Dimensional Accuracy of Cylindrical Cups in Multi-Stage Drawing of Aluminum Sheet Metal (알루미늄 판재의 다단계 드로잉에 있어서 원통컵의 치수 정밀도 비교)

  • Deep drawing of cylindrical cups is one of the most fundamental and important processes in sheet metal forming. Circular cups are widely used in industrial fields such as automobile and electronic appliances. Some of these cups are formed by a one-stage process, others such as battery cases and beverage cans are made by a multi-stage process. In the current study the multi-stage deep drawing of aluminum sheet metal is examined. The process consists of two deep drawing operations followed by two ironing operations. The press die, which can be used for the four-stage forming process, was manufactured allowing punch and die components to be easily changed for various experiments. The rolling direction of both the sheet and the drawn cups was always positioned toward the horizontal x-direction on the die face to minimize experimental errors during the progressive forming. The dimensional accuracy of the cylindrical cups formed at each stage and the earing defect due to the anisotropy of sheet were investigated. The influence of anisotropy on the thickness distribution was also examined. Both the thickness and the outer diameter of the cups were measured and compared for each set of experimental conditions. It was found that the dimensional accuracy of cups rapidly improves by employing the ironing process and also by increasing the amount of ironing.

Experimental Study on the Formability of Simultaneous Deep Drawing of Circular and Rectangular Cups with AZ31 Magnesium Alloy (AZ31 마그네슘 판재의 더블 싱크형 딥드로잉 공정의 성형성에 관한 실험적 연구)

  • In warm press forming of magnesium alloy sheet, it is important to control the sheet temperature by heating the sheet in closed die. When forming a commercial AZ31 magnesium alloy sheets which are 0.5mm and 1.0mm thick, respectively, time arriving at target temperature and temperature variation in magnesium alloy sheet have been investigated. The deep drawing process with rectangular shape alone at the first stage and with both circular and rectangular shapes at the second stage was employed. At the first stage, through deep drawing process with rectangular shape alone according to various forming temperature(150350C) and velocity(0.11.0mm/s), optimum forming condition was obtained. At the second stage, deep drawing process with the circular and rectangular shapes were performed following deep drawn square cups with Limited Drawing Height(LDH) obtained at the first stage. Here, clearance which is defined a gap between the die and the punch including sheet was set to ratio of 20, 40 and 100% to thickness in sheet. Accordingly, temperature, velocities, and clearances suitable for forming were suggested through investigating the thickness variation of the product.

  • In this study, a new spot welding with electric resistance heated dies is suggested for the spot welding of non-ferrous metal plates for drawing and concurrent spot welding. This welding method involves two heating processes such as heating by conduction of electric resistance heated dies and heating by resistance between contacted surfaces of two plates by welding current induced to copper dies for the fusion of contacted metal. This welding process has welding variables such as current induced in heated and copper dies, the inner diameters of heated dies, and edge shape of the copper dies. Experimental conditions for each current should be established to get successful welding strength. The welding strength could reach to the desired value in industrial fields under the following conditions of contact diameters of heated dies in this case of overlapped aluminum5052 plates with 0.3-mm thickness: inner and outer diameters of 5.0 and 16mm, respectively; diameter of copper dies, 5.0mm; heating current, 6.8kA in heated steel dies; welding current, 8.6 kA in copper dies.

  • The circles deform into various shape during deformation, the major and minor axes of which indicate the direction of the major and minor principal strains. Likewise, the measured dimensions are used to determine the major and minor principal strain magnitudes. This circular grid technique of measuring strains can be used to diagnose the causes of necking and fracture in industrial practice and to investigate whether these defects were caused by material property variation, changes in lubrication, of incorrect press settings. In non-axisymmetric deep drawing, three modes of forming regimes are found: draw, stretch, plane strain. The stretch mode for non-axisymmetric deep drawing could be defined when the major and minor strains are positive. The draw mode could be defined when the major strain is positive and minor strain is negative, and plane strain mode could be defined when the major strain is positive and minor strain is zero. Through experiments the draw mode was shown on the wall and flange are one of a drawn cup, while the plane strain and the stretch mode were on the punch head and the punch corner area respectively, We observed that the punch load of elliptical deep drawing was decreased according to increase of die corner radius and the thickness deformation of minor side was more large than major side.

  • In the current study, fundamental deep drawing characteristics of Ti-6Al-4V alloy sheets were investigated to establish the effect of processing conditions on large size square deep drawn cups. To accomplish this study, FE-simulations (Abaqus) were performed to determine optimum blank size, friction coefficient, the gap between punch and die, etc. The simulated processing parameters were verified experimentally. Based on the FE-simulation results, deep drawing was performed with various blank holding loads and sample sizes. In order to improve the formability of Ti-6Al-4V sheet, various lubricant methods were evaluated. Tensile tests and thickness measurements were conducted on the formed sheets. Processing parameters including blank holding force, lubricants, and optimum blank size, were selected to achieve improved drawing quality. With the optimum processing condition, a 200mm×200mm cup was deep drawn successfully.

  • The current study presents experimental and numerical results on the effect of ultrasonic vibrations on a cylindrical cup drawing of a cold rolled steel sheet(SPCC). An experimental apparatus, which can superimpose high frequency oscillations during deep drawing, was constructed by installing on the tooling ultrasonic vibration generators consisting of a piezoelectric transducer and a resonator. Conventional and vibration-assisted cylindrical deep drawing tests were conducted for various drawing ratios, and the limiting drawing ratios(LDR) for both methods were compared. To evaluate quantitatively the contribution from the ultrasonic vibrations to the reduction of friction between tools and material finite element analyses were conducted. Through a series of parametric analyses, the friction coefficients, which minimized the differences of punch load data between the experiments and simulations, were determined. The results show that the application of ultrasonic vibration effectively improves the LDR by reducing the friction between the tools and the material.

  • The drawability of AZ31B magnesium sheet is estimated according to the variable temperatures (200, 250, 300, 350 and 400C), forming speed (20, 50, 100 mm/min), thickness (0.8, 1.4 t), blank holding force (1.0, 1.4, 1.7kN). The deep drawing process (DDP) of circular cup is used in forming experiments. The results of deep drawing experiences show that the drawability is well at the range from 250 to 300C, 50mm/min forming speed and 1.4kN blank holding force. The 0.8t magnesium sheets were deformed better than 1.4t. BHF was controlled in order to improve drawability and protect the change of cup thickness. When BHF was controlled, tearing and thickness change were decreased and LDR. was improved from 2.1 to 3.0.

  • The texture evolution during deep drawing of AA1050 sheets was experimentally investigated and the lattice rotation rate was predicted using rate sensitive model with full constraints boundary conditions. The measured textures are dependent on the amount of the flange deformation and the initial crystal orientations. In the specimen parallel to RD the initial crystal orientations and the D component rotated toward the Cu component and the initial crystal orientations along the α fiber rotated toward the G {1 1 0}<0 0 1> and P {1 1 0} <1 1 1> components during deep drawing. In the specimen parallel to 45 with respect to RD the initial crystal orientations around the D component rotated about ND and the initial crystal orientations along the α fiber also rotated toward the (1 1 0) [2 3] and (1 1 0)[2 7] components about ND. In the specimen parallel to TD. the initial crystal orientations around the D component rotated toward the rotated cube and the initial crystal orientations along the α fiber rotated toward the {1 1 0} <1 1 3> component.

  • The purpose of this paper is to develop a CAD/CAM system for generation of designing and manufacturing information such as total drawing sub-assembly drawing, part drawing detail drawing part list and NC data for machining by CNC lathe were CUT machining center. Through this study the CAD/CAM system for deep drawing transfer die in mechanical press process has been developed The developed CAD system can generate the drawings of transfer die in mechanical press. Using these results from CAD system. it can generate NC data to machine die's elements on the CAD system. This system can reduce design man-hours and human errors. In order to construct the system it is used to automate the design process using knowledge base system. The developed system is based on the knowledge base system which is involved a lot of expert's empirical knowhow in the practice field. Using AutoLISp language under the Auto CAD system. CTK customer language of SmartCAM is used as the overall CAD/CAM environment. Results of this system will be provide effective aids to the designer and manufacturer in this field
