  • Traditionally, additive manufacturing (AM) technology has been used to fabricate prototypes in the early development phase of a product. This technology is being applied to release manufacturing of a product because of its low cost and fast fabrication. AM technology is a process of joining materials to fabricate a product from the 3D CAD data in a layer-by-layer manner. The orientation of a layer during manufacturing can affect the mechanical properties of the product because of its anisotropy. In this paper, tensile testing of polymer-based specimens were built with a typical AM process (FDM, PolyJet and SLA) to study the mechanical properties of the AM materials. The ASTM D 638 tensile testing standard was followed for building the specimens. The mechanical properties of the specimens were determined on the basis of stress-strain curves formed by tensile tests. In addition, the fracture surfaces of the specimens were observed by SEM to analyze the results.

  • With the development of layered manufacturing, thermally conductive molds or molds embedding conformal cooling channels can be directly fabricated. Although P21 tool steel is widely used as a mold material because of its dimensional stability, it is not efficient for cooling molds owing to its low thermal conductivity. Hence, the use of functionally graded materials (FGMs) between P21 and Cu may circumvent a tradeoff between the strength and the heat transfer rate. As a preliminary study for the layered manufacturing of thermally conductive molds having FGM structures, one-dimensional P21-Cu FGMs were fabricated by using laser-aided direct metal tooling (DMT), and then, material properties such as the thermal conductivity and specific heat that are related to the heat transfer were measured and analyzed.

  • Recently, additive manufacturing (AM) technology, also known as 3D printing technology, has attracted attention as an innovative production method to fabricate functional components having complex shapes with saving materials. In particular, a fabrication of poly lactic acid (PLA) parts through a fused deposition modeling (FDM) technique has attracted much attention in the medical field. In this paper, an experimental study on the identification of dominant process parameters influencing mechanical properties of PLA parts fabricated by the FDM process is conducted, and their optimal values for maximizing the mechanical properties are obtained. Three process parameters are considered in this research, namely, layer thickness, a part orientation and in-fill. It is known that thin layer thickness, part orientation diagonal to the tension direction, and full in-fill are optimal conditions to maximize the mechanical properties.

  • In order to reduce the lead-time and cost, the technology of rapid prototyping(RP) has been widely used. This paper describes the methodology to fabricate a large object by using the principle of rapid prototyping. By laminating thick and sloping polystyrene foam plates, we can make the large model which has three dimensional, continuous surfaces faster and easier than conventional processes. Estimated error was much smaller than other RP products which have stepped effect. For accuracy improvement and post processing, machined metal plates are added between the thick plates. To keep the continuity of surface and strengthen the model, pilot holes and guide rods are applied. By the methodology described in this paper, a missile body with flush air intake was fabricated.

  • Metal 3D printing, which is an additive metal manufacturing (AMM) process, enables the development of full-density metallic tools and parts using metal powders that are precisely delivered and controlled for deposition with no powder bed. However, some unknown geometric defects and irregular geometric features on an STL model can possibly result in incorrect metal part fabrication after the build. This study first proposes a methodical approach for verifying the build part, including the missing facet problems in an STL model, by defining some irregular features that possibly exist on the part. Second, 2D tool paths on each build layer were investigated for detecting any singular region inside the layer. The method was implemented for building two sample STL models using a direct energy deposition process, and finally, it was visually simulated for diagnosis.

  • Several Solid Freeform Fabrication Systems(SFFS) are commercialized in a few companies for rapid prototyping. However, they have many technical problems including the limitation of applicable materials. A new method of agile prototyping is required for the recent manufacturing environments of multi-item and small quantity production. The objectives of this paper include the development of a novel method of SFFS, the CAFL/sup VM/(Computer Aided Fabrication of Lamination for Various Material), and the manufacture of the various material samples for the certification of the proposed system and the creation of new application areas. For these objectives, the technologies for a highly accurate robot path control, the optimization of support structure, CAD modeling, adaptive slicing was implemented. However, there is an important problem with the conventional 2D lamination method. That is the inaccuracy of 3D model surface, which is caused by the stair-type surface generated in virtue of vertical 2D cutting. In this paper, We design the new control algorithm that guarantees the constant speed, precise positioning and tangential cutting on the 5DOF SFFS. We develop the tangential cutting algorithm to be controlled with constant speed and successfully implemented in the 5DOF CAFL/sup VM/ system developed in this paper. Finally, this paper confirms its high-performance through the experimental results from the application into CAFL/sup VM/ system.

  • Rapid Prototyping (RP) techniques have their unique characteristics according to the working principles: stair-stepped surface of parts due to layer-by-layer stacking, low build speed caused by line-by-line solidification to build one layer, and additional post processing to improve surface roughness, so it is required very high cost to introduce and to maintain RP apparatus. The objective of this study is to develop and design a new RP process, Variable Lamination Manufacturing using expandable polystyrene foam sheet as part material (VLM-S), which can make up for the disadvantage of existing techniques, and to develop an apparatus to implement the process. In order to examine the possibility of practical utilization of the proposed VLM-S process for prototyping of a general three-dimensional shape, an auto-shift lever knob and a pyramid shape were fabricated.
