Mirror surface machining for large area flattening in the display field has a problem such as a tool wear and a increase in machining time due to large area machining. It should be studied to decrease machining time and tool wear. In this paper, multi-tool machining method using a PCD tool and a SCD tool was applied in order to decrease machining time and tool wear. Machining characteristics (cutting force, machined surface and surface roughness) of PCD tool and SCD tool were evaluated in order to apply PCD tool to flattening machining. Based on basic experiments, the PCD/SCD multi-tool method and the SCD single-tool method were compared through surface roughness and machining time for appllying large area mold machining.

Hard coatings are known to improve the performance of cutting tools in aggressive machining applications, such as high speed machining. New superhard Ti-Al-Si-W films, characterized by a nanocomposite nano-sized (Ti,Al,Si)N crystallites embedded in amorphous $Si_3 N_4$ matrix, could be successfully synthesized on WC-Co substrates by a hybrid coating system of arc ion plating(AIP) and sputtering method. The hardness of Ti-Al-Si-N film increased with incorporation of Si, and had the maximum value ~50 GPa at the Si content of 9 at.%, respectively. And the X-ray diffraction patterns of Ti-Al-Si-N films with various Si content is investigated. In this study, Ti-Al-Si-N coatings were applied to end-mill tools made of WC-Co material by a hybrid coating system. Cutting tests fir the high-hardened material (STD11,$H_R$)C62 and their performances in high speed cutting conditions were studied. Also, the tool wear and tool lift of Ti-Al-Si-N with various si(6, 9, 19) contents were measured.

This paper presents an experimental investigation of high speed machining of dies and molds. Several critical issues involved with the high speed machining of QRO90 tool steel of hardness up to HRc62, have been studied and explained from a detail analysis of experimental observations. The experiments were performed using ball end mills. The effect of different process parameters on tool life and surface finish produced was also investigated. The cutting parameters involved were; cutting speeds in the range of 100 to 40 / m/min, axial depth of cut from 0.1 to 0.5mm, pick feed of 0.1 to 0.5mm. Run out and acceleration signals were observed during the experiment to investigate cutting slates. Compressed air and flood coolant were used and the effect of coolant on tool life was also determined.
In order to investigate the wear behavior of aluminum alloy depended on different hardness of the mating tool steel, sliding wear tests were conducted. It was found that the wear characteristics pattern of aluminum alloy for sliding speed was not affected by the hardness of the mating tool steel. However, the effects of the hardness of the mating tool steel exhibited only in relatively low sliding speed ranges. At these ranges, the wear rate of aluminum alloy decreased when increasing the hardness of the mating tool steel. This was attributed by the fact that $Al_2O_3$ particles released from the aluminum worn surface were crushed and embedded on the mating worn surface with high hardness level. At the high sliding speed ranges, wear of aluminum alloy was hardly occurred by the formation of thick $Al_2O_3$ film on the worn surface, regardless of the hardness of the mating tool steel.

A dynamic model for the prediction of surface topography in high speed end milling process is developed. In this model the effect of tool runout, tool deflection and spindle vibration were taken in to account. An equivalent diameter of end mill is obtained by finite element method and tool deflection experiment. A modal parameter of machine tool is extracted by using frequency response function. The tool deflection, spindle vibration chip thickness and cutting force were calculated in dynamic cutting condition. The tooth pass is calculated at the current angular position for each point of contact between the tool and the workpiece. The new dynamic model for surface predition are compared with several investigated model. It is shown that new dynamic model is more effective to predict surface topography than other suggested models. In high speed end milling, the tool vibration has more effect on surface topography than the tool deflection.

Interrupted cutting has different cutting characteristics compared with continuous cutting. In interrupted cutting, the workpiece has a groove that regularly impacts the cutting tool and workpiece. Therefore, tool damage occurs rapidly, and this increases the cutting force and surface roughness. In this study, we performed interrupted cutting of carbon steel for machine structure (SM45C) using a coated carbide tool (TT7100). To predict the cutting force, we analyzed the experimental results with a regression analysis. The results were as follows: We confirmed that the factors affecting the principal force and radial force were cutting speed, depth of cut, and feed rate. From the multi-regression analysis, we deduced regression equations, and their coefficients of determination were 89.6, 89.27, and 28.27 for the principal, radial, and feed forces, respectively. This means that the regression equations were significant for the principal and radial forces but not for the feed force.

In recent years, there is increasing demand of esthetic design and complex function in aerospace, automobile and die/mold industry, which brings into limelight high-precision, high-efficient machining of sculptured surface. This paper deals with the establishment of the optimal tool path on free form surface in high speed ball end milling. Ball end milling is widely used for free form surface die and mold. In this machining, the cutting direction was changed with tool path. The cutting characteristics, such as cutting force and surface form are varied according to the variation of cutting directions. In this paper, the optimal tool path with down cutting in free form surface cutting is suggested.

Friction stir welding using aluminum alloys has been widely applied for transportation vehicles because of the light specific weight, which can be used to obtain sound joint and high mechanical properties. This study shows the effects of rotation speed, welding speed, welding load, and tool shape on defect formation with extruded AA6005, which is used for railway vehicle structures of non-uniform thickness welded by friction stir welding using load control systems. Optical microscopy observations and liquid penetrant testing of each FSW joint were carried out in order to observe defect formation. Two kinds of defects, that of probe wear and that of lack of penetration in the bottom of the welded zone, were observed. In the case of using a taper shaped tool, the defect free zone is very narrow, within 100 kgf; however, in case of using a cylindrical shape tool, the defect free zone is wider.

When high-speed interrupted cutting is carried out for die and mold steels with high hardness, CBN tools manifested a significantly longer wear life than carbide, ceramic, or cermet tools in an experiment of face milling characteristics. In addition, it was also found that they secured a stable surface roughness within a range of 1.6 S~6.3 S, an acceptable range for precision machining for polished machining parts. And it makes them acceptable in the precision machining field, except in industries where very high machining accuracy is required. In the high hardness interrupted cutting, it was advantageous to perform a negaland treatment and a honning treatment on the tools' cutting edge to extend tool life and surface roughness. Also, severe crater development was found on the sloped face in CBN tools following high-speed machining. This caused the cutting edge to be weakened and damaged, and ultimately resulted in a shorter tool life. Finally, as a result of EDX mapping inspection, Cr component was detected evenly on the entire crater wear area, which can be included only in STD 11.
