  • The aluminum chassis drive gear manufacturing process improvement has been very effective in both technical and economic aspects. Technology for Shear mold design technology, mold material selection and processing technology, and press molding technology has improved greatly overall. In the meantime, it is necessary to clarify the causes of defects that occur frequently due to lack of technology, Based on this, it is meaningful that it has secured the ability to respond to new product development and molding in the future. By applying these technologies, we plan to expand not only the drive gear chassis, but also various types of press forming such as frame, handle, various fastening parts of system window. In addition, the ability to develop precision products in the future is expected to become a driving force in further enhancing the competitiveness of companies.

Finite Element Simulation of a Hot Aluminum Roll Forging Process and its Experimental Verification (열간 알루미늄 롤단조 공정의 유한요소해석과 실험적 검증)

  • In this paper, an aluminum ring forging process of manufacturing an optimized perform for a hot forging process is simulated using AFDEX 3D, a general-purpose metal forming simulator based on rigid-thermoviscoplastic finite element method. Non-isothermal analysis is carried out and the predictions are compared with the experiments in terms of dimensional accuracy. It was shown that the predictions are in good agreement with the experiments.

Forming of Metallic Bipolar Plates by Dynamic Loading (Dynamic Load를 이용한 박막 금속 분리판 성형기술)

  • The weight of the bipolar plate is one of the crucial aspects of improving power density in PEMFC stacks. Aluminum alloys have good mechanical properties such as density, electrical resistivity, and thermal conductivity. Furthermore, using aluminum in a bipolar plate instead of graphite reduces the bipolar plate cost and makes machining easier. Therefore in this study, an aluminum alloy was selected as the appropriate material for a bipolar plate. Results from feasibility experiments with the aim of developing fuel cells consisting of Al bipolar plates with multiple channels are presented. Dynamic loading was applied and the formability of micro channels was estimated as a function of punch pressure and die radius. Sheets of Al5052 with a thickness of 0.3mm were used. For a die radius of 0.1mm the formability was optimized with a sine wave dynamic load of 90kN at maximum pressure and 5 cycles of a sine wave punch travel. The experimental results demonstrate the feasibility of the proposed manufacturing technique for producing bipolar plates.

  • Aluminum alloy sheet is being applied to automobiles continuously for the purpose of reducing car body weight. However, due to low formability, there's a limit to application of products with a deep forming depth such as door inner parts. Therefore, the difficult-to-form parts are mainly segmented formed then joined together, which is also disadvantageous as it increases the cost of manufacturing. This study proposes a hybrid cold-hot stamping method for the 1-piece door inner part to reduce cost. To design the stamping process, numerical simulation method is established by using the temperature-dependent mechanical properties of AA6016. The formability according to the hybrid cold-hot stamping method is evaluated using numerical analysis. The suitability of the proposed stamping method is then verified through the stamping tryout.

Effects of Heat Treatment on Surface Properties of Aluminum 6061 Alloy After Anodization (알루미늄 6061 합금 양극산화 후 열처리에 따른 표면 특성 관찰)

  • Anodization is a representative electrochemical surface treatment method that can improve both heat resistance and corrosion resistance by forming an anodization film on the surface of the aluminum. However, these properties can be changed after an additional heat treatment process. In this study, Al 6061 was subjected to an anodization process at 60 V for 1 hour, 5 hours, or 9 hours. An additional heat treatment process was performed at 500 ℃ for 30 minutes. Field emission scanning electron microscopy (FE-SEM) analysis revealed that the thickness of the anodized film was increased in proportion to the anodization time. Both pore size and pore diameter of the anodized film was also increased after anodization. After an additional heat treatment process, there were no significant changes in the thickness, pore size, or pore diameter of the anodized film. Heat resistance was confirmed through thermal analysis and chemical resistance was evaluated with a potentiodynamic polarization test.

  • The hot curvature forming of large aluminum plates is a process used to produce spherical liquefied natural gas (LNG) tanks. In this study, we describe a method to determine the optimum shape of blanks to minimize the root gap in the forming process. The method proposed in this study was applied to a small-scale model for thick plates with a curvature of 1500 mm and thickness of 6 mm. First, the shape of the curved shells was determined as the target shape, and then a coordinate transform was used to determine the optimum blank shape, which was then iteratively modified using the results of finite element method (FEM) simulations, including heat transfer, until the shape error was minimized. Experiments in forming using Al5083 thick plate were carried out, showing that the method can determine the optimum blank shape within an allowable root gap of 0.1 mm.

  • It was reported that the semi-solid forming process has many advantages over the conventional forming process, such as a long die life, good mechanical properties and energy savings. It is very important, however, to control liquid segregation to gain mechanical property improvement of materials. During forming process, Rheology material has complex characteristics, thixotropic behavior. Also, difference of velocity between solid and liquid in the semi-solid state material makes a liquid segregation and specific stress variation. Therefore, it is difficult for a numerical simulation of the rheology Process to be Performed. General Plastic or fluid dynamic analysis is not suitable for the behavior of rheology material. The behavior and stress of solid particle in the rheology material during forging process is affected by viscosity, temperature and solid fraction. In this study, compression experiments of aluminum alloy were performed under each other tool shape. In addition, the dynamics behavior compare with Okano equation to Power law model which is viscosity equation.

Die Surface Texturing by Femtosecond Laser for Friction Reduction (펨토초레이저를 이용한 알루미늄 성형다이의 미세가공에 관한 연구)

  • Interface friction in blanking dies, cold forging and extrusion of aluminum alloys is a major cause of inefficient process. This paper describes an investigation of femtosecond laser texturing for reduction of interface friction on sliding surfaces in forming process. Femtosecond direct writing technology was used to fabricate a laser micro-machined die and to create microgroove patterns with varying size and density on metal forming dies. A systematic approach to find the optimum parameters and computer simulation comparison of friction coefficients are provided to study the relation of friction coefficients and die profiles. In metal forming tests, the effectiveness of various laser-machined patterns for enhancing interface lubrication is determined.

Spring-Back Prediction for Sheet Metal Forming Process Using Hybrid Membrane/shell Method (하이브리드 박막/쉘 방법을 이용한 박판성형공정의 스프링백 해석)

  • To reduce the cost of finite element analyses for sheet forming, a 3D hybrid membrane/shell method has been developed to study the springback of anisotropic sheet metals. In the hybrid method, the bending strains and stresses were analytically calculated as post-processing, using incremental shapes of the sheet obtained previously from the membrane finite element analysis. To calculate springback, a shell finite element model was used to unload the final shape of the sheet obtained from the membrane code and the stresses and strains that were calculated analytically. For verification, the hybrid method was applied to predict the springback of a 2036-T4 aluminum square blank formed into a cylindrical cup. The springback predictions obtained with the hybrid method was in good agreement with results obtained using a full shell model to simulate both loading and unloading and the experimentally measured data. The CPU time saving with the hybrid method, over the full shell model, was 75% for the punch stretching problem.

  • In order to restrain the local necking during stretching of sheet metals, the combined stretching processes with simultaneous compression are proposed. The combined stretching tests with two types of compression to top of the cup were carried out using the pure aluminum sheets; (1) stroke control loading process and (2) pinpoint loading process. It was clarified that the metal flow in the cross-section of the cup is affected significantly both by the magnitude of load and the stroke in the compression process. It was also found that the local necking can be restrained effectively by the metal flow from center of the cup and therefore the forming limit is improved.
