A Convergence Study on the 5-axis Machining Technology using the DICOM Image of the Humerus Bone (위팔뼈 의료용 디지털 영상 및 통신 표준 영상을 이용한 5축 가공기술의 융합적 연구)

  • The present study aimed to obtain basic knowledge of a customized artificial joint based on the convergence research of Digital Imaging and Communications in Medicine(DICOM) and 5-axis machining technology. In the case of the research method, three-dimensional modeling was generated based on the medical image of the humerus bone, and the shape was machined using a chemical wood material. Then, the anatomical characteristics and the modeling machining computation times were compared. The results showed that the Stereolithography (STL) modeling required twice more time for semi-finishing and 10 times more time for finishing compared to the Initial Graphics Exchange Specification(IGES) modeling. For the 5-axis machining humerus bone, the anatomical structures of the anatomic neck, greater tubercle, lesser tubercle, and intertubercular groove were similar to those in the three-dimensional medical image. In the future, the convergence machining technology, where 5-axis machining of various structures(e.g., the surgical neck undercut of the humerus bone) is performed as described above, can be efficiently applied to the manufacture of a customized joint that pursues the precise model of a human body.

  • The purpose of this research is to develop a method for cutting non-circular holes on a bent thick plate. Generally in order to cut the holes on the large plates, a special-purpose 5-axis machine is needed. However, such a machine is unavailable in most of the machine shops. This paper provides a description of such a method that utilizes a general-purpose 5-axis water-jet machine in place of the special-purpose machine: First, the bent piece is transformed into a flat plate, where the shape of the holes is reconstructed by considering deformation during bending. Then, after a 5-axis NC data is generated, the holes on the flat plate are cut using the 5-axis water-jet machine. The final step is to return to its, original shape by bending the plate with its newly-cut holes. The proposed methodology is implemented as a dedicated system by customizing a commercial CAD/CAM system. Some illustrations are provided throughout the paper in order to show the validity of the proposed methods and the developed system.

Machinability Evaluation according to Variation of Endmill Shape for High Speed Machining (고속가공용 엔드밀 형상변화에 따른 가공성 평가)

  • The technique of high speed machining is widely studied in machining fields, because the high efficiency and accuracy in machining can be obtained in high speed machining. Unfortunately the development of tool fur high speed machining in not close behind that of machine tool. In this study, 10 types flat endmill is prepared for obtaining data according to tool shape. Especially, we concentrated in helix angle, number of cutting edge and rake angle. Cutting condition is selected for several experiments and measuring cutting farce, tool life, tool wear and chip shape according to cutting length. 3-axis cutting farces are acquired from the tool dynamometer with high natural frequency, as the conventional tool dynamometer (9257B, Kistler) has cannot measure the state of high frequency force. Particularly, we found out that the axial cutting force waveform has a good relation with tool wear features. And flow is interrupted at the beginning of cutting by the decrease of rake angle. By above results. it is suggested the endmill tool with 45$^{\circ}$helix angle, 6 cutting edge and -15$^{\circ}$rake angle is suitable for high speed machining.

Evaluation of Cutter Orientations in 5-Axis High Speed Milling of Turbine Blade (터빈블레이드의 5축 고속가공에서 가공경로와 공구기울임 방향의 선정)

  • Recently, the development of aerospace and automobile industries has brought new technological challenges, rebated to the growing complexity of products and the new geometry of the models. High speed milling with a 5-Axis milling machine has been widely used fur 3D sculptured surface parts. When turbine blades are machined by a 5-axis milling, their thin and cantilever shape causes vibrations, deflections and twists. Therefore, the surface roughness and the waviness of the workpiece are not good. In this paper, the effects of cutter orientation and the lead/tilt angle used to machine turbine blades with a 5-axis high speed ball end-milling were investigated to improve geometric accuracy and surface integrity. The experiments were performed using a lead/tilt angle of 15$^{\circ}$ to the workpiece with four cutter directions such as horizontal outward, horizontal inward, vertical outward, and vortical inward directions. Workpiece deflection, surface roughness and the machined surface were all measured with various cutter orientations such as cutting directions, and lead/tilt angle. The results show that the best cutting strategy for machining turbine blades with a 5-axis milling is horizontal inward direction with a tilt angle.

  • This paper describes the manufacture of spherical and aspherical surface on glass, superalloy and ceramic components. The rotationally symmetricallenses, and the ceramic or superalloy molds with spherical shapes are mainly generated by cutting processes on CNC lathe machine or 4,5 axis CNC machining centers. Recently, spherical shape parts require more precise and efficent machining technologies for wide material range such as optical lens of the lithography device in semiconductor manufacturing processes or the high precision mold machining of anti-chemical, anti-wear materials. In this paper, we introduce a newly developed infeed grinding machine with metal with metal bonded cup type wheel and its effects on spherical surface grinding.

Machining of Repetitive Micro Patterns using Oscillation Micro Milling (진동 마이크로 밀링을 이용한 미세 반복 패턴 가공 기술 연구)

  • This paper introduces a system to machine micro-sized patterns effectively on surface based on micro-milling process using tools with simultaneous rotation and oscillation, oscillation micro milling. To review the effectiveness of proposed concept, we integrated a micro-spindle supported by active magnetic bearings with a precision 3-axis air bearing stage using double-wedge mechanism, and tested this oscillation milling. Two types of oscillation milling were tested, which are linear oscillation milling with a flat end mill and elliptical oscillation milling with a ball end mill with 0.3 mm of diameter. The spindle was rotating 110 krpm and workpiece was moving constant speed of 2~8 mm/sec during the oscillation milling. As the results, multiple oval shape dimples were generated in regular spacing, and the variation of elliptical motion made different shapes of patterns. The results showed that proposed oscillation milling can be successfully used for machining repeated micro-patterns.

Cutting Characteristics of Ball-end Mill with Different Helix Angle (볼 엔드밀 헬릭스 각에 따른 절삭 특성)

  • Development of five axis tool grinding machine and CAD/CAM systems increase tool design flexibility. In this research, investigated are cutting characteristics of ball-end mill with different helix angle. Special WC ball-end mills with $0^{\circ}$, $10^{\circ}$, $20^{\circ}$, $30^{\circ}$ helix angles are designed and used in various cutting tests. Machining performance according to helix angle variation is evaluated from cutting forces, surface roughness, tool wear, produced chip shape, and vibration characteristics. The ball-end mill with $10^{\circ}$ helix angle shows the best cutting performance due to appropriate chip load distribution and smooth chip flow. This research can be used for cutting edge geometry optimization and novel design of ball-end mill.

Design and Manufacture of an Off-axis Aluminum Mirror for Visible-light Imaging

  • Compared to one made of glass, an aluminum mirror features light weight, compact design, low cost, and quick manufacturing. Reflective mirrors and supporting structures can be made from the same material, to improve the athermal performance of the system. With the rapid development of ultraprecise machining technologies, the field of applications for aluminum mirrors has been developed rapidly. However, most of them are rotationally symmetric in shape, and are used for infrared applications. In this paper, the design and manufacture of an off-axis aluminum mirror used for a three-mirror-anastigmat (TMA) optical system at visible wavelengths is presented. An optimized, lightweight design provides a weight reduction of more than 40%, while the surface deformation caused by earth's gravity can meet the required tolerance. The two pieces of an off-axis mirror can be diamond-turned simultaneously in one setup. The centrifugal deformation of the off-axis mirror during single-point diamond turning (SPDT) is simulated through the finite-element method (FEM). The techniques used to overcome centrifugal deformation are thoroughly described in this paper, and the surface error is reduced to about 1% of the original value. After post-polishing, the form error is $1/30{\lambda}$ RMS and the surface roughness is better than 5 nm Ra, which can meet the requirements for visible-light imaging.

  • Today, in order to improve fuel efficiency and dynamic behavior of automobiles, an era of light weight and simplification of automobile parts is being formed. In order to simplify and design and manufacture the shape of the product, various components are integrated. For example, in order to commercialize three products into one product, product processing is occurring to a very narrow area. In the case of existing parts, precision die casting or casting production is used for processing convenience, and the multi-piece method requires a lot of processes and reduces the precision and strength of the parts. It is very advantageous to manufacture integrally to simplify the processing air and secure the strength of the parts, but if a deep and narrow pocket part needs to be processed, it cannot be processed with the equipment's own spindle. To solve a problem, research on cutting processing is being actively conducted, and multi-axis composite processing technology not only solves this problem. It has many advantages, such as being able to cut into composite shapes that have been difficult to flexibly cut through various processes with one machine tool so far. However, the reality is that expensive equipment increases manufacturing costs and lacks engineers who can operate the machine. In the five-axis cutting processing machine, when producing products with deep and narrow sections, the cycle time increases in product production due to the indirectness of tools, and many problems occur in processing. Therefore, dedicated machine tools and multi-axis composite machines should be used. Alternatively, an angle spindle may be used as a special tool capable of multi-axis composite machining of five or more axes in a three-axis machining center. Various and continuous studies are needed in areas such as processing vibration absorption, low heat generation and operational stability, excellent dimensional stability, and strength securing by using the angle spindle.
