A Study on Silicon Nitride Based Ceramic Cutting Tool Materials

  • The silicon nitride based ceramic cutting tool materials have been fabricated by gas pressure sintering (GPS) or hot pressing (HP). Their mechanical properties were measured and the effect of the fabrication variables on the properties were examined. Also, effect of adding TiN or TiC particulates on the mechanical properties of the silicon nitride ceramics were investigated. Ceramic cutting tools (ISO 120408) were made of the sintered bodies. Cutting performance test were performed on either conventional or NC lathe. The workpieces were grey cast iron, hardened alloy steel (AISI 4140, HRc>60) and Ni-based superalloy (Inconel 718). The results showed that fabrication variables, namely, sintering temperature and time, exerted a strong influence on the microstincture and mechanical properties of the sintered body, which, however, did not make much difference in wear resistance of the tools. High hardness of the tool containing TiC particulates exhibited good cutting performance. Extensive crater wear was observed on both monolithic and TiN-containing silicon nitride tools after cutting the hardened alloy steel. Inconel 718 was extremely difficult to cut by the current cutting tools.

  • In this work, diamond-like carbon (DLC) films are coated onto plasma nitrided AISI 4140 steel by DC-pulsed PECVD. One problem of DLC films is their very poor adhesion on steel substrates. The purpose of the nitriding was to enhance adhesion between the substrate and the DLC films. The white layer formation is avoided. Plasma nitriding increased adhesion from 8 N for DLC coating to 25 N for duplex coating. Duplex plasma nitriding/DLC coating was proven to be more effective in improving the adhesion. The purpose of the bond layer was to enhance adhesion between the substrate and the DLC films.

  • Effect of austenitizing temperatures on the impact value of the AISI 4140 steel after repetition of spheroidization and cold deep drawing treatment has been studied. Sufficient dissolution of carbide was shown after austenitizing at the high temperature of $950^{\circ}C$. Accordingly, the impact value was remarkably increased by tempering of this high temperature austenitized steel at the tempering temperature ranges between $570^{\circ}C$ and $630^{\circ}C$. On the other hand, remarkable decrease in the impact values and elongations were shown by tempering the low temperature-austenitized ($870^{\circ}C$) steel due to the coarsening of undissolved-carbide existed at the austenitizing temperature.

The Effect of the Cutting Parameters on Performance of WEDM

  • In this study, variations of cutting performance with pulse time, open circuit voltage, wire speed and dielectric fluid pressure were experimentally investigated in Wire Electrical Discharge Machining (WEDM) process. Brass wire with 0.25 mm diameter and AISI 4140 steel with 10 mm thickness were used as tool and work materials in the experiments. The cutting performance outputs considered in this study were surface roughness and cutting speed. It is found experimentally that increasing pulse time, open circuit voltage, wire speed and dielectric fluid pressure increase the surface roughness and cutting speed. The variation of cutting speed and surface roughness with cutting parameters is modeled by using a regression analysis method. Then, for WEDM with multi-cutting performance outputs, an optimization work is performed using this mathematical models. In addition, the importance of the cutting parameters on the cutting performance outputs is determined by using the variance analysis (ANOVA).

Corrosion resistance of a carbon-steel surface modified by three-dimensional ion implantation and electric arc.

  • The hybrid method of three-dimensional ion implantation and electric arc is presented as a novel plasma-ion technique that allows by means of high voltage pulsed and electric arc discharges, the bombardment of non-metallic and metallic ions then implanting upon the surface of a solid surface, especially out of metallic nature. In this study AISI/SAE 4140 samples, a tool type steel broadly used in the industry due to its acceptable physicochemical properties, were metallographically prepared then surface modified by implanting titanium and simultaneously titanium and nitrogen particles during 5 min and 10 min. The effect of the ion implantation technique over the substrate surface was analysed by characterization and electrochemical techniques. From the results, the formation of Ti micro-droplets upon the surface after the implantation treatment were observed by micrographs obtained by scanning electron microscopy. The presence of doping particles on the implanted substrates were detected by elemental analysis. The linear polarization resistance, potentiodynamic polarization and total porosity analysis demonstrated that the samples whose implantation treatment with Ti ions for 10 min, offer a better protection against the corrosion compared with non-implanted substrates and implanted at the different conditions in this study.

  • In order to investigate the interfacial structure between TiN and iron nitride, an AISI 4140 steel was nitrided to form a layer of thickness 15$\mum$ by DC ion nitriding, then the surface was bombarded with Ti ions and subsequently coated a TiN film of 5$\mum$ by arc ion plating method. The interfacial microstructure between TiN and iron nitride was characterized by optical microscope, SEM and XRD. So called black layer was observed in the duplex treatment. It was resulted from the decomposition of iron nitride during the bombardment. Its thickness was increased with increasing bombardment time at high bias voltage. But the thickness was greatly decreased when the iron nitride was bombarded with a nitrogen gas or at a reduced bias voltage. The adhesion strength of the top TiN coating was decreased with increasing thickness of the black layer. Furthermore, the reduced adhesion strength in this system was discussed in view of the interfacial structural relationship between TiN and iron nitride.

Multi response optimization of surface roughness in hard turning with coated carbide tool based on cutting parameters and tool vibration

  • In the present work, the effects of cutting parameters on surface roughness parameters (Ra), tool wear parameters (VBmax), tool vibration (Vy) and material removal rate (MRR) during hard turning of AISI 4140 steel using coated carbide tool have been evaluated. The relationships between machining parameters and output variables were modeled using response surface methodology (RSM). Analysis of variance (ANOVA) was performed to quantify the effect of cutting parameters on the studied machining parameters and to check the adequacy of the mathematical model. Additionally, Multi-objective optimization based desirability function was performed to find optimal cutting parameters to minimize surface roughness, and maximize productivity. The experiments were planned as Box Behnken Design (BBD). The results show that feed rate influenced the surface roughness; the cutting speed influenced the tool wear; the feed rate influenced the tool vibration predominantly. According to the microscopic imagery, it was observed that adhesion and abrasion as the major wear mechanism.
