Manufacturing of Product by Semi-Solid Forging (반용융 단조품의 제조)

  • The semi-solid forging is a new forging technology in which the billet is heated to the semi-solid state coexisting liquid and solid phase for making globular microstructure and subsequently formed. As the semi-solid forging is compared with conventional casting such as die casting and squeeze casting for the characteristics of its process, the product without inner defects such as gas porosity and segregation can be obtained and its microstructure is globular grain. Simutaneously, its mechanical properties are improved by globular microstructure and the lower temperature of the slug causes the cycle time of manufacturing to be shortened and the die life to be lengthened. As it is compared with conventional cold and hot forging, it is possible to minimize the equipment of production owing to a lower forming load and reduce the number of process by a followed treatment for complex shaped product. Therefore it is needed to confirm the quality of a semi-solid forged product by defining its characteristics quantitatively under these advantages. This paper investigates the formability of a master cylinder by its forming variables. And the microstructural characteristics and mechanical property of it is also studied.

  • Furthermore the rothor pole, with a solid type, manufactured by cold forging process at present should dmploy 3 press lines which consist of total 7 processes. Since A.S.B. treatment is prerequisite for the press line, the 3 times of A.S.B. treatment requires a long lead time, with little contribution to the reduction in cost. The author has investigated, through this researach, the possibility of a new forging method for a rotor pole production with (1) 2 pass instead of 3 press lines (2) only one A.S.B. treatment instead of 3 ones (3) solid type instead of sectional type, and (4) improvment of material property during process using a modified forging process and a specially designed die.

  • In this paper presented the net forging technology of planetary gear after much experiment and analysis, technology of two forging processes after billet being one -time heated, and cold net forging was adopted to ensure the gear forming quality. In the process of die producing, electrical rod NC cutting technology was used .the test and application has proved the net forging gear has reached higher quality and met the requirement of design. The net forging gear technology had been put into production.

  • In this paper, the clamping type forging of helical gears has been investigated. Clamping type forging is an operation in which the product is constrained to extrude sideways through an orifice in the container wall. Punch is cylindrical shaped. The punch compresses a cylindrical billet placed in a die insert. As a consequence the material flows in a direction perpendicular to that of punch movement. The forging has been analysed by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, an involute curve has been introduced to represent tooth profile of the gear. Numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth, helix angle, friction factor and initial height of billet on the forging of helical gears.

  • To develop bevel gear dies that have characteristics of high precision and enough life time, the technology of die manufacturing and design which increase the resistance of wear and fatigue is essentially needed. Here in the study, we have investigated several materials for dies and electrode. And, the most economical and suitable electrode material has been selected through the characteristic analysis of electrode materials such as copper, graphite and chromium copper. With the help of CAD/CAM/CAE, the total manufacturing system of high precision electrode for bevel gear has been established.

  • The elastic stress analysis of the die for helical gear forging has been calculated by using the nodal force at the final stage obtained from the rigid-plastic finite element analysis. In order to obtain more precise gear products. the elastic analysis of the die after release of punch and the elastic spring-back analysis of product after ejection have been performed and the final dimension of the computational product has been in good agreement with that of the experimental product.

  • The present study is concerned with the characteristics of the high speed precision bar cropping. This process is a practical application of High Energy Rate Forming in which the impact energy source is given by internal combustion engine. To enhance the added value of product, the recent forging fields trend toward the near net shape processes through the cold and closed die forging. For the purpose of these processes the precedent process is to obtain the precision billet which has little weight deviation and defect. The accuracy of initial billet by bar cropping depends upon the process parameters and die design technology. Therefore, in order to investigate the effect of process parameters upon product quality, the cropping experiments are carried out according to the various parameters such as billet clearence, billet length, billet material, cropping speed and so on. From these results some criteria of the optimal die design for the product of good quality are suggested.

  • The plasma vapor coatings on two kinds of die steels have been carried out in order to identify the most optimized conditions. When TiN or TiAlN coatings were carried out on the substrates, the coating layer thicknesses were not significantly changed, and the optimized coating thickness was identified as ~ 5 μm. When the optimized coating conditions and stress analysis were applied to the primary piston dies for fabrication of aluminum cylinders, an extended life time of the die was observed. The methodology for extending the life time of dies was discussed in terms of microstructures and stress analysis.

Study on the Deformation of Die and Product in Closed Die Upsetting (밀폐 업셋팅에서 금형과 제품 변형에 관한 연구)

  • The study has been performed for the relation between die and product in closed die upsetting by the experiment. The strain of die has been given by the simple experiment using the strain gauge located at the outer surface of die and the deformation history of die and product has been given by the experiment and Lame's formula. The inner pressure of die causes the deformation of die that affects the accuracy of dimension and shape of product. The product with accurate dimension and shape can be obtained by analysing elastic deformation of die during upsetting process. The deformation of die during metal forming process has been usually predicted by the experience of industrial engineers or finite element analysis. But it is difficult to predict the dimension of product at unloading and ejected states. The study has given useful result for the deformation history of die and product through the experiment and Lame's formula at closed die upsetting, and can be applied in the die design for product with accurate dimension.
