Design Evaluation of WEDM Based on Deformation Analyses and Axiomatic Design (변형해석 및 공리적 설계에 의한 와이어 방전가공기의 설계평가)

  • Recent industrial requirements for highly precise shape processing have brought the electric discharge machining (EDM) in great need. High precision in EDM is primarily achieved by high performance controllers. However there exists inherent precision loss due to structural micro-deformation. On this background, we study structural deformation characteristics of wire cut EDM via finite element (FE) analysis and axiomatic design. Two different wire cut EDMs are selected as analysis models. 3D CAD package I-Deas is first used to construct FE models of wire cut EDMs, and then ABAQUS FE code is used for following structural analysis. Pertinency of FE mesh refinement is discussed in terms of η -factor. It is shown that performance accuracy of EDM depends strongly on the structural characteristics. Some design enhancements are suggested in an axiomatic design point of view. Finally we provide weight and temperature induced displacement discrepancies between wire end points as position functions of each subframe.

  • The fuel injector is a pa.1 that controls the fuel supply of automotive engine. The housing of the fuel injector supports the rod, the needle valve and the solenoid. In this study, the rigid-plastic FE-analysis by using the design of experiments (DOE) and the response surface methodology (RSM) has been performed to produce the product reducing the under-fill and the maximum effective strain. From the results of DOE, the stem of counter punch and the face angle of punch at the $1^{st}$ process, and the stem of punch at the $2^{nd}$ process were determined as the significant design variables far each response such as the upper under-fill, lower under-fill and the maximum effective strain. From the results of RSM, the optimal values of the design variables have been also determined by simultaneously considering the responses.

  • The control of springback is very important in sheet metal forming since springback affects the dimensional inaccuracy of product. The object of this study is to design the manufacturing process for the improvement of the performance of seat rail by DP780. The influence of process variables such as bend angle and pad force on the springback has been firstly investigated through the comparison between the results of FE-analysis and trial out for initial design based on designer's experience. The process variables of the initial design have been modified in order to improve the dimensional accuracy of seat rail from the prediction of springback by FE-analysis. It was shown from experiment that the improved design satisfied the required specifications such as the dimensional accuracy and the strength of seat rail.

  • Hull design data is currently prepared by a 2D CAD system and re-input to 3D CAD systems specialized for detail design or to a structural analysis system. In this paper, sharing design data among different CAD systems has been studied. Based on STEP methodology, a neutral model is generated from 2D AutoCAD drawings. To handle a geometric data of this model, the non-manifold model of ACIS is used because it can support various CAD data representation such as 2D graphic entities, 3D wireframe, 3D surface model, and solid B-Rep/CSG model. It is observed that a mon-manifold model can easily be transformed to a 3-D wireframe model for the hull detail design system AutoDef or a FE model for the structural analysis system Nastran.

Closed-Form Plastic Collapse Loads of Pipe Bends Under Combined Pressure and In-Plane Bending (압력과 모멘트의 복합하중을 받는 곡관의 소성 붕괴하중 예측식 개발)

  • Based on three-dimensional (3-D) FE limit analyses, this paper provides plastic limit, collapse and instability load solutions for pipe bends under combined pressure and in-plane bending. The plastic limit loads are determined from FE limit analyses based on elastic-perfectly plastic materials using the small geometry change option, and the FE limit analyses using the large geometry change option provide plastic collapse loads (using the twice-elastic-slope method) and instability loads. For the bending mode, both closing bending and opening bending are considered, and a wide range of parameters related to the bend geometry is considered. Based on the FE results, closed-form approximations of plastic limit and collapse load solutions for pipe bends under combined pressure and bending are proposed.

  • This paper presents a computer-based analysis on the thermal shock characteristics of Pb-free solder joints and UBM in flip chip assemblies. Among four types of popular UBM systems, TiW/Cu system with 95.5Sn-3.9Ag-0.6Cu solder joints was chosen for simulation. A simple 3D finite element model was first created only including silicon die, mixture between underfill and solder joints, and substrate. The displacements due to CTE mismatch between silicon die and substrate was then obtained through FE analysis. Finally, the obtained displacements were applied as mechanical loads to the whole 2D FE model and the characteristics of flip chip assemblies were analyzed. In addition, based on the hyperbolic sine law, the accumulated creep strain of Pb-free solder joints was calculated to predict the fatigue life of flip chip assemblies under thermal shock environments. The proposed method for fatigue life prediction will be evaluated through the cross check of the test results in the future work.

Cause of Groundwater Yield Reduction in a Collector Well Considering Sediment's Composition and Hydrogeochemical Characteristics (지층 및 이화학 특성을 고려한 방사형 집수정의 취수량 감소 원인 분석)

  • The cause of yield reduction in a collector well, which is located in Anseong-cheon watershed in Kyunggi province, is studied by using aquifer sediments' composition and hydraulic conductivity near four horizontal wells, no. 1, no. 4, no. 6, and no. 7 wells. During test-pumping periods, groundwater yield is reduced with a trend of $12.4m^3/d/d$ at no. 1, $2.3m^3/d/d$ at no. 4, $24.4m^3/d/d$ at no. 6, and $187.3m^3/d/d$ at no. 7 and no. 7 well shows the biggest reduction. The sediments along no. 7 horizontal well have low hydraulic conductivity and high coefficient of uniformity ($C_u$), and a deviation of $C_u$ along the well is also large. This characteristics can bring the fine particles' movement and make the openings filled. Additionally, high iron ($Fe^{2+}$) content results in a precipitation of iron hydroxides during pumping or injection and they can produce a clogging in sediments. In the future study, the analysis of physical and hydrochemical changes through a long-term pumping procedure will give a more exact interpretation for the cause of yield reduction.

Evaluation of Effective Stiffness for 3D Beam with Repeated Structure (반복 구조로 구성된 3차원 보의 유효 강성 계산)

  • Analysis of structures which are composed of numerous repeated unit structures can be simplified by using homogenized properties. If the unit structure is repeated in one direction, the whole structure may be regarded as a beam. Once the effective stiffness is obtained from the analysis of the unit structure in a proper way, the effort for the detail modeling of the global structure is not required, and the real structure can be replaced simply with a beam. This study proposes a kinematical periodicity constraint to be imposed on the FE model of the unit structure, which improves the accuracy of the effective stiffness. The method is employed to a one dimensionally arrayed 3D structure containing periodically repeated un-symmetric holes. It is demonstrated that the deformation behavior of the homogenized beam agrees well with that of the real structure.

Effect of $CO_2$ Content on the Growth and Corrosion Characteristics of the Compound Layers in Gaseous Nitrocarburized Carbon Steels (가스 질화침탄처리한 탄소강의 화합물층 성장 및 부식특성에 미치는 $CO_2$함량의 영향)

  • This study has been performed to investigate the effect of $CO_2$ content on the growth characteristics of the compound layer, porous layer and corrosion characteristics of carbon steels after gaseous nitrocarburizing in $70%-NH_3-CO_2-N_2$ at $580^{\circ}C$ for 2.5 hrs. The results obtained from the experiment were the thickness of the compound and porous layers increased with increasing $CO_2$ contents. At the same fixed gas composition the thickness of the compound and porous layer increased with increasing carbon content of the specimens. X-ray diffraction analysis showed that compound layer was mainly consisted of ${\varepsilon}-Fe_{2-3}(N,C)$ and ${\gamma}^{\prime}-Fe_4N$ as the increased with $CO_2$ contents in atmosphere, compound layer was chiefly consisted of ${\varepsilon}-Fe_{2-3}(N,C)$ phase. With increasing $CO_2$ content and total flow rate in gaseous nitrocarburizing, the amount of ${\varepsilon}-Fe_{2-3}(N,C)$ phase in the compound layer was increased. The current density of passivity decreased with increasing $CO_2$ content due to the development of porous layer at the out most surface of ${\varepsilon}-Fe_{2-3}(N,C)$.

  • This paper provides the fully plastic J solutions for circumferential cracked pipes with inner, semi- elliptical surface cracks, subject to internal pressure and global bending. Solutions are given in the form of two different approaches, the GEF/EPRl approach and the reference stress approach. For the GE/EPRl approach, the plastic influence functions for fully plastic J are tabulated based on extensive 3-D FE calculations using the Ramberg-Osgood (R-O) materials, covering a wide range of pipe and crack geometries. The developed GEf/EPRl-type fully plastic J estimation equations are then re-formulated using the concept of the reference stress approach for wider applications. Based on the FE results, optimized reference load solutions for the definition of the reference stress are found for internal pressure and for global bending. Advantages of the reference stress based approach over the GE/EPRl-type approach are fully discussed. Validation of the proposed reference stress based J estimation equations will be given in Part II, based on 3-D elastic-plastic or elastic creep FE results using typical tensile properties of stainless steels and generalized creep- deformation behaviours.
