Evaluation of the Static Strength of a Mg-Sn-Al-Zn Alloy Used for an Automotive Control Arm (Mg-Sn-Al-Zn 합금을 적용한 컨트롤암의 정강도 평가에 관한 연구)

  • Magnesium(Mg) alloys have been evaluated as replacements for steel or aluminum parts in the automobile industry because of the fuel economy they can provide through reducing weight. The application of Mg alloys has been limited due to its low formability at room temperature, which results from a small number of active slip systems. In the current study, an extruded TAZ711(Mg-7Sn-1Al-1Zn) alloy was warm forged into an automotive control arm to evaluate its formability at various forging temperature. Warm forging was conducted at temperatures of 200, 250, 350 and 450℃. Static strength evaluation was performed on the as-forged specimen at 250℃. The results showed good static strength.

  • The Substitution development of 7075-T6 Al alloy to 7050-T74 Al alloy in small arms to improve anti-stress corrosion cracking was processed along with mass productivity consideration. To meet 7050 Al alloy material characteristics Indirect extrusion type was adopted and local heating above recrystalization temperature in forging process had to be avoided. The T74 aging treatment was 12$0^{\circ}C$ -6hrs and 175$^{\circ}C$ -12hrs and was appropriate for both machanical and anti-cohesion properties. In accessment of field application test 7050Al alloy made parts of small arms showed equivalent or better performance than 7075 Al alloy.

Powder Forging of Rapidly Solidified hi-Si Alloy with Back Pressure

  • Powder forging with a back pressure was investigated for production of automobile and compressor parts made of a rapidly solidified Al-Si alloy powder. Disk-shaped green compacts made of a rapidly solidified Al-Si alloy powder were hot forged, and hubs were formed by loading back pressure on their top. The influences of the back pressure and die temperatures on forgeabiliy and properties of parts made of a rapidly solidified Al-Si alloy powder were examined. This method was also applied to the production of a scroll part. The results of these studies are summarized as follows : 1. A back pressure on the hub top is very effective for consolidation and preventing crack formation in the hub. 2. When a back pressure tess than 98 MPa is applied, the forging pressure increases by the same amount of the applied back pressure. With more than 98 MPa, the forging pressure increases further due to an increased friction at the hub side. 3. Die temperatures higher than approximately 670k are needed in order to consolidate well the hub top without cracks.

  • In order to reduce the weight of automobile parts, automobile parts using aluminum alloy are being developed. Aluminum alloy for automobile parts is mainly made of Al6xxx (Al-Mg-Si) type alloy, which is excellent in hot forming property, and it can increase mechanical properties by the use of heat treatment. In this study, hot forming was performed using Al6082. Before the hot forming, the forming analysis was performed using the DEFORM-3D finite element analysis program in this case. For the forming analysis, the heat transfer coefficient was derived from the experiment, and the forming analysis was performed by applying it. At the forging analysis, the temperature of Al6082 material was set to 813K and that of the mold was set to room temperature. After the forging analysis, the experiment was performed, and the forging analysis and the experimental results were compared.

  • The application of Al parts in passenger car has been increasing for the last decade, which gives many advantages such as better fuel efficiency, driving performance and safety. Control arm is one of the most preferably substituted parts from steel into Al alloys among numerous automotive parts. Currently, both wrought and cast Al alloys can find the application for control arm in passenger car. The balance between performance and cost determines a material as well as a fabrication process for a particular part model. In the present study, comparison among various processing techniques has been carried out to build up a data base for Al control arm fabrication.

  • Semi-solid forging is a compound forging technology to deventional forging process. Among several steps of semi-solid forging process, the heating step of a billet prior to semi-solid forging step is necessarily required to obtain globular microstructure. For the forming operation to work properly, it is also important to heat the billet uniformly for the uniformity of solid-liquid distribution. To satisfy these requirements, induction heating has been generally used for a long time. This paper presents the method to find heating condition and the temperature distribution inside of a billet with a induction heating apparatus by comparing the computer simulation with experiment for aluminum alloys Al2024 and A356.

  • Many researches have been already done on the issues of high temperature deformation and the microstructural evolution. The information has been very useful for the plasticity industry, especially successful for the extrusion. However, the parts made with forging usually have a complex shape. It is difficult to control the distribution of the variables like strain, strain rate and temperature rise due to the working heat during a hot-forging process. Consequently, the microstructural variation could be occurred depending on the plastic deformation history that the forged part would get during a hot forging. In the present study, the microstructural characteristic of a hot-forged 6061 aluminum alloy has been discussed on the aspect of grain size evolution. A forging of 6061 aluminum alloy has been carried out for a complex shape with a dimensional variation. Also, finite element analysis has been done to understand how the deformation variables such as strain, strain rate give an influence on the microstructure of a hot forged aluminum product.

Flow Stress of A16061 at Elevated Temperature and Its Application to Forging Simulation for verification (Al6061의 고온변형특성 및 단조 시뮬레이션 적용을 통한 검증)

  • In this paper, flow stress of Al6061 is obtained by compression test in the range of temperature from $300^{\circ}C$ to $550^{\circ}C$ and effective strain-rate from 0.1/s to 20.0/s. The flow stress information is used to simulate an aluminum hot forging process. Non-isothermal simulation is carried out by a rigid-thermoviscoplastic finite element method. The predictions are compared with the experiments in terms of the deformed shape of material.

  • The die design for hot forging was investigated for manufacturing precisely of scroll rotor made with Al-Si alloy. A scroll rotor is a non-symmetric 3-D shape part, having involute wraps. Disk-shaped billet of Al-Si alloy was extruded to wraps and boss simultaneously. Because the involute wraps is not axi-symmetric, the flow velocity and the stress of die is very much different at each portion. Moreover, the die in wraps portion is a cantilever beam and fractured. In this paper, the analysis of forming and die stress is investigated using the FEM tool, DEFORM-3D. The tensile strength of tool material is $250kg/mm^{2}$. From the analysis results, we can find the maximum principal stress of die is over the fracture strength and redesign the die. The prototype forged part is superior in net shaping and microstructure.
