직교 절삭 기반 탄소섬유복합재 가공특성 관련 연구 (Evaluation of Machining Characteristics of the Carbon Fiber Reinforced Plastic (CFRP) Composite by the Orthogonal Cutting)

  • Carbon fiber reinforced plastic (CFRP) composites have been widely used due to their great strength, stiffness and light weight. However, due to its anisotropy and inhomogeneous properties the machining process of CFRP composites is typically more complex than that of regular metals. Since there are many defects, such as delamination and tool wear during the machining process of CFRP composites, the optimization of this process is essential in improving the productivity. In this study, orthogonal machining of CFRP composites was performed to identify the machining characteristics of these materials. In addition, an experimental observation of delamination was investigated through the use of scanning electron microscopy (SEM). In these experiments, the cutting forces were measured and analyzed to determine the difference between machining of CFRP composites and metals. The comparison between the numerical models and experimental results was performed in terms of the maximum cutting forces.

  • CFRP (Carbon Fiber Reinforced Plastic) and CFRP-metal stacks have recently been widely used in the aerospace and automobile industries. When CFRP is machined by a brittle fracture mechanism, defect generation behaviors are different from those associated with metal cutting. The machining quality is strongly dependent on the properties of CFRP materials. Therefore, process control for CFRP machining is necessary to minimize the defects of differently manufactured CFRPs. In this study, defects in drilling of CFRP substrates with a variety of fiber directions and resin types are compared with respect to thrust force. An experimental study on material interface detection is carried out to investigate its benefits in process control.

공구 형상에 따른 CFRP의 가공결함 제거에 관한 연구 (A Study on the Removal of CFRP Machining Defects by Various Tool Geometries)

  • CFRP(Carbon Fiber Reinforced Plastics) has many industrial applications due to its low weight and high strength properties. Due to its superior properties, for example, excellent resistance to fatigue wear, corrosion, and breakage from fatigue, it has been widely applicable to aircraft, automotive, and medical industries and so on. The main machining for CFRP is drilling, and route milling. In case of drilling, the machining defects such as the delamination of each layer, uncut fiber, resin burning, spalling, and exit burrs are inevitable. The issue to remove such kind of defects is necessary to make CFRP parts successful. From this point of view, this paper investigates the removal effectiveness of machining defects existing at exit region with different type of tool geometries. Consequently, based on the experiments, the tool geometry is most impact factor to remove uncut fiber or resin.

  • The recent development of core techniques in the IT industry can be summarized as a technical advancement for safety and convenience, and mechanical technology for being "eco-friendly" and lightweight. Under these circumstances, research of lightweight material has become attractive. In this study, CFRP (Carbon Fiber Reinforced Plastic) laminate specimens are subjected to a tensile test using the UTM(Universal Testing Machine, AG-IS 100 kN) to estimate their mechanical properties in terms of the Hole machining impact evaluation. The FEM (Finite Elements Method) analysis method is applied and the material properties obtained from basic experiments such as the Tensile test, the compressive test, and the shear test. CFRP materials properties from a previous study, as well as a finite element analysis program for Hole machining CFRP was compared with the experiments.

고속 라인 스캔 방식을 이용한 CFRP 가공 홀 표면 및 내부 결함 검사 (Measurements of Defects after Machining CFRP Holes Using High Speed Line Scan)

  • Using a line scan camera and a Galvano mirror, we constructed a high-speed line-scanning microscope that can generate 2D images ($8000{\times}8000pixels$) without any moving parts. The line scanner consists of a Galvano mirror and a cylindrical lens, which creates a line focus that sweeps over the sample. The measured resolutions in the x (perpendicular to line focus) and y (parallel to line focus) directions are both $2{\mu}m$, with a 2X scan lens and a 3X relay lens. This optical system is useful for measuring defects, such as spalling, chipping, delamination, etc., on the surface of carbon fiber reinforced plastic (CFRP) holes after machining in conjunction with adjustments in the angle of LED lighting. Defects on the inner wall of holes are measured by line confocal laser scanning. This confocal method will be useful for analyzing defects after CFRP machining and for fast 3D image reconstruction.

Hole quality assessment of drilled CFRP and CFRP-Ti stacks holes using polycrystalline diamond (PCD) tools

  • Polycrystalline diamond (PCD) tools possessing high hardness and abrasive wear resistance are particularly suited for drilling of carbon fiber reinforced plastic (CFRP) composites, where tool life and consistent hole quality are important. While PCD presents superior performance when drilling CFRP, it is unclear how it performs when drilling multi-stack materials such as CFRP-titanium (Ti) stacks. This comparative study aims to investigate drilling of a Ti plate stacked on a CFRP panel when using PCD tools. The first sequence of the drilling experiments was to drill 20 holes in CFRP only. CFRP-Ti stacks were then drilled for the next 20 holes with the same drill bit. CFRP holes and CFRP-Ti stack holes were evaluated in terms of machined hole quality. The main tool wear mechanism of PCD drills is micro-fractures that occur when machining the Ti plate of the stack. Tool wear increases the instability and the operation temperature when machining the Ti plate. This results in high drilling forces, large hole diameter errors, high surface roughness, wider CFRP exit thermal damage, and taller exit Ti burrs.

  • Recently, concerns about the environment are becoming more important because of global warming and the exhaustion of earth's resources. In the aviation and automobile industries, the application of light materials is increasingly important for eco-friendly and effective. Carbon Fiber Reinforced Plastics is a composite material which great formability and the high strength of carbon fiber. CFRP, which is both light and strong, is hard to manufacture. In addition, CFRP machining has a high chance of defects. This research discusses the development of a manufacturing system package for CFRP machining. It involving CFRP Drilling/Water-jet Manufacturing Machines, Inspection/Post-processing Systems, CNC platform for an EtherCAT servo Communication, Flexible Manufacturing Systems and CFRP machining Processes.

  • The simulation of Carbon fiber reinforced polymer (CFRP) machining facilitates the selection of optimal cutting parameter for high machining efficiency and better surface quality. In this study, This paper proposes a dual-dexel model to represent the fiber laminate with computational geometry method to calculate the fiber length removed per revolution and fiber cutting angles. A flat end milling simulation software is developed in C# to simulate and display the CFRP milling process. During simulation, fiber lengths, fiber cutting angle and engaged cutting angle can be displayed in real-time. A CFRP plate with different angles in different layer is used to compare the simulation results.

  • Carbon fiber reinforced plastics (CFRP), which have been developed for their high mechanical properties, are insufficient to secure machinery. This paper investigates the use of magnetic abrasive finishing methods and the characteristics of surface roughness for mirror machining of CFRP. The cylindrical surface of CFRP was ground using a diamond paste with sizes of 0.1, 0.5, 1 and 6${\mu}m$. Consequently, an effective surface roughness of 0.03${\mu}m(R_a)$ could be obtained via a paste size of 0.5${\mu}m$. The surface roughness was not improved due to epoxy abrasion between the carbon fiber and the epoxy.

CFRP is a composite material composed of carbon fibers embedded in a polymer matrix; it provides excellent resistance to fatigue wear, corrosion, and breakage due to fatigue. It is increasingly demanded in aircraft, automotive, and medical industries due to its superior properties to aluminum alloys, which were once considered the most suitable for specific applications. The basic machining methods of CFRP are drilling and route milling. However, in the case of drilling, the delamination of each layer, uncut fiber, resin burning, spalling, and exit burrs are barriers to successful application. This paper investigates the occurrence of exit burrs when drilling holes with ultrasonic vibration. Depending on design parameters such as the point angle, the characteristics of hole drilling were identified and appropriate machining conditions were considered.
