알루미늄 합금의 주조/단조 기술에 대한 기초연구 (The Basic Study on the Casting/Forging Technology of Aluminum Alloy)

  • An experimental study has been carried out to investigate casting process parameters which influence on the microstructures of cast preforms in casting/forging process of aluminum alloy. In the casting process, pouring temperature, pouring time, mold temperature, mold material, and, cooling method are selected as process parameters. With the cast preform, a forging test has been performed to compare mechanical properties of final products between casting/forging process and forging process. From the experimental results, low mold temperature and water cooling method are favorable for obtaining minute microstructures of cast preforms. Casting defects included in cast preforms. such as pores and shrinkage cavity, are eliminated by the forging process. And comparing cast/forged products with conventionally forged products, the former are almost as same as the latter in mechanical characteristics.

  • In case of thin-wall two-color injection molding, flashing often occurs when molten polymer flows into small gap at the parting line in mold with high pressure or under the unbalanced clamping force condition. In this study, flashing was examined in the production of thin-wall notebook case with large area when the rapid heat cycle molding (RHCM) technology was applied to the two-color injection molding. The effects of the RHCM technology on the part properties and weld-lines were compared with conventional injection molding. The flashing caused by the clamping device of the two-color injection molding machine was examined and compared by experiments and CAE analyses.

온간 단조에서의 냉각방법에 따른 금형 수명 예측 (Prediction of Tool Life on Cooling System in Warm Forging)

  • The tool life is not long enough under sever forming condition in warm forging. The tool life is affected by wear heat fatigue plastic deformation and so on. Especially wear is one of the most serious factors for tool life. To increase tool life we should consider various factors like processing design die design die materials lubrication and cooling system This study design to obtain the steady state temperature of die by FEM analysis under several conditions of cooling. There are four cooling conditions in this study no cooling internal cooling external cooling and both internal and external cooling. With above obtained temperatures tool life is predicted using Archard's model that is considered softening of die. The effect of internal cooling system is better than that of externally cooled die. To predict the die life the steady state temperature is calculated by using mean temperature of die. Considering only wear the die life much longer as the cooling effect is bigger. The more accurate die life will be predicted if we consider heat crack as well as wear.

  • In this study, the cooling characteristics of dies were investigated in the hot stamping process of front pillars for automobile. Two identical dies were manufactured out of tool steels with different thermal conductivities. The dies were designed with curved channels for uniform cooling of the blank. Computational fluid dynamics (CFD) simulations were also carried out, which can consider the heat transfer among the coolant, die, and blank. Measured and simulated thermal histories of dies were compared, and it was shown that high conductivity tool steel has an excellent cooling capacity compared to conventional tool steel.

  • CFD simulation with FlowVision® is used to evaluate the capability of cooling channel in hot press forming dies. Two different types of cooling channels, dry drilled and pocket types are considered for comparison. Two different approaches for simulating cooling channel are considered. One is single-phase velocity calculation for coolant only and the other is multiphase thermal and velocity calculation for die, blank and coolant all together. Both approaches show better cooling performance in pocket type cooling channel. Also both approaches show their own effectiveness in designing cooling channel of hot press forming dies.

사출금형 냉각회로의 최적설계자동화에 관한 연구 (A Study on automatic optimization of cooling circuit design in injection mold)

  • Cooling circuit of injection mold affects part quality and cycle time of injection molding process. Examination on mold cooling circuit is usually omitted in part design stage because cooling circuit is designed in the mold design stage. It is desirable to examine mold cooling circuit with respect to part quality in the part design stage. In order to make the examination process convenient and fast, cooling circuit design should be automated without intervention of skilled designer. In this study, optimization of cooling circuit design is automated with commercial softwares; Visual DOC and Moldflow MPI. Effect of initial value for optimization is examined for the optimization result.

냉각탑용 축류팬 설계 및 금형제작의 자동화 (Optimal Design and Die Manufacturing of an Axial Fan for Cooling Towers)

  • In this paper, an integrated system of optimal design, performance evaluation, and die design and manufacturing of axial fans for cooling tower is presented. The design and performance evaluation are developed based on three dimensional flow analysis so as to ensure low noise and high efficiency. The methodologies are implemented on computer as a GUI system including 3-D surface modeling and 2-D drawing file output modules. The CAD/CAM system is engaged to design the die and generate NC tool path, but the processes are also automated and integrated into the system by means of a part program coded from the design data. It is shown that the newly developed fans have superior performance and shortened lead-time compared to the existing dead-copied fans.

  • 본 연구의 목적은 천안시 소재 (주)삼우금형의 생산 제품인 휴대폰 충전기에 대해 CAE 프로그램인 Moldflow와 CAPA를 이용하여 유동해석과 냉각해석을 수행함으로써 성형불량을 최소화하고 좋은 설계를 얻을 수 있는 최적의 성형조건을 얻으려는 것이다. 사출성형 관련 설계를 설계초기 단계에서 CAE기술을 활용하여 합리적인 설계로 나아가기 위한 구체적인 과정을 기술하였다. 제품 성형에 있어서의 문제점을 최소화하고 재료비 절감, 설계납기 단축, 제품 품질 향상을 달성하기 위해서 CAE 해석을 통하여 현재 제품의 문제점을 도출하고 그 해결책을 제시하였다.

플라스틱 DVD-Tray의 박막 사출성형을 위한 최적화 설계 Simulation에 관한 연구 (Study on the design optimization of injection-molded DVD-Tray parts using CAE Simulation)

  • 사출성형은 다양한 형태의 제품을 대량 생산할 수 있는 플라스틱 성형 공법중의 하나이다. 플라스틱 제품을 만들기 위해서는 고상의 재료를 액상으로 녹인 후 다시 고상으로 굳히는 과정을 거치는 데, 이 과정 중에 많은 문제점들이 발생을 하게 된다. 과거에는 이러한 문제를 해결하기 위해서 성형 후 금형 설계 변경 등의 시행착오적 방법을 사용하였으나, 성형과정에 대한 사출성형 CAE(Computer Aided Engineering)를 적용함으로써, 사전에 문제점을 파악하는 기술이 도입되었다. 플라스틱 제품의 큰 문제점 중 하나가 치수안정성이다. 특히 박막사출성형품은 게이트의 위치, 냉각채널과 온도에 따라서 변형량이 크게 달라진다. 본 연구에서는 현재 Stackmold방식으로 4개의 Cavity에 4개의 Hot-Runner가 설치된 금형을 통해 생산중인 DVD Tray 박막사출제품의 생산 원가 절감을 위해서 Cavity하나에 한 개의 Hot-Runner를 설계하기 위해서 CAE 해석을 통해 게이트의 위치, 냉각채널과 온도에 따라 비교하여 해석해 최적의 제품 설계를 하였다. CAE 해석에는 상업화된 CAE 프로그램인 Moldflow를 사용하였고, 수지는 PC+ABS를 사용하였다.

격자형 금형의 냉각효과를 고려한 구형 LNG 탱크용 대형 알루미늄 후판의 열간성형해석 (FE-Analysis of Hot Forming of Al Large Thick Plate for Spherical LNG Tank Considering Cooling Performance of Grid-Typed Die)

  • A hot forming of large thick Al plate using a grid-type hybrid die is a process to make a shell plate for the production of a spherical LNG tank. This process is characterized by using a grid-typed die with an additional air cooling system for reducing the cooling time of the heated plate after hot forming. The process consists of the plate's feeding, heating, forming and cooling in detail and each of them is continuously performed along the rail. This paper was designed to propose the analytical and experimental methods for determining the convection and interfacial heat transfer coefficients required in hot forming analysis of Al plate. These values in the analysis are to reproduce numerically the cooling performance of grid-typed die and cooling device. Interfacial heat transfer was obtained from the heat transfer experiments for different pressures and inverse analysis method. To verify the efficiency of the coefficient values obtained from above methods, FE analysis and experiment of the hot spherical-forming process were conducted for a small-scaled model. The convection coefficient was also calculated from flow analysis of air released by cooling device within grid-typed die using ANSYS-CFX.
