakage. An important factor for studying cutter load in 2.5D pocket milling is the instantaneous Radial Depth of Cut (RDC). However, previous work on RDC under different corner-cutting conditions is lacking. In this different corner shapes. In our work, we express RDC mathematically in terms of the instantaneous cutter engage angle which is defined as Cutter Swept Angle (CSA). An analytical approach for modeling CSA is explained. Finally, examples are shown to demonstrate that the proposed CSA modeling method can give an accurate prediction of cutter load pattern at cornering cut.

패턴 가공에서의 기술적인 고려사항 (Technical Issues in Pattern Machining)

  • In stamping-die manufacturing, the first step is to build die patterns for lost wax casting process. A recent industry trend is to manufacture the die pattern using 3-axis NC machining. This study identifies technical considerations of the pattern machining caused by the characteristics of Styrofoam material, and proposes technical methods related to establishing a process plan and generating tool paths for optimizing the pattern machining. In this paper, the process plan includes the fellowing three items: 1) deter-mining a global machining sequence-a sequence of profile, top, bottom machining and two set-ups, 2) extracting machining features from a pattern model and merging them, and 3) determining a machining sequence of machining features. To each machining feature, this study determines the machining start point, generates the approach tool path, and proposes a tool path linking method fur reducing the distance of the cutter rapid motion. Finally, a smooth tool path generation and an automatic feedrate adjustment (AFA) method are introduced far raising the machining efficiency.

5축 가공기를 이용한 고경도 수지의 최적가공조건 선정 (Selection of the Optimal Machining Condition for a High-hardness Resin using the 5-axis Machine)

  • This study describes the selection of optimum machining conditions for a high-hardness resin by using a large 5-axis machine. The experiments were conducted to examine the main factors that affect the surface roughness, such as the spindle speed, axial and radial depths of the cut, and pattern of the cutter path. To analyze the experiment results, the factor with the biggest impact on machining was determined using the smaller-the-better characteristic of the Taguchi method; the effectiveness of the experiment was then confirmed by verifying the selected optimum machining condition.

  • NC machining of large screw which is usually used as a part in an extruder for injection molding is done on 3-axis turning machine, and it is very time-consuming process. Not only in machining but in preparing part program for a NC machine, it requires very long time because the shape of the screw is not easy to model when using an existing general CAD/CAM software even though it is workstation level software. In addition, tool path generation procedure for NC turning for screw shape is also very tedious one because large amount of data for cutter location point must be produced and there is no specific CAM software for the machining. In this paper. development of a CAM system for screw machining which saves the role of CAD software by use of menu driven data input system for various screw shapes is introduced.

Cusp 패턴 조정과 미소 볼엔드 밀링을 이용한 3차원 자유곡면의 다듬질 (Finishing of Scupltured Surface through Cusp Pattern Control and Micro-ball End Milling)

  • The ball-end milling process is widely used in the die/mold industries, and it is very suitable for the machining of free-from surfaces. However, cusps(or scallops) remaining at the machined part along the cutter paths require anothe finish process such as polishing or grinding. In this study, a high sped micro ball-end milling method has been suggested for the finish of free- form surfaces. A new tool path which makes the geometrical roughness of workpiece be constant through the machined surface has been developed. In the high speed machining of micro ball-end muling experimets, the developed tool paths have been successfully applied. And it was concluded that the surface roughness from this finish cuts of micro ball-end milling process was acceptable.
