The RP&M (Rapid prototyping and Manufacturing) is the most appropriate technology for the small-lot production system, in which the production cycle is getting shorter owing to various needs from consumers. In this paper, RP&M is applied to a casting process. A casting process has a merit of being able to reflect complicated shapes at one time. But it has not been applied to the precision industry because of bad quality on surface. So we will improve characteristics of aluminum casting process using vacuum sealed casting process and porous ceramic mold which is made by slurry casting process.
Vacuum suction is applied to the mold during pouring in the inclined gravity die casting to remove defects such as misrun and gas porosity in the brake master cylinder. Casting defects are observed after solidification and their cause is analyzed by using the calculated results with commercial solidification and flow analysis code(ZCAST). The optimum vacuum suction is -2 cmHg, and when the start time of vacuum suction is 3 seconds after pouring, better filled result is obtained by holding it for 15 seconds. Reproducibility test under the optimum conditions attained from the above pouring tests is performed, and it is confirmed that these pouring conditions can be applied to the mass production immediately.

In this study attempted to prevent defects due to blow holes among defects of sand casting products. It was intended to reduce the defect rate by reducing the blow hole of the inner surface. Currently, expectations and requirements for the quality level of non-ferrous aluminum casting in the casting industry are increasing. In addition, the shape is complex and the shrinkage precision is required. Among them, the test prototype is expensive to manufacture the mold, and the production time is also long, and the product is manufactured by sand casting. At this time, the highest defect rates are defects caused by shrinkage defects, surface defects, and blow holes.. At this study, the manufacturing time was shortened by using the shape of the fluid movement path in advance. Also, it is possible to reduce defects due to blow holes.
In this paper, we present the results of our studies on optimal die design towards development of a vacuum die casting process to fabricate fuel cell bipolar plate with micro-channel array. Cavity and overflow shape is designed by computational filling analysis of MAGMA soft. Optimal die design consists of seven overflows at the end of cavity and three overflows at each side wall of cavity. The molten metal that passed the gate and reached the side wall flowed into the side overflow, no turbulent flow occurred, and the filling behavior and velocity distribution were uniform. In addition, partially solidified molten metal passing through the channel was perfectly eliminated by overflow without back-flow. When vacuum pressure, injection speed of low and high region was 300 mbar, 0.3 m/s and 2.5 m/s respectively with Silafont 36 die casting alloy, sound sample without casting defects was obtained. The experimental results are nearly consistent with simulation results.
쉘 중자 공법은 성형성, 탈사성에 있어서는 뛰어난 프로세스이나, 고온의 알루미늄 용탕이 중자와 접촉할 때 수지의 열분해에 의한 가스발생이 필연적이며, 이의 배출이 원활하지 못할 때에는 주물내부에 기공 등으로 남게 되어 주조품의 내기밀성에 직접 영 향을 미친다. 쉘 중자 이용 시 가스발생거동에 대해서는 일본에서 약간의 연구가 있었으나, 직접적인 예측 결과는 발표되지 않았고, 특 히 가스발생에 대한 모델링이 성립되어 있지 않아 이의 연구는 아주 미미한 상태이다. 개발되는 코어에 대한 온도-가스량과의 관 계를 고려한 발생 가스량 시뮬레이션 프로그램을 개발하고, 이를 이용하여 실린더 헤드 제품의 코어 금형 설계 및 저압주조 시 금속 용탕의 유동 및 응고 거동을 해석하고 주조결함 발생을 예측하여 결함발생을 최소화 하는 주조방안 도출하고자 한다.
Effect of Fe and Mn contents on the castability of Al-4wt%Mg-0.9wt%Si system alloy has been studied. According to the analysis of cooling curve for Al-4wt%Mg-0.9wt%Si-0.3wt%Fe-0.3/0.5wt%Mn alloy, ${\alpha}-Al_{15}(Fe,Mn)_3Si_2$ and ${\beta}-Al_5FeSi$ phases crystallized above eutectic temperature of $Mg_2Si$. Therefore, these phases affected both the fluidity and shrinkage behaviors of the alloy during solidification. As Fe and Mn contents of Al-4wt%Mg-0.9wt%Si system alloy increased from 0.1 wt% to 0.4 wt% and from 0.3 wt% to 0.5 wt% respectively, the fluidity of the alloy decreased by 26% and 33%. When Fe content of the alloy increased from 0.1 wt% to 0.4 wt%, 23% decrease of macro shrinkage and 19% increase of micro shrinkage appeared. Similarly, Mn content of the alloy increased from 0.3 wt% to 0.5 wt%, 11% decrease of macro shrinkage and 14% increase of micro shrinkage appeared. Judging from the castability of the alloy, Al-4wt%Mg-0.9wt%Si alloy with low content of Fe and Mn, 0.1 wt% Fe and 0.3 wt% Mn, is recommendable.
This study has been carried out to investigate into the influence of solidification conditions mold on the structure and mechanical properties of Al-5wt%Mg alloy by metallic mold casting. The percentage of equiaxed grain of Al-5wt%Mg alloy castings increased both when pouring temperature decreased and when the low part or bottom of metallic mold was cooled. The hardness was checked and showed that hardness of outside in the castings was higher than that inside, and that it is the highest at the pouring temperature of $680^{\circ}C$. The castings had the highest U.T.S. and elongation when the bottom of metallic mold was cooled. At the same pouring temperature, the structure of castings was changed as the position of cooling parts of metallic mold was varied. When the castings were solidified through cooling of the bottom of the metallic mold, the morphology of Fe intermetallic compound has tendency to change to a Chinese script and the U.T.S. and elongation of Al-5wt.%Mg alloy castings was increased.
Water modeling experiments and computer simulation for the predictions of defects of die castings are very important to produce high quality castings with less cost. The relation between the variable air vent system and the characteristics of the fluid flow in the die cavity is studied by using water modeling tests, which give ideas on reasonable designing of die cavity, vent arrangement and gating system. In order to test the water modeling, injection is done by using water containing NaCl. Flow behaviors in cavities are visualized by high speed camera and video tape recorder, and local filling time is measured with electrode sensors. Special attention is paid to the configuration of die cavity. Simulated results by computer are examined and compared with the results of water modeling experiments. There are close correlations between the simulated results and water modeling ones.
It is known that the analysis of thermal stresses is substantially important in optimal design of casting mould. In this paper unsteady state thermal stresses generated in ingot and mould during the solidification process are analyzed by the two dimensional thermal elasto-plastic analysis. Distribution of temperature and stress of the mould is calculated using the finite element method and compared with experimental result. The significant results obtained in this study are as follows. At the early stage of the casting process, abrupt temperature change was shown in the vicinity of the inner surface of the mould. The largest temperature gradient is occurred at the corner of the mould. In the thermal stress analysis, compressible stress occurred in the inside wall of the mould where as tensile stress on outside wall. Smaller thermal stress is observed at the rounded corner. It is also observed that the shown is influenced by the thickness of the wall. A fairly good coincidence is found between analytical and experimental results, showing that the proposed analytical methodology is reliable.
