Development of Static-explicit rigid-plastic finite Element Method and Investigate the offset of strain increment in Osakada method (정적-외연적 강소성 유한요소법의 개발 및 Osakada방법에서 변형율 증분에 따른 영향분석)

  • In rigid-plastic finite element method, there is a heavy computation time and convergence problem. In this study, static-explicit rigid-plastic finite element method will be introduced. This method is the way that restrict the convergence interval. It is expected that various results from the numerical analysis will give very useful information for the design of tools in sheet metal forming process.

Studies on Insulation Effect Related with Thin-Plate Design Factors for Reflective Metal Insulation(RMI) of Nuclear Power Plant (금속단열재 박판의 설계인자별 단열성능 영향 연구)

  • Although fibrous insulations are generally used with resistive insulation type, metallic insulation is proper matter to satisfy low head-loss and equipment life when considering the specific condition, especially for Nuclear power plant. Common insulation is resistance insulation with a low thermal conductivity. but RMI is made of sheet plate with low emissivity and closed air space. Thermal radiation is blocked by stainless steel with low emissivity. Thermal conductivity and thermal convection are blocked by closed air space. This study shows the changes and effects of the heat loss according to shape and method of stacking sheet plates inserted into the insulation and analyzed the most optimized way for thermal insulation performance. The result shows that using sheet plate structure through raised and protruding shape processing was the appropriate model to optimize thermal performance. Additionally, insulating performance of RMI improved by placing the sheet plate in a high temperature region intensively.

  • A semi-solid alloy in which solid and liquid phase are co-existing is obtained by strirring of Al7075 molten metal. A semi-solid alloy is dependent on the corresponding temperature within the solid-liquid range, and the process parameters should be controlled accurately to obtain the homogeneous semi-solid alloy. The possibility o homogeneous fiber-reinforce aluminum alloy by addition of $Al_{2}$O$_{3}$ short fibers with vigorous agitation was investigated. The billet of composite materials was fabricated by squeeze casting, and homogeneous dipersion state of fibers in billet of fabricated metal matrix composites was observed. A slurry of semi-solid short fiber metal matrix composites is used in the direct rolling process, and this process showed the fabrication possibility of metal matrix composite sheets. The fabricated sheet was tested regarding vickers hardness, elongation and micro-structure. It has become clear that mashy state processing and working are very useful to obtain parts of composites material closed to near net shape.

An Analysis of Formability of Micro Pattern Forming on the Thin Sheet Metal (마이크로 박판 미세 패턴 성형공정의 성형성에 대한 해석적 연구)

  • Roll-to-roll forming process is one of important metal processing technology because the process is simple and economical. These days, with these merits, roll-to-roll forming process is tried to be employed in manufacturing the circuit board, barrier ribs and solar cell plate. The solar cell plate may have millions of patterns, and the analysis of forming considering all the patterns is impossible due to the computational costs. In this study, analyses are carried out for various numbers of patterns and the results are compared. It is shown that the analyses results with four row patterns and twelve row patterns are same. So, it is considered that the analysis can be carried out for only four rows of pattern for the design of incremental roll-to-roll forming process. Also formability is analysed for various number of mesh, protrusion shapes and forming temperature.

Analysis of Hydrostatic Bulging of a Rectangular Diaphragm by Using the Energy Method (에너지법에 의한 직사각형 격막의 정수압벌징 해석)

  • The present study is concerned with the analysis of three-dimensional sheet metal forming process by the upper-bound method. For the analysis a systematic approach is necessary for the expression of geometric configuration of the deforming workpiece. In the present paper geometric configuration is constructed by three unit surfaces which are defined by sweeping the vertical section curves and boundary curve. The principal components of strain increment during the process is calculated directly from the change of geometric configuration for an arbitrary triangular element. The corresponding solution is found through optimization of the total energy consumption with respect to some parameters assumed in the velocity field and geometric profile. In order to verify the effectiveness of the present method, hydrostatic bulging of a rectangular disphragm is analyzed and the computation by the present method for the geometric shape renders the good result. From the comparison of the present results with the existing experimental results and elastic-plastic finite element solutions, good agreements have been obtained for the pressure curves, polar membrane strains and pressure distributions. The present method can thus be further applied to the analysis of other three-dimensional sheet metal forming processes.

Three-Dimensional Microstructures Fabricated by Multi-Step Electrochemical Aluminum-Foil Etching (알루미늄 박판의 다단 전해식각 공정을 이용한 3 차원 마이크로 구조물의 제작)

  • We present a simple, cost-effective, and fast fabrication process for three-dimensional (3D) microstructures; this process is based on multi-step electrochemical etching of metal foils which facilitates the mass production of 3D microstructures. Compared to electroplating, this process maintains uniform and well-controlled material properties of the microstructure. In the experimental study, we perform single-step electrochemical etching of aluminum foils for the fabrication of 2D cantilever arrays. In the single-step etching, the depth etch rate and bias etch rate are measured as $1.50{\pm}0.10 {\mu}m/min$ and $0.77{\pm}0.03 {\mu}m/min$, respectively. Using the results of single-step etching, we perform two-step electrochemical etching for 3D microstructures with probe tips on cantilevers. The errors in height and lateral fabrication in the case of the fabricated structures are $15.5{\pm}5.8% $ and $3.3{\pm}0.9%$, respectively; the surface roughness is $37.4{\pm}9.6nm$.

  • In this paper, a finite element method for the determination of initial blank shape in sheet metal forming process will be introduced. The initial blank shape is determined by the only one step from the final to the initial blank. The used finite element inverse method adopted Henky's deformation theory, Hill's anisotropic yield criterion and simplified boundary conditions. Based on this theory. a three-dimensional membrane finite element code was developed. The developed code will be applied to several sheet metal forming examples for the demonstration of its validity.

  • An analysis system for sheet metal forming(SAT_STAMP) has been developed to improve the design and tryout process by predicting the deformation behavior more precisely. This analysis system consists of forming analysis, springback analysis and post processor modules. The more accurate prediction of stress history can be achieved due to the improved contact algorithm. Continuous simulation of sequential processes can be carried out conveniently without interruption by the improved data management of the developed system. The error of data transfer between forming analysis and springback analysis is minimized using the proper shell element. Several benchmark test results and practical results are presented to show the effectiveness and reliability of this program.

  • The paper is concerned with an improved scheme for application of the blank holding force in order to take account of the thickness distribution in the sheet material of the flange region. The scheme incorporates with a modified membrane finite element method for planar anisotropic materials. The new scheme proposed two coefficients α and βto calculate the compressive stress in the sheet metal due to the blank holding force, which should be determined properly for accurate analysis. The effect of αand βon the blank holding force distribution and the deformed shape is investigated with simulation of rectangular cup deep drawing processes by changing parameter values.

A Study on Curved Line Folding in Sheet Metal Working (박판금속성형에 있어서 곡선절곡에 관한 연구)

  • The study is concerned with the investigation of curved line folding of developable surface from flat sheets of metal. General geometric relations among folding line, folded surface, folded angle are derived. From the derived geometric relations, the required plastic work and punch force are derived for the first approximation. Five methods of forming are suggested and the experiment is carried out using two chosen methods for the prismatic developable surfaces of which cross-sections have 103.deg.arc, 180.deg.arc, sinusoidal shape. In the die design for the tolding of prismatic developable surfaces, a stack of sheets were used to form shapes of the dies by which acceptable folded surfaces were obtained. The computed plastic work and punch force turned out to be in reasonable agreement with the experimental result.
