Fabrication of Polymer Master with High Aspect Ratio by Using Anodic Aluminum Oxidation (양극산화공정을 이용한 고세장비의 폴리머 마스터 제작)

  • AAO(Anodic Aluminum Oxidation) method has been known that it is practically useful for the fabrication of nano-structures and makes it possible to fabricate the highly ordered nano masters on large surface and even on the 2.5 or 3D surface at low cost comparing to the expensive e-beam lithography or the conventional silicon processing. In this study, by using the multi-step anodizing and etching processes, highly ordered nano patterned master with concave shapes was fabricated. By varying the processing parameters, such as initial matter and chemical conditions; electrical and thermal conditions; time scheduling; and so on, the size and the pitch of the nano pattern can be controlled. Consequently, various alumina/aluminum nano structures can be easily available in any size and shape by optimized anodic oxidation in various aqueous acids. In order to replicate nano patterned master, the resulting good filled uniform nano molded structure through electro-forming process shows the validity of the fabricated nano pattern masters.

  • Anodizing is an electrochemical surface treatment method conferring corrosion resistance and durability by forming a thick anodization film on the metal surface. Aluminum has a long service life and high thermal conductivity and formability, as well as excellent corrosion resistance. Aluminum 3003 alloy has improved formability, strength, and corrosion resistance due to the addition of a small amount of manganese. However, corrosion occurs in seawater and environments polluted with corrosion-inducing substances, which reduce corrosion resistance. Therefore, it is necessary to artificially form a thick anodized film to improve corrosion resistance. In this study, the anodization treatment time was 4 minutes, and voltages of 10 V, 20 V, 30 V, 40 V, 50 V, 60 V, 70 V, 80 V, 90 V, and 100 V were applied. The thickness and pore size of the oxide film increased according to the applied voltage. A barrier film was formed under voltage conditions from 10 V to 50 V, and a porous film was formed under voltage conditions from 60 V to 100 V. After anodizing, coating was applied. Wettability and corrosion resistance were observed before and after coating according to the surface shape and thickness of the oxide film.

  • Microstructure of aluminum alloys produced by the different mixing ratio of secondary ingot made by aluminum UBC (used beverage can) and virgin aluminum was investigated. The phase transitions of casted ingot by heat treatment were also studied. The alloys were melted at the electric resistance furnace, then casted using ceramic filter. Homogenization heat treatment was conducted at $615^{\circ}C$ for 10hrs to control cast microstructure. There were several kinds of phases, in as-cast condition, such as $\alpha$($Al_{12}$ $((Fe,Mn)_3$Si), $\beta$($Al_{6}$ (Fe,Mn)), and fine $Mg_2$Si phases. Especially, the amount of $\beta$-phase which was harmful in forming process was large. The $\beta$-Phase formed was transformed to u-phase by heat treatment. The fine $Mg_2$Si in the aluminum matix was also transformed to $\alpha$-phase by this heat treatment. Impurities filtered during casting process were identified as intermetallic compounds of Fe, Cu, Si.

Near-Net-Shape Forming and Green Properties of Silicon Nitride by Direct Coagulation Casting Technique (직응집성형법을 이용한 질화규소의 실형상 성형공정 및 성형특성)

  • In this proposed study, a new emerging shape forming technique Direct Coagulation Casting(DCC) which enables to fabricate complex-shaped ceramic parts has been investigated using colloid surface chemistry. Various process variables affected by dispersant, coagulation agent and sintering additives, have been evaluated in order to achieve highly concentrated stabilized silicon nitride suspensions. A high solid loading of 51 vol% in the dispersed silicon nitride suspension was prepared with 1.0wt% Tetraethylammonium Hydroxide (TEAH), which obtained a stable silicon nitride suspension with sintering additives $(Al_2O_3\;and\;Y_2O_3)$ in alkaline regions. The addition of hydroxyaluminium diacetate into the suspension, which decomposed at elevated temperatures, led to coagulate of a silicon nitride suspension. In a basic medium, aluminum ions precipitated to aluminum hydroxide $(Al(OH)_3)$, leading to decreased $OH^-$ concentration and, thus, coagulated suspension.

  • In the automobile industry, reducing the weight is the most important objective for reducing air pollution and improving the fuel efficiency. For this reason, the application of aluminum sheets is increasing. When the sheets are applied to the automobile, using inappropriate variables for the material, product design, and press processing can generate tearing, wrinkling, and spring-back problems, which are the main types of failure in the manufacturing process. Therefore, it is necessary to reduce these failures by harmonizing the many variables and strictly managing the processes. In this research, we study the theoretical plasticity instability of Al5454 and obtain the forming limit diagram (FLD) using MATLAB. Moreover, we compare the theoretical FLD with an experimental FLD obtained from a stretching test.

Effect of Brake Timing on Joint Interface Efficiency of Aluminum Composites During Friction Welding (알루미늄 복합재료의 마찰용접시 브레이크 타이밍이 접합계면 효율에 미치는 영향)

  • Friction welding of $Al_2O_3$ particulate reinforced aluminum composites was performed and the following conclusions were drawn from the study of interfacial bonding characteristics and the relationship between experimental parameters of friction welding and interfacial bond strength. Highest bonded joint efficiency (HBJE) approaching $100\%$ was obtained from the post-brake timing, indicating that the bonding strength of the joint is close to that of the base material. For the pre-brake timing, HBJE was $65\%$. Most region of the bonded interface obtained from post-brake timing exhibited similar microstructure with the matrix or with very thin, fine-grained $Al_2O_3$ layer. This was attributed to the fact that the fine-grained $Al_2O_3$ layer forming at the bonding interface was drawn out circumferentially in this process. Joint efficiency of post-brake timing was always higher than that of pre-brake timing regardless of rotation speed employed. In order to guarantee the performance of friction welded joint similar to the efficiency of matrix, it is necessary to push out the fine-grained $Al_2O_3$ layer forming at the bonding interface circumferentially. As a result, microstructure of the bonded joint similar to that of the matrix with very thin, fine-grained $Al_2O_3$ layer can be obtained.

An Effect of Process Parameters on the Generation of Sheet Metal Curvatures in the Incremental Roll Forming Process (점진적 롤 성형 공정에서 공정 변수가 박판 금속의 곡률 생성에 미치는 영향)

  • In order to make a doubly curved sheet metal effectively, a sheet metal farming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation to thickness. The developed process is an unconstrained forming process with no holder. For this study, the experimental equipment is set up with the roll set which consists of two pairs of support rolls and one center roll. In the experiments using aluminum sheets, it is found that the curvature of the formed sheet metal is determined by controlling the distance between supporting rolls in pairs and the forming depth of the center roll and it also depends on the thickness of the sheet metal. In order to check the effect of process parameters on the generation of sheet metal curvatures in this process, the orthogonal array is adopted. From the experimental results, among the process parameters, the distance between supporting rolls in pairs along the same direction of one principle radius of curvature as well as the forming depth and the thickness of the material is shown to influence the generation of curvature in the same direction significantly. That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principle radius of curvature, does not have an significant effect on the generation of the curvature in that direction. It just affects the generation of curvature in its own direction mainly with the forming depth and the thickness of the material.

An Overview of The Commercialisation of The Spray Forming Process

  • (i) The development of a metallurgical bond during the spray forming of clad products has offered the possibility of manufacturing large rolls, including those used in hot and cold strip mills. Small rolls are already being produced in Japan. (ii) Technical developments, including the use-of-multi-atomizers have resulted in the elimination of porosity from the internal bore of a sprayed tube. Bimetallic tubing can also be manufactured and the installation of a 4.5 ton tube plant in the USA should provide low operation costs. (iii) Spray forming offers a potentially low cost manufacturing route for superalloy ring/casing components in high strength superalloys. (iv) A large pilot plant has been built for the spray forming of ultra-clean superalloys for turbine disc applications. (v) Using twin-atomizing technology, special steel billets have been spray formed up to 400mm diameter with deposition yields in excess of 90%. (vi) Al/Si alloy extrusion billets with excellent dimensional tolerances are being manufactured for large scale automotive applications. Several new aluminum alloys have also been developed, including high strength, low density and low cocfficient of expansion materials. (vii) New copper alloys have been developed and pilot plants are in operation to produce these alloys once markets have become established.

Analysis and Design of a Forming Porcess for Combined Extrusion with Aluminum AIIoy 7075 (알루미늄 7075 복합압출재에 대한 공정해석 및 설계)

  • A Combined extrusion operation consists of forward and backward extrusion forming and it is possible to make the process be simple by employing it. But the metal flow pattern induced by the operation is hard to analyze accurately because the flows are non-steady, which have at least two directions dependent upon each other. So engineers in the industrial factories had conducted the two extrusion operations separately. A new process was designed by the industrial expert for forming of an alu-minum preform using the combined extrusion operation. In this study, experiments and finite element analysis was carried out to determine the process parameters. Through the preliminary experiment, it was shown that warm forming condition was more desirable than cold or hot ones. And optimal shape of initial billet could be also determined. From the compatibility test, bonde-lube was chosen as the optimal lubricant and 20$0^{\circ}C$ as the material temperature by the inspection of micro-structure. The operation was simulated by the rigid-plastic finite element method to examine the metal flow. Disap-pearing of dead metal zone was observed as the punch fell down and desirable shape was obtained from the one operation. As a result of this study, 7 operations could be reduced and 225% of material saved.

  • Two-dimensional solidification analysis during rheology forming process of semi-solid aluminum alloy has been studied. Two-phase fluid flow model to investigate the velocity field and temperature distribution is proposed. The proposed mathematical model is applied to the die shape of the two types. To calculate the velocity and temperature fields during rheology forming process, the earth governing equation correspondent to the liquid and solid region are adapted. Therefore, each numerical models considering the solid and liquid region existing within the semi-solid material have been developed to predict the deflect of rheology forming gnarls. The Arbitrary Boundary Maker And Cell (ABMAC) method is employed to solve the two-phase flow model of the Navier-Stokes equation. Theoretical model on the basis of the two-phase flow model is the mixture rule of solid and liquid phases. This approach is based on the liquid and solid viscosity. The liquid viscosity is pure liquid state value, however solid viscosity is considered as a function of the shear rate, solid fraction and power law curves.
