Development of finite element analysis program for aluminum alloy sheets (알루미늄 합금 판재 성형성 예측을 위한 유한요소해석 프로그램 개발)

  • Recently, the usage of aluminum alloy is rapidly increasing in automobile industry to achieve weight reduction for fuel efficiency. However, design of forming process of aluminum is more difficult than steel because of poor formability and severe springback. Since applications of finite element analysis for the design of sheet metal forming process are actively performed, it is required to conduct proper consideration of aluminum material behavior. In this study, a plane stress yield function Yld2000(Yoon et al., 2000), proven to describe well the anisotropic behavior of aluminum alloy, is implemented for FE analysis. One element test is considered to verify the validity of implementation of Yld2000 model. In addition, cylindrical cup drawing test is performed to verify earing shape of a drawn cup.

  • In order to obtain optimum process variables during the drawing of stainless steel sheets rectangular cup drawing tests were carried out with several technically available stainless steel sheets. As parameters on testing materials for die and punches lubrication and blank holding forces were selected. Testing parameters played an important role if the deformed material was thin. Effect of material properties on the deformation behaviors was also discussed by using testing parameters selected in this experiment. From the test results we suggest the appropriate conditions to be applicable to the actual manufacturing processes

  • Warm, forming technique which is one of the new forming technologies to improve formability of sheet metal is applied to the cylindrical cup drawing of stainless-aluminum. clad sheets. In experiments the temperature of die and blank holder is varied from room temperature to 18$0^{\circ}C$, while the punch is cooled by circulation of coolant to increase the fracture strength of workpiece on the punch corner area. Test materials chosen for experiments are STS304-A1050-STS304, STS304-A1050-STS430 clad sheets and A1050-0 aluminum sheet. Teflon film as a lubricant is used on both sides of a workpiece. The limit drawing ratio as well as quality of drawn cups(distribution of thickness and hardness)are investigated and validity of warm drawing process is also discussed.

  • The circles deform into various shape during deformation, the major and minor axes of which indicate the direction of the major and minor principal strains. Likewise, the measured dimensions are used to determine the major and minor principal strain magnitudes. This circular grid technique of measuring strains can be used to diagnose the causes of necking and fracture in industrial practice and to investigate whether these defects were caused by material property variation, changes in lubrication, of incorrect press settings. In non-axisymmetric deep drawing, three modes of forming regimes are found: draw, stretch, plane strain. The stretch mode for non-axisymmetric deep drawing could be defined when the major and minor strains are positive. The draw mode could be defined when the major strain is positive and minor strain is negative, and plane strain mode could be defined when the major strain is positive and minor strain is zero. Through experiments the draw mode was shown on the wall and flange are one of a drawn cup, while the plane strain and the stretch mode were on the punch head and the punch corner area respectively, We observed that the punch load of elliptical deep drawing was decreased according to increase of die corner radius and the thickness deformation of minor side was more large than major side.

Influence of yield functions and initial back stress on the earing prediction of drawn cups for planar anisotropic aluminum alloys (평면이방성 알루미늄 재료의 귀발생 예측에 있어서 항복함수와 초기 Back-Stress의 영향)

  • Anisotropy is closely related to the formability of sheet metal and should be considered carefully for more realistic analysis of actual sheet metal forming operations. In order to better describe anisotropic plastic properties of aluminum alloy sheets, a planar anisotropic yield function which accounts for the anisotropy of uniaxial yield stresses and strain rate ratios simultaneously was proposed recently[1]. This yield function was used in the finite element simulations of cup drawing tests for an aluminum alloy 2008-T4. Isotropic hardening with a fixed initial back stress based on experimental tensile and compressive test results was assumed in the simulation. The computation results were in very good agreement with the experimental results. It was shown that the initial back stress as well as the yield surface shape have a large influence on the prediction of the cup height profile.

  • A variational formulation and the associated finite elemet equations have been derived for general three-dimensional deformation of a planar anisotropic rigid-plastic sheet metal which obeys the strain-rate potential proposed by BARLAT et al [13]. By using the natural convected coordinate system, the effect of geometric change and the rotation of planar anisotropic axes are considered efficiently. In order to check the validity of present formulation, a cylindrical cup and a square cup deep drawing test was modeled. good agreement was found between the FE simulation and the experiment. The results have shown that the present formulation for planar anisotropic deformation can be efficiently applied to the analysis of sheet metal working processes for planar anisotropic nonferrous metals.

  • Stainless steel sheets are widely used to produce electrical appliances. But there are various problems occured in forming stainless steel sheets such as scratch, local fracture, earing. So the productivity of electrical appliances made of stainless steel sheets is decreased. And it is very important to improve the formability of stainless steel sheets. In this study, rectangular cup drawing tests have been carried out to obtain optimum process parameters for improving the formablity of stainless steel sheets. In the tests, selected process parameters are materials of dies and punches, lubricating conditions, and blank holding force. From the test results, we suggest the appropriate conditions to be applicable to the actual manufacturing processes.

Experimental Formability Investigation for FSW Sheets with Respect to Base Material's Directional Combination (모재의 방향성에 따른 마찰교반용접 판재의 성형성에 관한 실험적 연구)

  • In order to investigate the formability of friction stir welded(FSW) tailor welded blanks(TWB) with respect to the base material's directional combination, aluminum alloy AA6111-T4 sheets were welded with three different conjoining types: RD-RD, TD-RD and TD-TD. Here, RD and TD represent rolling and transverse directions, respectively. For experimental formability study, three tests with gradual complexity were performed: the simple tension test with various weld line directions for uni-axial elongation, the hemisphere dome stretching test for biaxial stretching and the cylindrical cup deep drawing test. As a result, all three forming tests showed that RD-RD type samples exhibited the best formability, while TD-TD type sheets showed the least formability performance.

Effects of the Strain Induced Martensite Transformation on the Delayed Fracture for Al-added TWIP Steel (Al 첨가 TWIP강에서의 지연파괴에 대한 변형유기 마르텐사이트 변태의 영향)

  • For the advanced high strength steels (AHSS), high-manganese TWIP (twinning induced plasticity) steels exhibit high tensile strength (800-1000 MPa) and high elongation (50-60%). However, the TWIP steels need to be understood of delayed fracture following the cup drawing test. Among the factors to cause delayed fracture, i.e, martensite transformation, hydrogen embrittlement and residual stress, the effects of martensite transformation (${\gamma}{\rightarrow}{\varepsilon}$ or ${\gamma}{\rightarrow}{\alpha}^{\prime}$) were investigated on the delayed fracture phenomenon. Microstructural phase analysis was conducted for cold rolled (20, 60, 80% reduction ratio) steels and tensile deformed (20, 40, 60% strain) steels. For the Al-added TWIP steels, no martensite phase was found in the cold rolled and tensile deformed specimen. But, the TWIP steels with no Al addition indicated the martensite transformation. The cup drawing specimens showed the martensite transformation irrespective of the Al-addition to the TWIP steel. However, the TWIP steel with no Al exhibited the larger amount of martensite than the case of the TWIP steel with Al addition. For the reason, it was possible to conclude that the Al addition suppressed the martensite transformation in TWIP steels, therefore preventing the delayed fracture effectively. However, it was interesting to note that the mechanism of delayed fracture should be incorporated with hydrogen embrittlement and/or residual stress as well as the martensite transformation.

Development of a Surface-Strain Measurement System Using the Image Processing Technique (화상처리법을 이용한 곡면변형률 측정 시스템의 개발)

  • An automated surface-strain measuring system using the image processing technique is developed in the present study, which consists of the hardware to capture and to display digital images, and the software to calculate the 3D informations of grid points from two views. New or improved algorithms the mapping and establishing correspondence of grid points and elements, the camera calibration, and the subpixel measurement of grid points, are implemented. As an application of the present system the surface-strains of deformed blanks in the limitting dome height test, the square cup deep-drawing and punch stretching to obtain the forming limit diagram are measured. The results are compared with those obtained by conventional manual methods.
