Determination of Tool Orientation in 5-axis Milling Using Potential Energy Method (포텐셜 에너지를 이용한 5축 NC 밀링의 공구방향 결정)

  • A method for determining the collision-free tool orientation for 5-axis milling is presented. In 5-axis milling, the proper tool orientation as well as the optimal CC-data has to be selected to machine the workpiece efficiently and accurately and accurately. Essentially, the tool orientation should be determined to avoid collisions between the tool and workpiece and to enable efficient machining. In this work, the tool orientation is determined at every CC-point which is assumed to be given. The procedure uses the potential energy method that assumes the tool and the part surfaces are charged with static electricity. This approach can detect can deteat both global and local collisions (gouging) irrespective of the tool shape. Further, in order to increase the machining efficiency, the material removal rate is maximized simultaneously.

Generation of 5-axis NC Data for Machining Turbine Blades by Controlling the Heel Angle (Heel angle 조정에 의한 터빈 블레이드의 5축 NC가공 데이터 생성)

  • In general, turbine blades are usually machined on 5-axis NC machine. The 5-axis machining of sculptured surface offers many advantages over 3-axis machining including the faster material-removal rates and an improved surface finish. But it is difficult and time-consuming to generated interference-free 5-axis tool path. This paper describes research on the algorithm for generation of an interference-free 5-axis NC data for machining turbine blades. The approach, using the section profile derived from the intersection of cutting planes with a triangulated-surface approximation, includes (1) CL-data generation by detecting an interference-free heel angle (2) the calculation method for finding a adaptive feed-rate value, and (3) the inverse kinematics depending on the structure of 5-axis machine.

  • This paper proposes an analytical method of evaluating the maximum error by modeling the exact tool path for the tool traverse singular region in five-axis machining. It is known that the NC data from the inverse kinematics transformation of 5-axis machining can generate singular positions where incoherent movements of the rotary axes can appear. These lead to unexpected errors and abrupt operations, resulting in scoring on the machined surface. To resolve this problem, previous methods have calculated several tool positions during a singular operation, using inverse kinematics equations to predict tool trajectory and approximate the maximum error. This type of numerical approach, configuring the tool trajectory, requires much computation time to obtain a sufficient number of tool positions in a region. We have derived an analytical equation for the tool trajectory in a singular area by modeling the tool operation into a linear and a nonlinear part that is a general form of the tool trajectory in the singular area and that is suitable for all types of five-axis machine tools. In addition, we have evaluated the maximum tool-path error exactly, using our analytical model. Our algorithm can be used to modify NC data, making the operation smoother and bringing any errors to within tolerance.

A Study on the Verification of 5-Axis CNC Machining (5축 CNC가공의 검증에 관한 연구)

  • 5-axis CNC machining is being used in the manufacturing of tire mold, screw, and turbine blade because it can produce complex workpiece more efficiently and accurately than 3-axis CNC machining does. However, it is difficult to calculate the CL data in 5-axis CNC machining. This paper describes an efficient method to modify and edit the NC code and a data structure for representation of the workpiece produced by 5-axis CNC machining. Wireframe display of tool path and shading display of workpiece are used to represent verification results. Machining errors can be evaluated quantitively using the data structure based on the workpiece data model. The methods are implemented in a program with a IBM-PC and MS-Windows.

  • The drum cam with rotational follower is used to apply the ATC and index table of machine tools and it has the merit of minimizing the backlash. In general, to machine the drum cam with rotational follower, 5-axis CNC machine must be used and its kinematic principle must be included in modeling on CAM. So, the commercialized CAM software can't be applied to this machining of drum cam. Though some special software for machining drum cam was developed, it could be applied to special 5-axis CNC machine tools and the finish machining module was not applied. To solve this problem, this study includes the induction of the post processing algorithm for the rough machining of drum cam on several 5-axis CNC machine tools, type AC, AB and Be. The finish machining software will be treated in next study. A sample drum cam was machined on 5-axis CNC machine tool of AC type. The designed geometric profile of drum cam consist to the measured profile after machining well. This post processing algorithm for rough machining of the drum cam was clearly verified.

On 5-Axis Freeform Surface Machining Optimization: Vector Field Clustering Approach

  • A new approach based on vector field clustering for tool path optimization of 5-axis CNC machining is presented in this paper. The strategy of the approach is to produce an efficient tool path with respect to the optimal cutting direction vector field. The optimal cutting direction maximizes the machining strip width. We use the normalized cut clustering technique to partition the vector field into clusters. The spiral and the zigzag patterns are then applied to generate tool path on the clusters. The iso-scallop method is used for calculating the tool path. Finally, our numerical examples and real cutting experiment show that the tool path generated by the proposed method is more efficient than the tool path generated by the traditional iso-parametric method.

  • This research presents a modeling and a manufacturing method of insert type milling cutters such as face cutter, flat endmill and ball endmill. The methods introduced in this paper adopts the multi-tasking 5-axis machining that is increasing machining accuracy of holder and position accuracy of bolting points. So this can be used in the basic document of the total package program that involves modeling and manufacturing module in various insert cutters.

  • Since a 5-axis machine tool has two rotary axes, it offers numerous advantages, such as flexible accessibility, longer tool life, better surface finish, and more accuracy. Moreover, it can conduct whole machining by rotating the rotary feed axes while setting the fixture at once without re-fixing in contrast to conventional 3-axis machining. However, it is difficult to produce complicated products that have a hollow shape. In contrast, 3D printing can produce an object with a complicated hollow shape easily and rapidly. However, because of layer thickness and shrinkage, its surface finish and dimensional accuracy are not adequate. Therefore, this study proposes hybrid technology by integrating the advantages of these two manufacturing processes. 3D printing was used as the additive manufacturing rapidly in the whole body, and 5-axis machining was used as the subtractive manufacturing accurately in the joining and driving places. The reliability of the proposed technology was verified through a comparison with conventional technology in the aspects of processing time, surface roughness. and dimensional accuracy.
