Process Analysis for Rheology Forming Considering Flow and Solidification Phenomena in Lower Solid Fraction (저고상율 소재의 유동 및 응고현상을 고려한 레올로지 성형공정해석)

  • Two-dimensional solidification analysis during rheology forming process of semi-solid aluminum alloy has been studied. Two-phase fluid flow model to investigate the velocity field and temperature distribution is proposed. The proposed mathematical model is applied to the die shape of the two types. To calculate the velocity and temperature fields during rheology forming process, the earth governing equation correspondent to the liquid and solid region are adapted. Therefore, each numerical models considering the solid and liquid region existing within the semi-solid material have been developed to predict the deflect of rheology forming gnarls. The Arbitrary Boundary Maker And Cell (ABMAC) method is employed to solve the two-phase flow model of the Navier-Stokes equation. Theoretical model on the basis of the two-phase flow model is the mixture rule of solid and liquid phases. This approach is based on the liquid and solid viscosity. The liquid viscosity is pure liquid state value, however solid viscosity is considered as a function of the shear rate, solid fraction and power law curves.

  • Due to the shape of spindle with small diameter and heavy section, rapid cooling is difficult. It is difficult to fabricate the tapered wheel bearings with fine microstructure. Thus, their mechanical characteristics, such as yield strength and fatigue resistance, decrease. Producing the tapered wheel bearings with good workability during orbital forming after hot forging, hot forging process with several process parameters was optimized by means of statistical technique of Six-Sigma scheme. As a result, the lower heating temperature is, the lower the hardness and yield strength of forgings are. Also, the faster conveyer velocity is, the lower the hardness and yield strength of forgings are. To avoid therefore occurrence of the surface rupture during orbital forming, the heating temperature should be controlled as low as possible and the conveyer velocity should be controlled as fast as possible.

  • Manufacturing process of Ti-6Al-4V alloy billet was investigated with FEM simulation and experimental analysis. Before the breakdown process of Ti-6Al-4V alloy ingot, FEM simulation for the breakdown processes of Ti-6Al-4V alloy ingot was used to calculate the forging load and state variables such as strain, strain rate and temperature. In order to breakdown the ingot structure and make an equiaxed structure billet, two different processes were employed for a VAR/VAR processed Ti-6Al-4V alloy ingot. Firstly, the ingot was cogged in single-phase $\beta$ field at the temperature of $1,100^{\circ}C$. In the process, the coarse and inhomogeneous structure developed by the double melting process was broken down. The second breakdown was performed by upsetting and cogging processes in $\alpha+\beta$ phase field to obtain the microstructure of fine equixed $\alpha$ structure in the matrix of transformed $\beta$. Finally, the mechanical properties of Ti-6Al-4V alloy billet made in this work were compared with those of other billet and ring product.

  • The isothermal forging design of a Ti-6Al-4V wing shape was performed by 3D FE simulation. The design focuses on near-net shape forming by the single stage. The process variables such as the die design, pre-form shape and size, ram speed and forging temperature were investigated. The minimization of forging load and uniform strain distribution in a given forging condition were considered as main design factors. The FE simulation results fur the final process design were compared with the isothermal forging tests. Finally, the modified process design for producing the uniform Ti-6Al-4V wing product without forming defects was suggested.

The main design priorities were to minimize forging loads and to distribute strain uniformly in a given forging condition. The FE simulation results for the final process design were compared with the isothermal forging tests. The instability of deformation was evaluated using a processing map based on the dynamic materials model(DMM), including flow stability criteria. Finally, a modified process design for producing a uniform Ti-6Al-4V wing product without forming defects was suggested.

  • Hot-forging process and die design were made for a large-scale compressor wheel of Ti-6Al-4V alloy by using the results of 2-D FEM simulation. The design integrated the geometry-controlled approach and the processing contour map based on the dynamic materials model and the flow stability criteria. In order to obtain the processing contour map of Ti-6Al-4V alloy, compression tests were carried out in the temperature range of $915^{\circ}C$ to $1015^{\circ}C$ and the strain rate range of $10^{-3}s^{-1}$ to $10s^{-1}$. In the die design of the compressor wheel using the rigid-plastic FEM simulation, forging dimensional accuracy, the capacity of the forging machine and defect-free forging were considered as main design factors. The microstructure of hot forged wheel using the designed die showed a typical alpha-beta structure without forging-defects.

  • The piston engine is an essential component in automobiles. Since the piston is used in a high temperature and high pressure environment, the piston needs to be manufactured to achieve high strength and high durability. In addition, cost reduction is also an important consideration. In conventional forging, an additional heat treatment after hot forging is necessary to ensure proper mechanical properties for heavy-duty engine pistons. The newly developed manufacturing method lowers production costs by saving manufacturing time and reduces energy consumption. The current paper describes the hot forging of an engine piston made from 38MnSiVS5 micro-alloyed steel using controlled cooling. The finite element analysis was used to check for possible problems and suitable press capacity. Hot forging experiments were then conducted on a 2500tons crank press to evaluate feasibility of the proposed material and process. To check the mechanical properties after hot forging, the forged specimens were tensile tested, and the microstructures were examined in order to compare the results with the conventionally forged material. The skirt region of the as-forged 38MnSiVS5 piston showed better material properties compared to the conventional material. In addition, the total production time was reduced by about 80% as compared to conventional forging.

  • The use of aluminum alloy parts in the automotive industry has been increasing recently due to its low weight compared with steel to improve fuel efficiency. Companies in the auto parts' manufacturing sector are expected to meet the government's strict environmental regulations. In this study, manufacturing process of aluminum alloy bolt has been designed from forming to heat treatment. Bolt forming process is composed of cold forging for body and rolling for thread. In this study only cold forging process is considered by employing the finite element method. In the cold forging process, preform shape was designed and damage value was considered for die design. Two steps of forging process has been developed by the simulation and a prototype was manugactured accordingly. As a final process, solution heat treatment and aging process was employed. A final prototype was found to meet the required specifications of tensile strength and dimension.

Development of Process Planning System for Cold Forging of Non-axisymmetric Parts (비축대칭 제품의 냉간단조 공정설계시스템의 개발)

  • A process planning system for cold forging of non-axisymmetric parts of comparatively simple shape was developed in this study. Programs for the system have been written with Visual LISP in AutoCAD. Shape of the product must be drawn with the solid line and the hidden line, and with the plane and front view, as well. At the plane, the system recognizes the external shape of non-axisymmetric portions - the number of the sides of the regular polygons and the radii of circles inscribing and circumscribing the polygon. At the front view, the system cognizes the diameter of axisymmetric portions and the height of the primitive geometries such as polygon, cylinder, cone, concave, convex, etc. The system perceives that the list developed from the solid line must be formed by the operation of forward extrusion or upsetting, and that the list developed from the hidden line must be formed by the operation of backward extrusion. The system designs the intermediate geometries again by considering clearance between workpiece and die, and then finally the billet diameter, in reverse order from the finished product, on the basis of volume constancy and using the operations, the forming sequence, the number of operations and the intermediate geometries which were already designed. The design rules and knowledges for the system were extracted from the plasticity theories, handbook, relevant reference and empirical knowledge of field experts. Suitability of the process planning was analyzed using SuperForge of FVM simulation package. The results of analysis showed good formability.

  • The high dimensional accuracy of the cold forged part could be acquired by the accurate dimensional modification for the die, which is, the dimensional changes from the die through forged part to final part after heat treatment were considered. The experimental and FEM analysis are performed to investigate the dimensional changes from the die to final part on cold forged part, comparing with the machined gear. The dimension of forged part is compared with the die dimension at each stage, such as, machined die, cold forged part, and heat-treated-part. The elastic characteristics and thermal influences on forging stage are analyzed numerically by the $DEFORM-3D^{TM}$. The analyzed residual stress of forged part is considered into the FE-analysis for heat treatment using the $DEFORM-HT^{TM}$. The effects of residual stress affected into the dimensional changes could be investigated by the FEA. Each residual stress of gears was measured practically by laser beam type measurement.
