Improvement of fatigue resistance of the miniature gear by controlling holding time of temperature in the hot powder extrusion process (분말 압출 공정에서 온도 유지시간 제어를 통한 미세기어의 내피로성 향상 연구)

  • This paper was designed to fabricate the miniature spur gear with pitch circle of 1.8 by hot extrusion process of mechanically alloyed Zn-22wt%Al powder at various temperature. The mechanical alloying was preformed for ball milled times of 8h, 16h and 32h by the planetary ball milling. Mechanically alloyed powders were compacted cylindrical performs. Extrusions of the miniature spur gear using the alloyed powder were carried out at different extrusion temperatures. The extruded spur gear was sintered for 2h at $350^{\circ}C$ in argon atmosphere. The friction between the die and the powdered billet and the internally different density due to complex product shape cause the internal crack. To overcome the mentioned problems, high dimensional accuracy at cross section of the spur gear and uniform Vickers hardness could be obtained by graphite lubricant and controlling holding time.

  • Lubricanting characteristics in the warm forging have influence on forgeability of products. but Research on deformation characteristic of warm forging on the lubricant and lubricating method lack. This paper deform a bevel gear by warm forging and evaluate deformation loads and quality of products by each lubricants and lubricating method using oil-based lubricants(Soy, Oildag) and water-based lubricants(Deltaforge $\#31$, Renite S-26-X, Deltaglaze $\#151$). In conclusion, the less a deformation load by lubricants the more improvement a quality of product in manufacture of a bevel gear and water-based lubricants in the warm forging reduce a deformation load and improve a quality of products. Especially, Deltaforge $\31$ have excellent characteristic in the warm forging.

Study on Precision Cold Forging of helical Gear (헬리컬 기어의 정밀 냉간 단조에 대한 연구)

  • In metal forming, there are problems with recurrent geometric characteristics without explicitly prescibed boundary conditions. In such problems, so-called recurrent boundary conditions must be introduced. In this paper, as a practical application of the proposed method, the precision cold forging of a helical gear has been simulated by a three-dimensional rigid-plastic finite element method and compared with the experiment. The application of recurrent boundary conditions to helical gear forging analysis is proved to be effective and valid. the elastic stress analysis of the die for helical gear forging has been calculated by using the nodal force at the final stage obtained from the rigid-plastic finite element analysis. In order to obtain more precise gear products, the elastic analysis of the die after release of punch and the elastic spring-back analysis of product after ejection have been performed, and the final dimension of the computational product has been in good agreement with that of the experimental product.

  • To develop bevel gear dies that have characteristics of high precision and enough life time, the technology of die manufacturing and design which increase the resistance of wear and fatigue is essentially needed. Here in the study, we have investigated several materials for dies and electrode. And, the most economical and suitable electrode material has been selected through the characteristic analysis of electrode materials such as copper, graphite and chromium copper. With the help of CAD/CAM/CAE, the total manufacturing system of high precision electrode for bevel gear has been established.

A Study on Correction of the Gear Tooth Profile Error by Finish Roll Forming (전조가공을 이용한 기어의 치형오차수정에 관한 연구)

  • This study deals with the correction of gear tooth profile error by finish roll forming. First, we experimentally confirmed that the tooth profile error is a synthesis of the concave error and the pressure angle error. Since various types of tooth profile errors appear in the experiments, we introduced evaluation parameters for rolling gears to objectively evaluate profile quality. Using these evaluation parameters, we clarified the relationship among the tooth profile error, the addendum modification factor (A. M. factor), and the tool loading force. We verified the character of concave error, pressure angle error, tool loading force and number of cycles of finish roll forming by using a forced displacement method. This study makes clear that tool loading force and number of cycles of finish roll forming are very important factors that affect involute tooth profile error. The results of the experiment and analysis show that the proposed method reduces concave and pressure angle errors.

  • ATV(All Terrain Vehicle) has been developed to be used for agricultural fields on unpaved roads but now it is mostly used to transport a short distance and play leisure sports at mountains. Recently, main concerns on the automobile industry is developing not only a car safe, high fuel efficient and friendly related with environment but also two-wheeled vehicles. In order to maintain high fuel efficiency and safety of two-wheeled vehicle, it is essential that ATV should be set up differential gear. But we worried for ATV which had been set up differential gear not to run on unpaved roads. Therefore, it is necessary to develop LSD(Limited Slip Differential) that maintains existing advantages of ATV and ensures ATV to travel safely on roads. Now LSD equipped cars have a complicated structure, so setting up on ATV is unsuitable. Therefore, in this study, we have developed simple, small and well operating LSD.

  • In this study, the design of prestressed die for spur gear forging have been investigated. The stress concentration at notch of the die insert is very important in the design of die for the forging of spur gear such as non-axisymmetric geometry. In the previous study, the flexible tolerance method was used in order to search the optimal value of design variables considering the constrain conditions. In the design process, it was also involved the safety factor to the yield strength of each ring by considering allowable tensile or compressive hoop stress in each ring. Using this technique, the die deign for spur gear forging has been successfully performed without yielding of the die after shrink fitting and during forging.

  • In metal working, cold forging that has profit to satisfy dimension accuracy is using in various manufacturing products. Recently, most of the interest thing is precision forging of gear, Gear forging product is more strength than broaching gear, and it has many advantages with reduction of factory expenses. The reason of difficulty to improve accuracy of gear dimension compare to another products is the dimension accuracy is very high, approximately 10$\mu\textrm{m}$, and because die of involute teeth and elastic strain of forged tool differ from standard curve. This paper represent quantitative analysis of die and teeth of forged tool, namely difference of curves, with experiments and analyze the factor of dimension gap, finally, will design compensated involute curve.

  • For theoretical estimate of closed-die forging pressure, upper-bound method is applied to the involute tooth profile. In the analysis, the deformation regions have been divided into several zones. A constant frictional stress has been assumed on the contacting surfaces. Utilizing the formulated velocity fields, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth and friction factor, on the forging of spur gears. Very close agreement was found between the predicted values of forging load and those obtained from experimental results.

  • Heat treatment is widely used in various manufacturing Processes to enhance the quality of a Product such as strength, surface hardness, and service life. In the heat treatment, there is dimensional change or distortion of the product, which critically influences the dimensional accuracy of precision parts. In this study, the distortion of a straight bevel gear induced by heat treatment is investigated in two cases. In the first case, the distortion induced by heat treatment we compared between a forged bevel gear and a machined bevel gear. In the second case, the distortion of an annealed gen is compared with that of a quenched gear. And finite element analysis has been Performed to predict the distortion of a heat-treated and machined bevel gear. The predicted values are compared with the experimental values.
