The horizontal continuous casting process with the heated mold was applied to obtain the unidirectionally solidified rods($4{\sim}8mm$ dia.) of pure copper with good surface quality. The results could be summarized as follows. 1. The unidirectional solidification of pure copper rods with good surface(mirror surface) quality could be obtained by placing the S/L interface inside the heated mold cavity even though the cast copper rods were covered with thin copper oxide layer. 2. The casting speed for 4mm dia. rods with mirror surfaces was affected significantly by the mold-cooler distance rather than the cooling flow rate when other casting conditions were fixed. 3. The casting speed was the main factor affecting the oxidation of copper during the continuous casting and the thickness of copper oxide layer decreased almost linearly as the casting speed increased.
We have tried the experimental research of lost-wax casting to reconstruct Gilt-Bronze Pensive Bodhisattva; preliminary and reconstruction experiment based on ancient texts. Main object to reconstruct is Korean National Treasure No.83, Gilt-Bronze Pensive Bodhisattva (Maitreya), then we measure alloy ratio and casting method based on the scientific analysis. Other impurities were removed from the base metal components(copper : tin : lead) and their ratio was set to 95.5 : 6.5 : 3 where the ratios for tin and lead were increased by 2.5% each. The piece-mold casting method was used, and piece-mold casting experiments were carried out twice in this study but supplementary research on piece-mold casting was necessary. The microstructure was confirmed to be typical cast microstructure and the component analysis result was similar to that of the prior study. Analysis of the chemical composition is confirmed to copper, tin, lead, and zinc, and the chemical composition of the matrix was 87.8%Cu-7.5%Sn-2.7%Pb-2.1%Zn, and similar to previous experimental research. Also resulted in the detection of small impurity in Zn. Analysis of the mould revealed that the mould was fabricated by adding quartz and organic matter for structural stability, fire resistance, and air permeability. We expect that our research will contribute to provide base data for advanced researches in future.
The lead content of drinking water has been restricted to less than 15 ppb by Environmental Protection Agency (EPA) in USA. This has led to extensive research and development work at the Materials Technology Laboratory (MTL) of CANMET, a Canadian Government research laboratory, on the development of low-lead and lead-free copper alloys for plumbing applications. Attentionhas also been focused on the environmentally friendly and energy efficient permanent mold casting process to minimize the disposal of foundry sand contaminated by lead due to the use of leaded alloys in the non-ferrous foundries. A new series of alloys called SeBiLOY contaning Bi and Se been introduced to replace lead in the leaded alloys. This paper addresses some important casting characteristics such as fluidity, hot tear resistance, mechanical properties and microstructure of lead-free alloys such as SeBiLOY III and low-lead alloys such as silicon brass, silicon bronze and yellow brass in gravity permanent mold casting.
In order to manufacture copper ultra fine wire used for bonding wire in integrated circuit package, continuous casting process, which can produce high purity copper rod with small cross section, and wiredrawing process have to be optimized to prevent wire brakeage during entire manufacturing process of fine wire. The optimum condition for producing copper rod with mirror surface has to established by investigation of the effects of several parameters such as withdrawal speed, superheat and rod diameter on grain morphology of the cast rod and on its drawing characteristics to fine wire. The purpose of this study is to propose the optimized process parameters in continuous casting process in order to produce cast rod without internal defects, and to predict microstructure orientation suitable for wire drawing process.
The present study focused on the estimation of the interfacial heat transfer coefficient as a function of the surface temperature of the aluminum casting at the mold/casting interface to investigate the effects of superheat and coating layer. The casting experiments of aluminum into a cylindrical copper mold were systematically conducted to obtain the thermal history during solidification. The thermal history recorded by four thermocouples embedded both in the mold and the casting was used to solve the inverse heat conduction problem using Beck's method. The effects of superheat and coating on the interfacial heat transfer coefficient in the liquid state, during the solidification, and in the solid state were comparatively discussed. In the liquid state, the interfacial heat transfer coefficient is thought to be affected by the roughness of the mold, the wettability of the casting on the mold surface, and the thermophysical properties of the coating layer. When the solidification begins, the air gap forms between the casting and the mold, and the interfacial heat transfer coefficient becomes a function of the air gap as well as surface roughness and the superheat. In the solid phase, it depends only upon the thermal conductivity and the thickness of the air gap. The coating layer reduces seriously the interfacial heat transfer coefficient in the liquid state and during the solidification.
Al-bronze has a good mechanical property, corrosion resistance and castability, so being highlighted for the new copper alloy. So, effects of alloy composition and cooling rate in the mechaincal properties and solidification behavior have been investigated. The results obtained are as follows; 1) Change in volume on solidification is larger in metal mold casting than in sand mold casting. And it decreases by the addition of Al. 2) The mechanical property in metal mold casting is superior to the one in sand mold casting, and the inclination is obvious up to 9% Al, after heat-treatment ($885^{\circ}C$, $1.5hrs\;{\rightarrow}\;W\;{\cdot}\;Q\;{\rightarrow}\;540^{\circ}C$, 3hrs) 3) By adding Al, the mechanical property is slightly increased up to 9% Al, Above 9% Al, it is increased rapidly, and is accelerated by adding Fe. 4) Cooling rate and hardness, and grain size and cooling rate are related as follows in the range of $1100^{\circ}C$ to $1200^{\circ}C$ pouring temperature. This paper is presented for showing the effect of cooling rate on dendrite arm spacing, correlated with the chilling power of molding materials (conventional plaster, foamed plaster, silica sand) and section thickness, and also showing relationship between dendrite arm spacing and mechanical properties for an aluminum - 8.6 percent silicon - 3.6 percent copper alloy. Local solidification time $(t_f)$ and secondary dendrite arm spacing (d) could be varied widely in accordance with the molding materials and casting thickness, and the following relationship is obtained: $d=9.4t_f\;^{0.31}$ A good correlation between dendrite arm spacing and mechanical properties such as ultimate tensile strength, yield strength, hardness was found, that is, mechanical properties decreased in a linear manner with increase in log of secondary dendrite arm spacing. Ultimate tensile strength in conventional plaster mold casting decreased by 15 percent comparing with the sand casting, where as in foamed plaster mold casting, it decreased by 30 percent comparing with the sand casting. From those results, it has been verified that DAS might be the most representative parameter for predicting mechanical properties varing with the different cooling condition.
In copper continuous casting, the soot, which is the incomplete pyrolitic product of acetylene, has been used as a mold coat. In this work, under constant acetylene pressure, the characteristics of soot and the optimum condition of sooting were investigated with different acetylene and oxygen flow rate. The soot particles deposited on the mold surface had mainly spherical shape and their sizes were about 20nm. After reaction with melt, their shapes were changed into polygonal type due to the graphitization. With increasing oxygen flow rate up to $0.6{\ell}/min$, the amount of residues of soot after heat treatment were kept nearly constant. But the amount of residues increased rapidly with further increasing oxygen flow rate. Degree of graphitization was maximum at $0.4{\ell}/min$ and $5{\ell}/min$ of oxygen and acetylene flow rate, respectively.
In the previous study. the powder casting was attempted as the rapid tooling. The powder casting was the process to cast dry powder into the casting mold transferred from R/P model and infiltrate the liquid binder to solidify the powder. And then, the melted copper was infiltrated to control the shrinkage rate of the final mold Conseqently, the shrinkage rate was under 0.1% through that process. The mechanical characteristic was also excellent. Generally, in the slurry casting, the alumina powder and the water soluble phenol were mainly used. However, the mechanical property of the phenol was not good enough to apply to molds directly. In this study, aluminium powder filled with epoxy is applicated to the slurry casting to solve these problems. The mechanical and thermal properties are better than phenol because the epoxy is the thermosetting resin. We achieved a successful result that the shrinkage rate is shortened about 0.047%. Futhermore, the manufacturing time and cost savings are significant. Finally, we assume that the developing possibility of this process is very optimistic.
The effects of Mg and Cu amounts on the casting characteristics and tensile property of Al-Zn-Mg-Cu alloys were investigated for the development of high strength aluminium alloys for gravity mold casting. Increase of copper amounts in Al-6%Zn-3%Mgy% Cu alloys resulted in reduction of the fluidity of these alloys and had little effects on the tensile property of these alloys. Increase of magnesium amounts from 1.0wt% to 3.3wt% in Al-6%Zn-x%Mg-0.5%Cu alloys resulted in reduction of the elongation of these alloys from 12% to 3% and increase of the tensile strength of these alloys from 340MPa to 450MPa, but had little effects on the fluidity of these alloys.
