Determination of Thermal Contact Conductance of an Injection Mold Assembly for the Prediction of Mold Surface Temperature

  • Injection molds are fabricated by assembling a number of plates in which mold core and cavity components are inserted. The assembled structure causes a number of contact interfaces between each component where the heat transfer is affected by the thermal contact resistance. However, the mold assembly has been treated as a one body in numerical analyses of injection molding, which has a limitation in predicting the mold temperature distribution during the molding cycle. In this study, a numerical approach that considers the thermal contact effect is proposed to predict the heat transfer characteristics of an injection mold assembly. To find the thermal contact conductance between the mold core and plate, a number of finite element (FE) simulations were performed with the design of experiment (DOE) and statistical analysis. Thus, the heat transfer analyses using the obtained conductance values can provide more reliable results than conventional one-body simulations.

  • Conventional foaming process has defects such as lower mechanical properties than ur~foaming material due to non-uniform cell distribution and environmental pollution problem caused by chemical blowing agency. So, a new foaming process such as Microcelluar plastics has been introduced to use inactive gases as a foaming agency. In order to apply Microcellular plastics for mass production process system such as extrusion, injection molding and blow molding, it needs to predict the change in material properties of polymer according to the amount of meltingas. In Polymer molding applying Microcelluar plastics, the change of viscosity among several material properties is the most important factor. Therefore, this paper is aimed to establish the method which not only finds out but also predicts the change of viscosity of ABS(Acrylonitri1e Butadiene Styrene) resin according to inert gas amount in extrusion molding.

  • With recent trends leaning towards product miniaturization, the advent of new material and speedy delivery times, old style conventional trial-and-error methods have been only serving to weaken corporate competitiveness. Reliant on tiny increments of time-consuming experience, this antiquated approach begets a delayed delivery of product development, cost loss and quality depreciation. To solve such problems, the Dedicated Injection Molding CAPA (Computer Aided Plastics Application) performs a preliminary examination on problems rising from every stage of creation - from appropriate material selection and mold design to mass production - through a computer system. Thus, it determines the optimum design variables and process conditions while diagnosing and solving defective molds.

Design and Manufacturing of Narrow-pitched IC Sockets (초소형 IC 소켓 설계 및 제조 기술)

  • The design and manufacturing tehcnology of IC sockets beyond 0.3mm pitch were presented. We compared the developed IC socket with the conventional one especially on the core metal-insulation part. Advanced machining techniques were employed to provide high precision. Our wire electrodischarge machining and high speed machining centers were able to maintain the micro-scale precision. We performed an injection molding analysis using a commercial analysis tool to predict the performance of the developed IC socket. We found that the solidification of the plastic resin and the high level of the clamping force are responsible for the defects such as incomplete filling and short shot. From these results, we modified the IC socket and successfully remove the defects. We were also able to find out that the new design socket needs less maintenance cost.

  • In injection molding, the mold temperature is one of most important process parameters that affect the flow characteristics and part deformation. The mold temperature usually varies periodically owing to the effects of the hot polymer melt and the cold coolant as the molding cycle repeats. In this study, a pulsed mold temperature control was proposed to improve the part quality as well as the productivity by alternatively circulating hot water and cold water before and after the molding stage, respectively. Transient thermal-fluid coupled analyses were performed to investigate the heat transfer characteristics of the proposed pulsed mold heating and cooling system. The simulation results were then compared with those of the conventional mold cooling system in terms of the heating and cooling efficiencies of the proposed pulsed mold temperature control system.

  • Today, due to the environmental regulations regarding air pollution in the EU, the use of EPS (Styrofoam) as the cushioning material in the packaging industry is decreasing. In effect, air cushioning based cushioning materials are rapidly expanding into the market and replacing EPS, due to their excellent buffering ability and environmental friendliness. This is a new selective filling type air filling material manufacturing technology that affords improvements in the amount of raw materials required, its processing and its aesthetic appearance compared to the conventional air filling cushioning materials. In this study, a multi-stage air cell filling valve molding technology is developed based on selective filling technology, which allows packages to be selectively filled in various forms by applying valve forming structure technology. This multi-stage air cell filling valve molding technology is a technique in which a plurality of injection ports are formed by laminating three layers of films, viz. a first injection film, a valve film, and a second injection film having valve ends. In the conventional technology, a separate external air injection path for injecting air into a plurality of connected air bags is needed. However, in the proposed system, an external air injection path is formed inside the air bag, Due to the lack of need for an injection furnace, the raw material and process are reduced and air is injected and then discharged, while the air bag is reduced in length to 63 ~ 66% of its normal value. The outer surface of the outer air injection path is integrated inside by maintaining the original length of the cross section, while the unnecessary folded air is injected into the interior of the air bag, This smart air filling type cushioning material manufacturing technology constitutes a big improvement over the existing technologies.

  • Insert-injection molding can inject two different materials or two colors in the same mold and process. If this injection process use, product has ability because the base part maintain strength and specified part can inject soft-material. It makes the cost down by single operation automatically for saving wages. In this paper, we designed double-injection mold for automobile remote control to inject secondary using this part as insert after inject external appearance of product. CAE analysis was progressed gate location and runner size as variable and analysis result is reflected in mold design process. As a result, it could solved badness that is generated at the conventional mold. Additionally, cost is downed by reducing loss of runner as well as could omit painting process because surface of finished product is improved through new mold.

  • In the present study, an evaluation technology for heating channel layout was investigated in SMC molding system design. Conventional design rules of cooling channel in injection molding process were applied to the present work. Finite element thermal analysis with ANSYSTM was performed to evaluate the temperature distribution of mold surface. SMC mold was manufactured to test the effect of a proposed heating channel layout system on the temperature distribution of mold surface and infrared camera was applied to a measurement of temperature. It was shown that infrared camera application was possible in a measurement of temperature distribution on mold surface.

An Experimental Study on the Warpage of a Film Insert Molded Plate (필름 인서트 사출성형 평판의 휨 변형에 관한 실험적 연구)

  • FIM(Film Insert Molding) is an innovative method of producing decorated parts for a wide range of products. Because it requires fewer steps when compared to conventional production methods, the time and cost of manufacturing high quality components can be reduced considerably. In this paper, the effects of processing conditions on the warpage of film-insert molded plate were investigated by using a design of experiments. The dominant factors affecting warpage were mold temperature and holding pressure. Warpage increased with the temperature difference between stationary mold and fixed one. Even when the mold temperature difference was zero, the plate with a film was bent after ejection such that the film side protruded. As holding pressure increased, warpage decreased significantly. In addition warpage increased with time increment for the film-insert molded plates.

  • Gas-Assisted Injection Molding(GAIM) is an innovative technology for producing plastic parts and has been received extensive attention in the plastic manufacturing industries. But, due to gas-polymer interacting during the gas injection phase, the process has significantly different characteristics from conventional injection molding and, therefore, the control of the process requires much technical knowledge in processing and materials. The experiment was performed about variations of gas-penetration length that is affected by filling imbalance resulting from the structure of runner. The Taguchi method was used for the design of experiment. The most effective factors for the gas-penetration length were the shot size and mold temperature. The most effective factors for the difference of the gas-penetration length were the melt temperature and shot size. This study also discussed the filling imbalance phenomenon in a unary branch runner type mold that has geometrically balanced runner.
