다이캐스팅용 알루미늄 합금으로 제작된 윈도우 와이퍼의 강도 해석 (Strength Analysis of Aluminum Alloy Window Wiper Manufactured by Die Casting)

  • This study analyzed the amount of displacement of window wipers according to pressure by using finite element analysis (FEA) with KS standards for aluminum alloy window wipers manufactured by die-casting method. The product design was changed over four steps considering the die-casting process to achieve strength greater than that of the conventional steel window wiper. According to the FEA results, the strength of final aluminum alloy window wiper improved by 55% over that of a steel window wiper, and the weight of the former was less by approximately 45%. Therefore, there is the possibility of module downsizing for driving motor capacity. Further, the cost competitiveness improved, and the manufacturing process of aluminum alloy window wipers was simplified.

EMBR이 적용된 연속주조 몰드 내부에서의 유동장 해석 (A Numerical Study on the Flow Fields in the Continuous Casting Mold with Electromagnetic Brake)

  • We developed a computer program to simulate the flow field in the presence of electro-magnetic fields. The steady, two-dimensional conservation equations for mass and momentum were solved simultaneously with Maxwell equations for electro-magnetic fields. Using this program, a numerical analysis was carried out to analyze the fluid flow in the continuous casting mold with electromagnetic brake. The effects of magnetic fields size, nozzle angle and EMBR yoke position on the flow fields in the continuous casting were investigated in the present study. The flow fields with EMBR were compared with those without EMBR. We also investigated the distribution of tracer concentration as a function of time in order to calculate their residence time in the mold with EMBR. By controlling the flow fields properly using EMBR, we can prevent the direct flow impaction on the wall which can give a damage on the mold surface and reduce surface defects of stainless steel sheet products.

Bloom 연주기의 최적 냉각조건 도출을 위한 응고 시뮬레이션 (Solidification Simulation for Optimal Cooling of Bloom Type Continuous Casting Machine)

  • The continuous casting is primarily a heat-extraction process in which the heat transfer at various cooling zones profoundly influences quality of products. So development of numerical model is necessarily needed for more specific and clear investigations upon heat transfer mechanism at mold and secondary cooling zones. In this study, heat transfer coefficients which show the characteristic of heat transfer mechanism in mold are calculated for more exact analysis with temperature measured in bloom mold using optimal algorithm, and finally the validity of cooling conditions at secondary cooling zone actually used at field fur 30 Ton bloom type continuous casting of 0.187%C is investigated. From the results of solidification analysis, the characteristic of bloom mold shows a similar tendency with that of previous studies, and optimized cooling conditions for 0.187%C are presented.

금형주조장치의 예열온도에 따른 타이어 몰드용 AC7A 주조재의 열변형에 관한 연구 (A Study on Thermal Deformations of AC7A Tire Mold Casting Material by Pre-Heating Temperatures of Permanent Casting System)

  • 타이어 몰드의 내구성과 정밀도는 타이어의 품질을 결정하는 매우 중요한 요인이다. 그러나 타이어 몰드를 제작하는데 있어서 밀폐된 주조장치 안에서 발생하는 주물의 열변형을 측정하는 데는 많은 어려움이 있다. 본 연구에서는 금형주조장치의 예열온도에 따른 타이어 몰드용 AC7A 주조재의 온도분포, 변위, 응력과 같은 열변형을 수치해석을 통해 분석하였고, 동일 조건하에서 AC7A 주조재의 온도분포를 실험을 통해 측정하여 수치해석 결과와 비교하였다. 수치해석을 위해 상용프로그램인 "COMSOL Multiphysics"를 사용하였고, 금형주조장치의 예열온도를 $150^{\circ}C$, $200^{\circ}C$, $250^{\circ}C$, $300^{\circ}C$로 바꾸어 수치해석을 실행하였다. 수치해석 결과 금형주조장치의 예열온도가 $300^{\circ}C$였을 경우에 주조재의 평균변위와 평균응력은 각각 0.25mm와 0.351GPa로 가장 작게 나타났고, 평균온도는 $374.27^{\circ}C$로 온도가 가장 높게 나타나는 것을 확인할 수 있었다. 수치해석에 의한 온도분포 결과와 실험에 의한 온도분포 결과를 비교하였을 때, 냉각 초기에 상변화과정에서 발생하는 잠열로 인해 약간의 온도차이가 발생하였으나, 그 구간을 제외하고는 거의 비슷한 냉각패턴을 나타내는 것을 확인할 수 있었다.

주조방식에 따른 티타늄 주조체의 내부결함 비교 (Comparison of internal porosity of dental titanium castings with different casting machines)

  • The purpose of this study was to evaluate the titanium castability (internal porosity) between pressure type casting machine & centrifugal casting machine with air-vent or not. Internal porosity is a well-known problem in dental titanium casting, resulting in inferior mechanical properties of dental restorations. To evaluate the castability, the square plate was chosen. 40 plate patterns($20{\times}20{\times}1.8mm$)were attached to funnel-shaped sprue. Then 20 plate patterns were attached air-vent. They were invested in titanium investment material and cast in a pressure type casting machine(20castings) and centrifugal casting machine(20castings). Each group were divided with air-vent(10castings) or not(10castings). The titanium castings were evaluated by radiographic photograph for the location of the internal porosities. The percentage porosity of each specimen was determined using standardized digital radiographs. The results were analyzed with analysis of variance and t-test for paired comparison between two groups.

CAE를 이용한 자동차용 부품(Gear Box)의 주조방안 설계에 대한 사례연구 (Case Study for Casting Design of Automobile Part(Gear Box) Using CAE)

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize casting design of an automobile part (Gear Box) Computer Aided Engineering (CAE) was performed by using the simulation software (Z Cast). The simulation results were analyzed and compared with experimental results. During the mold filling, internal porosities caused by air entrap were predicted and reduced remarkably by the modification of the gate system and the configuration of overflow. With the solidification analysis, internal porosities caused by the solidification shrinkage were predicted and reduced by the modification of the gate system. For making a better production die casting tool, cooling systems on several thick areas are proposed in order to reduce internal porosities caused by the solidification shrinkage.

  • In the super slow speed die casting process, the casting defects due to melt flow should be controlled in order to obtain sound casting products. The casting defects that are caused by molten metal were cold shut formation, entrapment of air, gas, and inclusion. But the control of casting defects has been based on the experience of the foundry engineers. The calculation of simulation can produce very useful and important results. The calculation data of die casting process condition from the computer simulation by the Z-CAST is made to insure that the liquid metal is injected at the right velocity range and that the filling time is small enough to prevent premature solidification. The parameters of runner shape that affected on the optimized conditions that was calculated with simple equation were investigated. These die casting process control techniques of automobile valve body mid-plate have achieved good agreement with the experimental data of tensile strength, hardness test, and material structure photographies satisfactory results.

수평식 연속주조법에 의한 순Al 및 Al-5wt%Si 합금 주괴제조시 주조변수에 관한 고찰 (A Study on the Casting Variables in the Horizontal Continuous Casting of Pure Al and Al-5wt%Si Alloy Rods)

  • The effect of casting variables for making pure Al and Al-5wt%Si alloy rods free from any surface and inside defects was studied by adopting the horizontal continuous casting method with heated mold. The rods were cast under the casting conditions such as the mold temperature of $670{\sim}690^{\circ}C$, water flow rate of $0.2{\sim}0.6{\ell}/min$, and rod diameter of $4{\sim}8mm$, when the melt temperature and mold to cooler distance was fixed at $700^{\circ}C$ and 20mm, respectively. The results represented that the casting speed for good quality rod increased as the water flow rate increased, whereas, the casting speed decreased as the rod diameter or mold temperature increased. The statistical analysis of $2^3$ factorial design was also applied and the results represented that the averaged optimum casting speed for pure Al(302mm/min) was higher than that of Al-5wt%Si alloy(273mm/min) resulting from the difference of superheat applied. The effect of rod diameter on the optimum casting speed was the highest for pure Al as well as Al-5wt%Si alloy. The effect of water flow rate and mold temperature on the optimum casting speed was in decreasing order.
