In recent automotive industry, vehicle weight can be reduced by one-step forming of tailored blanks welded with two or more sheets of metal blanks. Tailored blank(TB) welding is a production method for blanks involving welding together materials of different quality, thickness, and coating, and has proved popular in fabrication automotive parts. This paper deals with the forming characteristics of mash seam welded tailored blanks. Using these forming characteristics, the bumper beam was developed using the mash seam welded tailored blank with the different thickness. We performed the forming simulation with respect to strain distribution on blank during the stamping of the bumper rail part. Based on these results, we made some stamping tryouts with selected types of blank designs to investigate the formability of tailored blank with different thickness. During the tryouts, we knew that it was important the BHF(Blank Holding Force). We obtained to reducing 10.5% weight and cost with adapting the bumper beam of automotive component using the tailored blank of mash seam welding.
We have found that the damage of the front part for a vehicle and that of the rear part for a vehicle are the majority of frequency experienced by the traffic accidents. This study aims at the structural safety with optimum design of automotive bumper in order to minimize the maximum stress and displacement and reduce the minimum quantity of bumper material. As the forces of X and Y direction increase, equivalent stress and displacement increase. The displacement of X direction force increases more than 20% in comparison with Y direction force. But the equivalent stress of Y direction force increases more than 60% in comparison with X direction force. The mass of inner bumper becomes minimum and the mass of outer bumper becomes maximum when the force of 4000N is applied on the direction inclined at $45^{\circ}$ toward outer bumper. In 50% range of increase and decrease at X and Y direction force, the optimum forces of X and Y component becomes 2368.8N and 1538.8N respectively. And the masses of inner and outer polypropylene bumper become $3.3227{\times}10^{-2}kg$and $3.5538{\times}10^{-2}kg$respectively.
Since 2007, Insurance Institute of Highway Safety(IIHS) has conducted the new bumper test using bumper barrier to estimate the repair cost of impacted vehicle. In this study, for the front body FE model of a medium size passenger car analyzes were carried out to optimize the shape of backbeam center reinforcement bracket. First, overlap effect was examined with changing the overlap magnitude and spot welds were added along the backbeam center line for reducing the section shear deformation. Next, for an overlap model design parameter study was performed for the bracket. Thickness effect was examined and an inner reinforcement was added to the bracket. Also, the lower part of bracket was deleted and additionally the bracket length was extended. The results were discussed in terms of backbeam backward deflection, barrier backstop intrusion and weight. Compared with the current design, the final model showed 44.1% bracket weight reduction with 30.0% decrease of backbeam deflection.
This study investigates the strength durability of an automotive front bumper subjected to vibrations during driving. Through structural analyses,the maximum equivalent stresses of models 1 and 2 were found to be 187.09 and 278.4 MPa, respectively. The maximum deformations of models 1 and 2 were 1.3772 and 2.675 mm, respectively. As model 1 shows less deformation than model 2, itis stronger than model 2. Models 1and 2 show natural frequencies within 230 Hz as the range of the maximum harmonic response frequency. Models 1 and 2 have maximum amplitude displacements of 0.105 and 0.154 mm at critical frequencies of 159 and 110 Hz, respectively. As model 1 has a higher critical frequency than model 2, it has more strength durability than model 2. This study result can be effectively utilized for the design of a front bumper by investigating prevention against damage and its strength durability.
Bumper is designed to protect the automotive frame without damage at low velocity. Expanded polypropylene (EPP) foam is used in the bumper as an energy absorbing material. In order to exactly predict the energy absorbing performance of the foam material under impact loading condition, it is important to use high strain rate material properties. In this study, a new apparatus for dynamic compression tests was developed to investigate the high strain rate behavior of EPP foams. Three kinds of EPP foams which have different expansion ratios were tested to investigate the quasi-static and dynamic compression behavior. Quasi-static compressions were performed at low strain rates of 0.001/s, 0.1/s and 1/s. The dynamic compressions were carried out at high strain rates of 50/s and 100/s with the developed apparatus. It was observed that the EPP foam has significant strain rate effect as compared to quasi-static behavior.
It is a frequent occurrence in urban traffic - a low-speed collision in which one vehicle hits the back of another. The vehicles often sustain expensive damage. Bumpers can reduce this damage, but only line up so the initial contact in an impact is bumper to bumper. Then the bumpers on the colliding vehicles have to absorb the crash energy, keeping damage away from expensive sheet metal, lights, and other components. In real world accidents, Bumper mismatches in crashes are increasing, and the resulting repair costs from low-speed collisions are escalating. In this study, we investigated the bumper rail height and analyzed their effects on repair cost. Futhermore, Our 16kph front-into-rear crash tests demonstrates bumper mismatch problem.
Bumpers are structural components to reduce physical damage to the front and rear ends of a passenger motor vehicle from low speed collisions. Damage assessment and the protectiveness are the commonly used designing criteria but in this study, relative displacements of the bumper are examined. To absorb the crash energy without significant damage to the bumper itself, foam material is installed between fascia and beam. However, it is not easy to predict the exact displacements generated in bumper structures through FEM because the compressive stress-strain curve of a foam material depends on strain rates that deviates significantly on each trial. Under this uncertain condition, a range of displacements is calculated and the optimum design is performed using the design of experiments. The result will be used to find the design that minimizes the weight within displacement constraints. The orthogonal array of L9 is introduced to find the optimum of the design variables that considers the thickness of inner beam, outer beam and stay, This study will suggest the design procedure of a front bumper using the uncertain stress-strain curve of a foam material.
A kinematic analysis method has been used as analysis method for dynamic behavior of moving parts of vehicle, especially hood part. Such analysis method, however, has its limitations in terms of design technology, including, over travel of hood that occurs due to lack of considerations of compliance characteristics, such as flexible components of hood's weather strip and over slam bumper. Therefore, it is necessary to develop a modeling which reflects compliance of flexible components of hood and elastic characteristics of panel for improvement of design process. In this thesis, a finite element method as mentioned earlier, is developed to represent over travel of hood. Also optimization process applying sequential approximate optimization is suggested to prevent over travel. The over travel analysis method and optimization process, which are developed through the research, would make it possible to design with high quality and credibility. Furthermore, it is expected that the time for design would be reduced and the design quality also improved.
