Failure and Phase Transformation Mechanism of Multi-Layered Nitride Coating for Liquid Metal Injection Casting Mold

  • Ti-Al-Si target and Cr-Si target are sputtered alternately to develop a multi-layered nitride coating on a steel mold to improve die-casting lifetime. Prior to the multi-layer deposition, a CrN layer is developed as a buffer layer on the mold to suppress the diffusion of reactive elements and enhance the cohesive strength of the multi-layer deposition. Approximately 50 nm CrSiN and TiAlSiN layers are deposited layer by layer, and form about three ㎛-thickness of multi-layered coating. From the observation of the uncoated and coated steel molds after the acceleration experiment of liquid metal injection casting, the uncoated mold is severely eroded by the adhesion of molten metallic glass. On the other hand, the multi-layer coating on the mold prevents element diffusion from the metallic glass and mold erosion during the experiment. The multi-layer structure of the coating transforms the nano-composite structured coating during the acceleration test. Since the nano-composite structure disrupts element diffusion to molten metallic glass, despite microstructure changes, the coating is not eroded by the 1,050 ℃ molten metallic glass.

A Study on Quality Control Using Data Mining in Steel Continuous Casting Process (철강 연주공정에서 데이터마이닝을 이용한 품질제어 방법에 관한 연구)

  • The smelting and the continuous casting of steel are important processes that determine the quality of steel products. Especially most of quality defects occur during solidification of the steel continuous casting process. Although quality control techniques such as six sigma, SQC, and TQM can be applied to the continuous casting process for improving quality of steel products, these techniques don't provide real-time analysis to identify the causes of defect occurrence. To solve problems, we have developed a detection model using decision tree which identified abnormal transactions to have a coarse grain structure. And we have compared the proposed model with models using neural network and logistic regression. Experiments on steel data showed that the performance of the proposed model was higher than those of neural network model and logistic regression model. Thus, we expect that the suggested model will be helpful to control the quality of steel products in real-time in the continuous casting process.

Effect of Tempering on the Mechanical Properties of Martensitic Stainless Steels Fabricated by Centrifugal Casting (원심주조한 마르텐사이트 스테인레스강의 기계적 성질에 미치는 템퍼링 영향)

  • A new approach of producing martensitic structure for guide-roll materials was developed using centrifugal casting instead of classic overlay welding process. Centrifugal casting offered a simpler process, fewer defects and even microstructures. Especially in terms of thermal fatigue cracking which usually occurs in the HAZ of welding beads of used continuous caster guide roll materials made by overlay welding process. A typical tensile strength of 1,600 MPa was obtained by this process and was higher than typical tensile strength($800{\sim}1,200\;MPa$) with overlay welding technique. Tempering at $400{\sim}550^{\circ}C$ for 2 hrs was observed to have significant precipitate hardening effect which increases strength and elongation. Nitrogen content from the Cr-N input in the casting process was found to have positive contribution to decrease the volume fraction of ${\delta}$-ferrite which directly corresponds to increasing strength of the roll materials.

A Study of the Development of a High-Strength Al-Zn Based Alloy for Die Casting I (고강도 Al-Zn기 다이캐스팅 합금개발에 관한 연구 I)

  • Al-Zn based alloys are the most common types of wrought Al alloys. Although Al-Zn alloys have high strength, they cannot be applied to a conventional casting process. In this study, Al-Zn-based alloys applicable to a die casting process were developed successfully. The developed Al-45 wt% Zn-based alloys showed a fine equiaxed grain structure and high strength. A fine equiaxed grain having an average size of $25{\mu}m$ was obtained by the die casting process. The UTS and elongation of the new alloy are 475 MPa and ~3.5%, respectively. In addition, we elucidate the effect of a Zn addition on variations in different mechanical properties and the microstructure characteristics of (Al96.3-xZnxCu3Si0.4Fe0.3) x=20, 30, 40, and 45 wt% alloys fabricated by a die casting process.

Fabrication of Macro-porous Carbon Foams from Spherical Phenolic Resin Powder and Furfuryl Alcohol by Casting Molding (구상 페놀수지 분말과 푸르프릴 알코올로부터 주형성형에 의한 매크로 다공성 카본 폼의 제조)

  • Macro-porous carbon foams are fabricated using cured spherical phenolic resin particles as a matrix and furfuryl alcohol as a binder through a simple casting molding. Different sizes of the phenolic resin particles from 100-450 ㎛ are used to control the pore size and structure. Ethylene glycol is additionally added as a pore-forming agent and oxalic acid is used as an initiator for polymerization of furfuryl alcohol. The polymerization is performed in two steps; at 80℃ and 200℃ in an ambient atmosphere. The carbonization of the cured body is performed under Nitrogen gas flow (0.8 L/min) at 800℃ for 1 h. Shrinkage rate and residual carbon content are measured by size and weight change after carbonization. The pore structures are observed by both electron and optical microscope and compared with the porosity results achieved by the Archimedes method. The porosity is similar regardless of the size of the phenolic resin particles. On the other hand, the pore size increases in proportion to the phenol resin size, which indicates that the pore structure can be controlled by changing the raw material particle size.

Hardness and Microstructures of Ti-Zr-(Cu) based Alloys for Dental Castings (치과주조용 Ti-Zr-(Cu)계 합금의 경도 및 미세조직)

  • Experimental Ti-13%Zr and Ti-13%Zr-5%Cu alloys were made in an argon-arc melting furnace. The grade 2 CP Ti was used to control. The alloys were cast into phosphate bonded $SiO_2$ investment molds using an argon-arc casting machine, and The hardness and microstructures of the castings were investigated in order to reveal their possible use for new dental casting materials and to collect useful data for alloy design. The hardness of the Ti-13%Zr-5%Cu alloy(379Hv) became higher than that of Ti-13%Zr(317Hv) alloy, and the hardness of this alloys became higher than that of CP Ti(247Hv). Increasing in the hardness of the Ti-13%Zr-5%Cu alloy was considered to be solid solution hardening as the Ti-Zr system shows a completely solid solution for both high temperature $\beta$phase and low temperature $\alpha$ phase and also the inclusion of the eutectoid structure($\alpha Ti+Ti_{2}Cu$). No martensitic structures are observed in the specimen made of CP Ti, but Ti-13%Zr and Ti-13%Zr-5%Cu alloys show a kind of martensitic structure. Ti-13%Zr-5%Cu shows the finest microstructure. From these results, it was concluded that new alloys for dental casting materials should be designed as Ti-Zr-Cu based alloys.

Preparation of Forward Osmosis Membranes with Low Internal Concentration Polarization (농도 분극이 저감된 정삼투 분리막 제조)

  • Thin film composite (TFC) polyamide (PA) membranes were prepared on polyester (PET) nonwoven reinforced polysulfone supports for forward osmosis (FO) processes. PSF (polysulfone) supports were prepared via the phase inversion process from PSF casting solutions in dimethyl formamide (DMF) solvents (19 wt%) by using a PET nonwoven (thickness of $100{\mu}m$) as a mechanical reinforcing material for reverse osmosis (RO) membrane. The PSF support from 19 wt% of DMF/PSF casting solution showed sponge-like morphology and asymmetric internal structure. To reduce the internal concentration polarization in FO operation, thin ($20{\mu}m$ of thickness) nonwoven-supported PSF supports were prepared by using PSF/DMF casting solution (9~19 wt%). A desirable support structure with a highly porous sponge-like morphology were achieved from the thin nonwoven-supported PSF layer prepared with 9~12 wt% casting solution. A crosslinked aromatic polyamide layer was fabricated on top of each support to form a TFC PA membrane. The tested sample from 12 wt% of DMF/PSF casting solution presented outstanding FO performance, almost 5.5 times higher water flux (24.3 LMH) with low reverse salt flux (RDF, 1.5 GMH) compared to a thick nonwoven rainforced membrane (4.5 LMH of flux and 3.47 GMH of RSF). By reducing the thickness of the nonwoven and optimizing PSF concentration of casting solution, the morphology of the prepared membranes were changed from a dense structure to a porous sponge structure in the boundary area between nonwoven and PET support layer.

Ultrasonic Vibration and Rheocasting for Refinement of Mg-Zn-Y Alloy Reinforced with LPSO Structure

  • In this work, ultrasonic vibration (UV) and rheo-squeeze casting was first applied on the Mg alloy reinforced with long period stacking ordered (LPSO) structure. The semisolid slurry of Mg-Zn-Y alloy was prepared by UV and processed by rheosqueeze casting in succession. The effects of UV, Zr addition and squeeze pressure on microstructure of semisolid Mg-Zn-Y alloy were studied. The results revealed that the synergic effect of UV and Zr addition generated a finer microstructure than either one alone when preparing the slurries. Rheo-squeeze casting could significantly refine the LPSO structure and ${\alpha}-Mg$ matrix in $Mg_{96.9}Zn_1Y_2Zr_{0.1}$ alloy without changing the phase compositions or the type of LPSO structure. When the squeeze pressure increased from 0 to 400 MPa, the block LPSO structure was completely eliminated and the average thickness of LPSO structure decreased from 9.8 to $4.3{\mu}m$. Under 400 MPa squeeze pressure, the tensile strength and elongation of the rheocast $Mg_{96.9}Zn_1Y_2Zr_{0.1}$ alloy reached the maximum values, which were 234 MPa and 17.6%, respectively, due to its fine ${\alpha}-Mg$ matrix (${\alpha}1-Mg$ and ${\alpha}2-Mg$ grains) and LPSO structure.

Development of Prediction Model for Root Industry Production Process Using Artificial Neural Network (인공신경망을 이용한 뿌리산업 생산공정 예측 모델 개발)

  • This paper aims to develop a prediction model for the product quality of a casting process. Prediction of the product quality utilizes an artificial neural network (ANN) in order to renovate the manufacturing technology of the root industry. Various aspects of the research on the prediction algorithm for the casting process using an ANN have been investigated. First, the key process parameters have been selected by means of a statistics analysis of the process data. Then, the optimal number of the layers and neurons in the ANN structure is established. Next, feed-forward back propagation and the Levenberg-Marquardt algorithm are selected to be used for training. Simulation of the predicted product quality shows that the prediction is accurate. Finally, the proposed method shows that use of the ANN can be an effective tool for predicting the results of the casting process.

A Study on Manufacturing Process of Hypereutectic Al-Si Alloy via Horizontal Continuous Casting (수평연속주조에 의한 과공정 Al-Si합금 제조에 관한 연구)

  • The equipment for the horizontal continuous casting was built to produce hyper-eutectic Al-Si bars with a small cross-section of 25mm in diameter. The manufacturing processes including withdrawal cycle and secondary cooling methods were modified to refine the primary and the eutectic Si. The longitudinal casting speeds varied over the ranges of 670-1100mm/min for pure Al, and 200-350mm/min for Al-17wt%Si alloy. Due to the difference of cooling rate in the mould, microstructural asymmetry between the lower and the upper part of bar was observed. Thus, manufacturing processes such as cooling and withdrawal method were optimally combinated to get the homogeneous cast structure. With the increase of casting speed, the primary Si size was refined down to $30{\mu}m$ near the surface, and $80{\mu}m$ in the center of the bar.
